    I have the same grill, for almost 15 years. Surprisingly, everything still works. Just changed the heat bars 2 times. Not too bad for a $250 purchase.

    In-laws gave us a near new deluxe all stainless Jenn Air Grill 12 years ago. We used it a fair amount. The inner burner mounting structure was rusted out, cast iron burners were rusted out, gas valves leaked gas, grills were rusted out. At 81 with replaced knees, etc, etc, I set it out on the curb with a "FREE" sign and it was gone the next morning. We bought a Weber Genisis II grill, a cover, rotisserie kit and some other stuff from Ace Hardware. I had to replace the natural gas shutoff valve and install a bunch of fittings to connect to the female quick disconnect provided with the Weber. A plumber will have to shut off the gas, install the fittings, turn gas back on and light household pilot lights. Phew!!

    My boyfriend’s father past away before Christmas of 2021, so I’m restoring his as a surprise, hopefully the family will be able to enjoy it again with all the amazing memories attached. 🥹🙏🏽

    I would say crisco is grill s best friend ,use it as often as you need to keep rust off. it also creates a nice protective seasoning film

    Awesome, thank for doing this video! I have a very similar issue: 6 burner Vermont Castings that was originally about $2700...10+ years ago. Rode hard and put away wet. Yikes. Hoping it will come out as nice as yours did.

    Our family has a couple 20+ year old Webers, they last well, and parts are still available and reasonable. Finally bought myself one after a cheap grill looked like your after 4 years (and I only didn't buy a Weber first because I live in an apartment where somebody might drag it off)

    Very inspiring! A neighbor put out a not too old Kenmore gas grill with the bottom of the fire box rusted out- a very common problem. Cheap thin metal plus I think he rarely cleaned it. The fire box sides are sturdy and in good shape with some minor rust. Since I like to restore things (it's the challenge as much as anything else) I am planning on restoring it. The stainless is in surprisingly great shape as is the rest of the grill. I might modify it a little. Seeing how your project turned out, I can only hope my project turns out as nice as yours.

    The barbecue came out great! Be careful for the galvanized. I’d check to see what the melting point of the Zinc coating is. The fumes from it can cause nausea and respiratory distress. I’ve been told by some fellow seasoned welders that I work with that prolonged exposure can lead to blindness (I’m not too sure how true that part is though). Either way it’s a risky game. Hope you enjoy the grill! It came out awesome. Keep at it man!

    Clean It after use. Paint the rust and tighten screws once a year preferably spring. Grills will last a long time if you take care of it.

    Hi Dan.! We are in the process of restoring a not very old Kenmore grill, very similar to yours, and came across this video. You certainly are a hard worker, and your grill came out great! What we were most interested in was how your replaced that little shelf in the back that the burners hang on. We thought about angle iron, but not sure what would hold up to the intense heat. We are not welders or metal workers, just a retired couple trying to save the landfills. Thanks in advance for any tips and insight into the interior repair.

    Thanks for the comments! I just used bit of angle-iron I had laying around. People didn't like that I used Galvanized material, saying it would release toxic gas, but others said it would have to get to 1000deg to do that... Any hefty scrap material would work fine. That support piece is below the flame, so the intake air down there should help keep it a bit cooler than the flame itself...

    I used that same paint, but with a brush and it left brush strokes after the first coat. I think I’ll use the spray for the second coat so Hopefully the brush strokes won’t show.

    I have rusted front and back firebox panels on an old outdoor gourmet grill, I think from Sam's years ago. The other grill parts I can buy online but no one sells those two Firebox panels. I'm wondering if they can be repaired can they be repaired. Thanks for the video.

    This video gave me hope - however the grill I have has much more serious damage to the frame. It looks like it was parked in tall wet grass forever. The bottom shelf that actually holds the bottom of the cart together has corroded away to nothing. I'm gonna get creative with some 2" wide by 1/8" thick aluminum angle and some diamond tread plate to fix it. I have to cut off the bottom 4" of the frame. But it's a Weber 3 burner Spirit. Didn't pay much for it. Inside of the box looks just like yours too.

    Hey good luck with it all and let us know how it turned out! Sounds like you have some serious structural issues to deal with. For the hobby experience go for it. You might find a 'free' BBQ on a roadside with less fundamental structural issues that might be a better use of your time, but do what your heart loves either way!

