After tearing down my wrecked 2007 Yamaha R1 in the last video I get to work on the broken crankcase.
I didn’t want to just replace the part because it meant buying 2 crankcase halves and taking the entire motor apart to then rebuild it. Plus welding aluminum was a first and sounded exciting to me!
Remember, there is a big hole in the motor, so let’s fix that.
To do that repair, I finally got myself a TIG welder (Lotos TIG200) and started experimenting welds on Aluminum coupons with it.
The start is difficult: setting the welding machine, choosing the type of tungsten, the diameter of the filler rod, the Argon flow and adjusting my torch height... a real headache!
After that, welding aluminum properly was another story ...
And I quickly realize that to be able to repair my crankcase it will be necessary to take the engine out of the perimeter frame… and then to take the crankcase out of the motor… it will be easier to have the part alone to weld with my TIG torch rather than having to deal with a heavy engine (the heat generated during welding is also very important and I don’t want my gearbox, crankshaft and seals close to that welding arc).
After the welding was done I spent a lot of time grinding and filing the welds to make it look better and make sure I didn’t have inclusions in my welds (or pockets of air).
To finish it up I machined the surface to get a plat plane that can mate with the oil pan. So the Yamaha R1 crankcase was planed on a milling machine and after that holes were drilled and tapped on the corners I rebuilt with my welding.
Let me just say that: TIG welding isn’t easy and TIG welding cast aluminum is even harder.
Well, I can now say that I have welded aluminum before! Cheers to that!

    Did a good job but being a machininst I have to ask if you checked the other side of case for being flat were it mates with the top case. With the heat it takes to weld it up I'd be surprised if it didn't warp that side as well . Which is more important than the oil pan side .I usually put case on a surface plate to check for flatness. Just a thought for you..

    Yes I wanted to try my hand at tig welding (something I was too scared to try for too long) and wanted to keep the most original parts possible. I completely understand your feeling though 👍
