REMAN ALTERNATOR FAILING IN LESS THAN A YEAR - 2002 Volkswagen Beetle 1.8 Alternator Replacement DIY

In todays video we replace an Alternator on a 2002 Volkswagen Beetle with the 1.8 Turbocharged Motor. This part was replaced by another tech months back. It was working fine for a bit but over time the battery light came on and eventually the car started to die while driving. A new battery was tried just in case but the issue persisted. The Alternator was tested back at Autozone/Advance and it failed to generate the proper power. That being said Brad asked me to replace it again for him as he would get the part replaced for free from Advance where he bought the part originally.
Steps to do this job are as follows -
1.) Remove terminals from battery - 10 MM nuts
2.) Remove Engine Cover (pops off no tools needed)
3.) Remove the hose clamp on the intake - flat head screw driver
4.) Remove the Throttle Body bolts - 4 Bolts 5MM Allan/Hex Key
5.) Relieve Tension on the tensions - Adjustable wrench and Allan key to lock in place
6.) Remove Belt from Alternator
7.) Remove Wires from Alternator - Clip pops off and Nut varies from 10-13MM depending on manufacturer (see video)
8.) Remove Tensioner assembly - 3 13MM Bolts
9.) Unbolt Alternator - 2 13 MM Bolts
10.) Unbolt the Fuel Rail lines and lift to provide space for alternator removal - 2 5 MM Allan/Hex Keys and another bolt unsure on size due to ours being stripped see video
11.) Remove Alternator - A pry bar may be needed to separate it from car after unbolting
12.) Reverse the steps for installation

    I was able to get it out by sliding the headlamp out and removing the alternator through the open hole,fit perfect and headlamp is on a track so you just lift the headlamp lever and slide it out after disconnected the wires.

    Thanks for posting the video - my comments are only here to help others who may be searching. As others mentioned, no need to pull the fuel rail. Some jiggling and lack of care of damaging the body panel gets the alternator out in a few minutes of tugging. With the pulley facing down, I had one attachment hole on either side of the intake. After watching this video I was able to get it pulled in about 20 minutes. Other tips: - Throttle body - you can leave the wiring connected and flop it on top of the valve cover still connected. - Tensioner - Pin it with an allen wrench coming in from the frame rail side. Also - It can stay in place and you can still get the alternator out.

    Reman = Depending where it is made it is not the same as what a Reman in the 70's, 80's and 90's meant. Today Reman contains more deceit, obsolescence and product sabotage to MAKE people buy more. There is absolutely no reason with around a century of experience and exponential precision, improvement in parts and manufacturing to be making things that fail earlier compared to even an alternator a few years ago from the 80's 90's. Funny thing is many 80's and 90's cars still run original alternators being decades old and on cars with hundreds and thousands of miles/kms. I'm sorry to say the newer products are made flimsier and the people are being conditioned to accept this as normal. As people pass their living memory of what and how they should be disappears.

    You are so right . I just had another reman alternator fail in a Kia . It was causing an overcharge . The worst part is changing the Kia alternator takes a solid 3-4 hours as you have to lower the subframe and remove the fo press or and several other accessories. We went with a new alternator the second time around. The only thing “reman” that seems to be okay most times is the calipers .

    I took the alternator without loosening that fuel rail, jiggle the alternator and was able to take it out

    Glad you were able to get it out. I struggled for a bit off camera and eventually went the route I did. If you have any tips to offer those people so they dont have to pull the fuel rail please leave it as a comment ill try to pin it in the comments. Thanks for the feedback :)

    Wait how did the guy take the alternator to get a new one if it was on the car still.. that fool took the original one and got a new one…

    What ? This alternator was a remanufactured that failed and was replaced originally by someone else with customer provided part (customer being a friend of mine ) . So in most cases for warranty swaps autoparts stores either let you bring the part back and get it swapped with no cost or transaction , Or you have this option of buying the part again then getting a refund when you bring the defective back. I never like to start a job unless I have the parts on hand. So the solution here was to buy the part again under same account and same supplier and then swap and return it. So hopefully that answers your question.