    Very thorough job on this restoration of your barbecue the barbecue gods will shine on you for all your good work 👍 And as for the other stainless steel barbecue you saw you could grab that one up and use it for a spare there's no law that says people can't own more than one gas barbecuer me myself I own three one of them is top of the line stainless steel model with infrared capability that a neighbor put out for a freebie to the public on close inspection of it it just needed new heat shields over the burners and about a 2-hour soap and water cleanup. I could do some buffing on the stainless steel it couldn't hurt other than that a new igniter system switch and I'll be good to go with that stainless steel Kenmore model. The other two barbecuers I own are charbroil aluminum housing they both work okay they've been sitting around getting rust on the grill cast iron.     Thanks for the comments Joey! Sounds like you are like-minded in not letting good stuff go to waste when it just needs a bit of TLC. Since I posted this video, I grabbed a huge all stainless unit off Facebook marketplace for $100 that was worth $1500+. Rats had eaten the wires to the igniters and also the propane oven (which is why I got it). Once all the wiring was replaced, it fired right up! I love the oven feature, so now I can grill, use the side burner, and the oven all at the same time which keeps the heat out of the kitchen on hot summer nights. I gave the one from this video to a church friend who had his blow out the back of his truck on the way to a cookout. Good times!

    Good assessments @31:00. I hate creating stuff for the landfills, but time is money. If your going to spend the effort to restore something. Make sure it is worth it. By spending the money on your initial investment. Or drive around nicer neighborhoods in a pickup. PS: Where you able to find a drip tray or did you make your own?

    Cheaper, no. The grills, burners, paint and sandpaper were not expensive compared to a new unit. The effort however was significant!

    Hey Buddy looks Awesome looks nice, but it is definitely time consuming, if it is for leisure time stress releasing it is fine , but when it comes to labor around it all your $150 on materials spare parts, new grids , burners etc., is it really worth it, don't get me wrong I love restoring things of my own. and I do enjoy the process, stress releasing weekend out of the regular basis routine , still two thumbs up

    Yah, I'd say it was worth it. I just filmed a 3-year cleaning and update so that will post in the next week or so. It has a lot of frame rust down low, but the lid/burners/shelves still look fine.

    Did you ever do any annual maintenance on this grill? I'm not surprised you had flare ups with all the debris and grease in the bottom! You're lucky you didn't have a propane explosion!

    I just today completed a restoration on a grill that originally cost $900. I put about $50 of parts and supplies and maybe 4 solid hours of labor into it. So like you I staved off buying a new grill for another 3-5 years. Plus you learned or improved on some skills and have the satisfaction of a job well done. When it comes to grills there are 3 popular schools of thought: 1. Buy a cheap preassembled grill and use the heck out of it. Don’t bother maintaining it and junk it when it dies. That’s pretty irresponsible, wasteful and lazy IMO 2. Get a quality grill and baby it Seems like you and I took the middle road... 3. Bargain grill and minimal maintenance which eventually necessitated a big restoration job. I don’t think these grills are worn a SECOND restoration so next time I’m gonna buy a really nice one - popular big name so there will always be a supply of replacement parts available

    Random question . . . Is it safe to paint the inside with the high heat paint where its rusting on the inside of the firebox? I have a restoration project of my own and am curious.

    I'm not totally sure if it is, so I kept most of the paint out of the firebox (except a bit on the sides. I left the back and definitely the roof alone.

    I guess it could be a fun restoration project but at the end of the day you could have replaced that grill for not much more then the replacement parts cost. I have a stainless built-in in my yard attached to a brick pedestal. To replace the grill (with the same or similar grill) would have been over a grand even if I did the install. It was worth the $300 I spent on burners, flavorizors, ignitors, thermometer, warming grate and cleaning supplies to rebuild it and it STILL took me hours to do the job!

    The difference for me and your high priced unit is that your replacement parts cost as much as my BBQ did day one... My replacement parts and paint cost less than $100. The labor of course was free, and no, I wouldn't do it again on a unit that has steel parts when you can find fully stainless-steel units for free on the curb that would be worth the time to restore.

    probably wouldn't have been as bad on the parts had the grill not been obsolete. Nobody had parts! My best guess is it's 25 years old. I had to have the flavorizors and warming grate made. (I did spend a little extra getting good materials so I wouldn't have to replace them again). The burners were a universal fit and we're surprisingly affordable. I went ahead and bought a second set in the event they need to be replaced in the future. The exterior was in good condition and was worth the money to restore to reliable use.

    Good question! The total cost for the paint, new grills, flavorizers, and burners was less than $150 at the time. The burner sets have gotten more expensive, so you would need to price it out. I put links in the description to the set I used. I would however start with an all stainless steel model vs. a iron type like this. It will last longer and require less painting. I just did an all stainless unit that includes an oven, which I got off Facebook marketplace for $100. Materials were about $165 and now I have the equivalent to a $1500+ BBQ!

