Being a heck of a bitch, that's pretty much how they're made in factories as well, but true that the molds are sand ones for casting, and multiple parts at that. Still, that single piece silicone mold is impressive no doubt, I have tried way smaller parts and still failed to make the mold.

Use studs for the cylinder head instead of bolts and bond them in with epoxy. You may want to do that for the main bearing caps as well.

I worked in Aerospace Composites and Plastics what would have been even better is if they could have molded threaded inserts into the block. With how long and heavy duty they would have to be I don't think that you would be able to Sonic weld them into the block. Then that way you could thread a stud into the anchored insert and then it would probably be pretty strong for a while.

You guys are all about making the threads stronger, and I was thinking that a helicoil might work, but then I remembered it has no cooling jacket! Drill the head bolt holes all the way through the crankcase, then use through bolts with nuts. Eliminate threads in plastic. That may need the head to be installed before the crank, but the pistons can go in before the head goes on, or probly inserted from the bottom (since o-rings don't need a compressor).

This s such a great idea! Imagine how much easier it will be to diagnose and repair engine problems as they arise! The mechanic will be able to literally SEE the issue and take the appropriate action for remedying the problem. Transparency seems to be the key to addressing ALL automotive problems! Imagine your radio stops working properly. If the radio is transparent, all you'll need to do is take a close look at it to see the problem and viola - cured! Or if your horn stops working or your power door locks stop working - transparent horns and transparent doors and transparent everything will make fixing these pesky issues child's play! I am a long-time proponent of automotive transparency. (See my previous suggestions for all of the vast benefits of transparent gear shift knobs, transparent window visors and transparent firewalls which would allow for the continuous monitoring of those dirty but critically important parts under the hood.) I look forward to the day when we have transparent windshields! I know it seems like too much to hope for, but just think of it - a transparent windshield would make it possible for the driver to see lots of important things such as when it's raining so you can both slow down a bit AND switch on the wipers, or when a bird leaves a friendly deposit on the glass and you'll know that it should be cleaned as soon as possible or when a truck tosses a rock into your glass leaving a ghastly crack. With transparent windshield glass, we'll see all of those things and so much more and this will make driving so much safer for all of us!

Shorten the piston heads to reduce compression ratio and run it on alcohol to keep things cool. One extra idea since you all had made casting that much possible: a completely transparent carburetor. Will be doing transparent float bowls on mine and add a bung to easily adjust floats for fuel level.

Could you have cast head studs in the block instead of drill/tap for bolts? Maybe you could drill oversized holes now and drop bolts upside down in the hole, then pour more resin to fill up the voids, just leaving the threads exposed above the block, then use nuts to torque the head down.

For the head studs it’s easy. Cut open through the block where you tapped holes for the studs and insert nuts then refill it with resin again

Bore out your bolt holes one size up and use those spring hole reducers, but put them in hot and they'll just sieze right in and act like metal on metal contact.

Put some helicoils for the head threads. It will hold a lot more than just the plastic threads.
