Red-Hot Forged Blades: Feather Fighter Part. 1

I'm making 5,376 layer feather damascus (256 "W" layers)! Feather damascus is very near and dear to me since early in my knifemaking journey feather pattern damascus was one of my most ordered patterns, there were only a small handful of makers, at that time, making feather damascus. It's been a while now since I've made some feather damascus, join me as I pour myself into this new edged-art creation. First off we're forging out a feather damascus fighter with feather damascus fittings and a hunting knife. I'm using sheet metal and the welder to seal off the layers as I forge weld damascus so they're not exposed to atmosphere to achieve super clean forge welds with no flux required. I am a full-time Mastersmith knifemaker, and I love my job! I specialize in forged fixed blade knives and also make many other types of edged art.
In March of 2007, I went to the W.F. Moran School of Bladesmithing in Old Washington, Arkansas where I took a two week class on Intro to Bladesmithing under ABS Mastersmiths Burt Gaston and Greg Neely. This is where I learned how to make a blade that would pass the ABS Journeyman Smith Performance Test, after that I took a class on Handles and Guards under ABS Mastersmith Jim Walker where I learned how to make handles out of stag, exotic woods and many other materials.
In June, 2011 I received my Mastersmith Stamp at the Atlanta BLADE Show. Now that I have been granted my MS certification I have a desire to expand my field and continue learning and teaching what I learn, God has given me all the opportunities and teachers that I’ve had and I thank Him for giving me the ability to do something I love.

    Looks like your dad has a knack for shooting video. I noticed that it was shot a bit differently here and there, but just thought Josh was being creative. Very cool how you started basically started out building a canister for the billet, I can't wait to see the result!

    I learned something new about feather damascus: The radius of the hot cut tool affects the feather "swoopiness". Thank you! I've been looking for more info about how to work damascus patterns and it is those tid bits that I am missing.

    It's very satisfying watching a billet being sliced vertically into fresh blade sized billets lol. This video was perfect in length, content, right amount of talking, and the background music was nice and chill. Great job on getting all the right shots, Mr. Royer, ya done did good ;) And props again on the editing, Josh, there are many little things that go into putting these videos together that may not often be noticed by a casual viewer, but I can tell you put a lot of heart and thought into these.     I love your videos Kyle. one day I would LOVE to be a Master Smith. or even a journeyman smith. nothing gives you a more amazing feeling than being able to turn a few pieces of metal and wood into a functional piece of art. I am still at the very begging stages of learning everything. But I would give my left arm to be able to make beautiful knives for a living.

    You should do a test piece with a scrap of damascus and try walnut juice as a substitute for the instant coffee. I have no idea what chemistry makes the coffee magic work, but walnut juice is supposed to be some awesome stain for wood. Since coffee bean oil and walnut oil are probably similar it just might do something really interesting. You'll just need to rig up a walnut juicer on The Smash.

    When you seal stuff up, there would still be oxygen in there. What if you put it in a small tub and filled it with argon, then welded it? I think there is also some hardenable steel welding rods now. I'm not sure if they would be used for anything other than putting edges on mild steel axes though.

    It is pretty agressive to the bricks when it dripps down on them. You have to replace them pretty frequently. Schmiedeglut sells his forges with a thick cast iron elongated bowl, which can be slid in and out easily on the bricks to catch the borax and give a longer lifetime to the forge. The heat will oxidize away the cast Iron, but it is easyer to replace than the Bricks.

    How is the damascus making process of the Japanese different from the process you do? I notices that the Japanese doesn't seem to make it a big deal if wether or not they seal up the metals to prevent oxidation due to air getting in. Thank you

    Oxygen causes slag inclusions. That’s no good for us. We don’t want any slag inclusions at all. Good question my friend. Happy new year Dad

    Kyle, your my hero, so this isn’t a troll type question but, did you consider using a canister type situation to place your plates and then put some paper in the canister before you close it completely. If you decided against it, why? My question because I’ve seen others do it, and it seems smart, but you’re a master and I truly value your thoughts.

    Good question my friend. We wrap all of our damascus in a so called ’can’. It’s a zero atmosphere weld. Never have used paper. Haven’t found a need to add anything to inside of billet. Our forge welds come out consistently ultra clean. Good to have you hanging out with us all my friend Dad

    @@KyleRoyerKnives Hi Dad, the reason for the paper is to burn out all of the residual oxygen to make a zero atmosphere vessel. It might be a thought to investigate and test. It may mean less grinding the welds and less material loss and time loss. Which may not be a concern. I will never be at your level, but I am the biggest fan of your family’s work. I strive to be to your level one day...

    Loving your videos and hate Borax as well but still dont understand why everyone uses MIG to weld up a billet, TIG is so much better, cleaner, quiet, no spatter or foreign low grade steel to clean out later if you just use fusion welds on all your seams, you use it later, why not at the beginning? I will never go back.

    @@noahnipperus7320 It makes a mess in your forge, makes a mess of your forge lining, spits hot slag everywhere and I have found it far less reliable in terms of clean solid welds. Have not had a failure or inclusion since just sealing up the layers (cleaned and tightly clamped) with TIG fusion (no filler metal) so at worst you dont get full contrast in the etch at the welds where the metals blend a bit but you dont have to deal with non hardening mild steel removal at the grinding stage. .

    THe following illustrates what a dumb ass I am, and the importance of watching a video till the end before commenting. "hey- can you make a feather billet and not draw it out too far and instead cut slabs off of the billet so it still gives you several knives? That should work, right?" Turns out, you answered my question with the video. duh.

    For instructional material I agree. Alec seems to be focusing on more exotic methods and detail work these days rather than the types of things most bladesmiths would encounter. Really appreciate the video and talking through the process.

    Alec was better when he was in the UK. He got kinda lazy and goofy since he got here and started working with Will. Still a fan of Alec but yeah. More learning and skill involved on this channel.

    allowing the same music to play over and over and over and over and over and over and over makes it difficult to persevere. you are enough