    Good point, I could have clarified the final costs... So assuming my labor is free, I only spent about $30 on sanding and painting supplies. The new burners and grill (linked in the description) was $125. So roughly speaking it cost me $150 to get this back into the final shape you see it in. Compared to spending over $300 for a comparably built unit, I came out ahead for as long as the paint and new grills last. A couple years later it looks decent still. I could do a follow-up video just to show the current condition. Was it worth it? Totally depends on your budget. If you have time and don't have $300, then go for it. But I can honestly say it was a lot of sanding and cleaning. Had I maintained it better it would have lasted longer and been easier to refurbish for sure.

    I got SS grill free off marketplace with rusty heat plate and old grease build up. I bought heat plate and burner for $44 off Amazon. I did spend about solid 5 hours deep cleaning and another $30 in cleaning supplies. Overall my situation it was worth it if you’re only doing the internal replacements.

    This obviously took some time and it looks great now. The real question is, I see this was done about 2 years ago....has it held up? Did it rust out again after 2 years? 'm curious as I see even expensive grills do the same thing and you'd expect higher quality for expensive grills, but it turns out most of them use the same cheap materials.

    You ask a very important question... Dare I tell you here, or make another video with that answer? Ok, because you asked... I didn't purchase a cover for it right away so it got a bit faded in the first few months. Once covered it held up much better. After this past winter I noticed the lid starting to rust (it is stainless right?), but a shot of that cleaner would bring that back right away. The heavy rust areas did rust back through the paint, but not nearly as noticable as before. The more you use it, the easier it is to maintain. My problem is I go long periods without using it so the spiders, and even a Rat decided to nest in the base which made a huge stinking mess. If you BBQ at least every other week you should be much better off. Long story short, I'm still happy with how it looks, the inside looks great, but getting dirty again inside with use, time to deep clean sooner than last time right! Get a fully stainless-steel unit and refurbish that and you will not be disappointed. The links in the description have the parts I used and the polish.

    I thought about that a lot, but considering it was in the cavity with my meat, I didn't want fumes from the paint to possibly interact. Perhaps high-temp paint would work, but still I just didn't want to risk it. I could simply oil it to make it look less rusty I suppose...

    I’m sure if you heated the barbecue up without food with the hood down that you would cure and off gas any fumes from the high temperature paint. Great work...but interesting to see how you go from one extreme of neglect to a complete dismantling of the barbecue. Lol. Good job.

    Great job on the grill and video. This grill was definitely not worthy of the work and money you put into it, however I hate to see things wind up in the trash so kudos to you. I would have loved to see you build that support for the burners to replace the rusted out one. Also would have liked to see how much you spent on new parts. I have restored about 6 grills that were headed to the trash and then sold them. After buying new burners, pans, igniters, etc, I only make a few bucks on each one but at least they don't wind up in the landfill. If you do get a new grill buy ones with cast aluminum fireboxes as they last almost forever. We got an inexpensive Sunbeam grill for a wedding present and it lasted 20 years and then went to a new home when a neighbor put a Weber out on the curb. Stainless grills look great but they are cheaply made. Do the magnet test when buying a grill. If the magnet sticks walk away as a magnet will not stick to good stainless steel. Again great job!

    JoeA thanks for the comments and your commitment to keeping useful items out of the landfill. I like your idea of looking for a cast iron unit. I thought about lining the bottom with tile or firebrick to keep the metal from getting so hot and dripped on. I’m still not great about cleaning after use, but I’ll definitely do a deep cleaning more than once in 10 years...

    I own a Weber gas grill with rusted out cooking grates, flavorizer bars, crossover burner, tray and drip tray holder. The flavorizer bars and cooking grates were purchased for it but the other parts I mentioned were not. Do you think I should buy the other parts or throw the grill away?

    Brian Mott besides the aesthetics, and the time it takes to restore it, be sure it is ultimately safe to use. If you get a grease fire going, do the drippings end up inside the unit, on the propane tank, on the ground, etc..? personally I now leave the tank outside the bbq because the catch tray hasn’t been replaced yet and I put a huge aluminum cooking tray inside to catch any drips of oil/grease that get there.

    Brian Mott a grease fire from cooking fatty meat will drip flaming oil which could make it down to the ground. If the propane tank is under there it could be drama...

    @@DansWay Ok but the crossover burner is rusted to the point to where it broke off on of the 2 main burners. If I replace the burners, tray and grease tray holder would it be worth it to do that? Can the crossover burner be replaced or do I have to buy the entire 2 burner set?

    Brian Mott I honestly don’t know that particular model enough to say. If the gas is flowing through it then I would say yes. You will have to price it out then make a decision.

    You eliminated the "crossovers" in the back from video 1:25 min. and it looks like a Charm-glow brand just like mine.

    I just restored a Charmglow. I had to add a bunch of aluminum sheet metal to replace the rusted out back of the firebox and as a stand for the back of the burners. This grill did not have crossovers it had igniters on each burner I believe. I now only buy Weber grills as the fireboxes are cast aluminum and never rust.

