How about using baking or cookie sheets for the patches?

@aprileverett4353 you could do the same as I did mine..... or fold over the edges to make the material stronger

Sheet metal like that might be zinc coated and is super deadly to use for an appliance used for cooking. Anyone who's done this won't reply because they've died from poisoning themselves. Great video though. Very informative.

Great Video! I have a similar project on my built-in grill. The fire box has a few holes on the back wall and one side. I'm thinking about doing the same thing on mine, rather than to find someone to weld plates or other type of repairs. I'm wondering how the aluminum flashing has held up with all the heat and use after several months. Your answer is greatly appreciated. Thanks again!!

This aluminum was free which is why I used it but stainless steel would be the best if you have it available at a reasonable price

Thanx Currently attempting similar on my 20 yr old Vermont Castings BBQ .. which i use ~2 x a week ..every... week of the year. Can't find a new BBQ of even.. similar.. quality. Regardless of Price. A bit depressing actually. So I'm fixing mine.. again !. Small Note: I've done this previously and I too used "flashing' Heavy gauge type. However It rusts out Badly and Early! ! Not a good choice for longer than a season 's use/life. SERIOUSLY recommend going to a metals shop and buyin ~20 gauge Stainless Steel sheet. Same work as when using Flashing ....yet SS lives .. Loong.

I thought about doing that as well but thought I would try to repair it and it turned out successful! Sometimes it is fun to rebuild things.
