Looks like those cap heads have never had and thread lock on them, they've rattled loose, easy fix. I'd be having a very good look around all the nooks and cranies in the engine for any swarf they have created. Well done for digging deeper and never assuming you'd found the original fault. Snapped bolt could've been a lot worse, easy access to drill and use a Helicoil.

Bang on in both counts mate. I have found a second hand starter clutch as the cig has taken a bit if a pasting from the idle cig and the two loose bolts. Better safe than sorry. Had a bit of an epic trying to remove the stuck bolt including my puller breaking in the hole! Ended up with helicoil!

you will need to make sure the crank bearing shells go back in their exact positions. It's a good idea to number them. A little heat on the sheared bolt might help, thread lock may have been used.

Thanks for all your efforts Nat. I can understand why bikes with similar problems to this end up going straight to the breakers. Using a modern parlance they are "beyond economical repair" In the past I have brought a number of projects for repair but mostly the combined cost of the parts and the bike has exceeded the cost of buying a running example. I suppose its the satisfaction gained that is the overiding factor. All the best and good luck with it.

Your right Andy and that is exactly why I do what I do, because they are 'worth' saving even if they are now worth saving! It's why I try to avoid older Chinese bikes. They seem somewhat soulless to me.

I'm thinking those starter clutch bolts have been out before. There didn't seem to be any marks on the gear. Wondering if that's a previous owners attempt to get them out and resorted to hammer and chisel job. Threads look past there best as well. Considering the retainer plate for the other gear shaft was left out it wouldn't be a surprise. Those crank bearing shells twist out sideways. I'd recommend keeping a careful note of where each one came from as they won't all be the same size. That broken bolt is a pain. Good luck with it.

That's extremely specialized work Nat. I'm not even sure a modern mechanic would take that on. Your doing a great job though and it's well worth doing mate. I'm enjoying this one

At least the upper guide & replacement socket bolts are in stock at Fowlers

Guide is on order from fowlers. I have opted to just swap out the starter clutch and the main cog was quite quite so damaged.

watch that Torx bit on an Allen bolt, the torx will break easily compared to an Allen bit

They were so messed up I couldn't get an Allen it it, that's why I resorted to a jammed in flat screwdriver. Utterly knackered!

them big end shells just pull out. make sure you dont mix them up. need to go back in same place. how many miles has it done