    It looks good you done a great job but that was a waste of time and money...... I have restored old grills before but I just made them work with the parts that I had I did not buy any new stuff or go into that much detail and cleaning.. .....Great gob👍💯%🥇🎖️🏆

    What s a shame is rebuild kits should b accommodated with new burners deflectors drip pans and matching spray able colored paint of like a pint for reasonable cost like 50.00

    Sat through the entire vid, skipping forward and sometimes back, finally toward the end I waited to hear the key factor in restoring a $350-400 BBQ: $ or $$$. ( This is the editing I am adding after skimming most of the replies, and finally clicking the link you included, so the replacement parts were reasonably affordable and apparently also direct fit parts for your grill.) I seem to have missed it if it was mentioned, so I returned to the video by way of my PC so I could see comments or more info. Didn't see anything quickly so I'm writing to ask, WTH did it cost, not paint, wax/polish, and that peripheral junk, that's something to be part of all the hours labor being spent in essential cleaning, disemboweling, more cleaning and so forth. The part about buying the parts that Home Depot and box stores (universal shit) offer, I already know is an assured waste in terms of cost as well as knowing from experience, it's garbage and will fail soon, that's IF it even fits. From what I see is you took a decent $300-400 box store grill, spent a shit ton of time and effort, and another $200-300 or more, and in the end you have a grill that will last another 4-5 years, and have perhaps as much as (?) $700 into it, but is still a mid level, but shiny, 10 year old grill that is essentially like an old clunker 74 Firebird Trans Am that was 'restored' with a rattle can and bondo, but it's still a turd. But if you've read this far, I want to clarify, you did a damn nice job, and it's evident that you do some nice work, so kudos, but was it truly an effort worthy of all the effort?

    Haha, nope.... But just like that old Firebird turd that you have all those memories in (good/bad/ugly), it still feels good to have something look restored, perform just fine, and at the end of the day I'm not worrying about polishing up my brand new gloss-coat $600-$2000 grill when my beater gets the job done. Honestly, I'm not 'all about my grill' like many are (and good for them)... When I'm done cooking, I just want to EAT, then veg out in a meat induced coma, not think about going back and cleaning the grill every time. So yah it took way longer than I expected, but in the end I'm happy and I learned a lesson in taking at least _some_ care to clean out the grill every once in a while. Oh, and it cost about $150 for the new grills, burners, and a couple can's of paint, so way less than a comparable unit new. I should to an update video on how it looks now. What do you think?

    Dan Holt I don’t have no ever had a Firechicken TA, but instead I restored a 76 Datsun 280Z. Labor of love and in the end sold it for vastly more than I invested, win/win. I took the time following your vid and spent a few bucks and refurbished my grills innards and it will be good to go for another few years, and if the exterior is still solid, it may even be worth a second second-life. But I hope to think that my next grill will be a proper top quality cooking devise that makes all others cower in fear and shame! Lol

    The guy takes a functional grill cleans it up and keeps using it for several more years....not sure how you sees that as a peice of crap...Throw away generation I guess....

    Yah, the frame rusted back through along the bottom, but the shelves look really good. My follow up video shows it now 3-years later if you haven't seen that video yet.

    That's not even worth the headache rust just going to come up threw the paint in two months should grabbed the one down the street probably in better shape and last longer

    Hey thanks... Yah, that would be easier! But this heavy of a unit costs more than $200 new from what I'm seeing at the big-box store... Crazy how expensive these things are these days!

    Pressure was the grill or get a cold oven cleaner and soak the grill and place in a trash bag in the sun then wash. Safety glasses and rubber gloves. Line the bottom of your grill with aluminum foil and cut out any air slots it saves a lot of time and if done on a regular basis it will stop fire eruptions.

    Well for the time spent and the money to replace parts you could have bought one much better and saved you the time invested. But on the other hand, if this is something you like to do then that's just fine.

    Comes down to asking yourself the question, "What is my time worth?" At the point when you first examined it, you should figure out how much you'll spend on new parts and how far gone is the product (rusted out). I would have taken it to the recycling yard at that point. We live in a throw away world. Grills take such a beating because most people use high temperatures, which they should only do for searing the meat. New grills can be pretty cheap. You can look at the positive aspect that the metal will be melted down and reused. and by buying a new one, you give a job to someone in China.---haha...

    All that effort and he didnt make sure to get rid of all the rust first. What is the point on pulling it apart like that, if you're gonna cut corners. He simply painted over the rust, as if that's gonna last.This is like all the idiots that do car restorations but cut corners, and as soon as the hood opens, or the trunk, you can still see the original paint that was never resprayed to match. what a waste of time. YOU HAD IT FULLY APART, MIGHT AS WELL DO THE JOB RIGHT!
