Suzuki Intruder Fuel Tank Swap With Honda Rebel Tank! This looks almost stock and fit very easily so this may be a great affordable option for those also in this situation. The idea behind this swap was to save some money while getting a new fresh tank on the bike to replace the rusty stock fuel tank that was beyond repair. The original tank had caused a lot of headache last year with trying to overcome the corrosion it had inside. A mixture of fuel filters, fuel pumps, and multiple carb cleanings still left the bike unreliable which we cant have.
The fuel tank was chosen by the bikes owner on a roll of the dice which has definitely paid off. This tank went on very easily with reusing the original front mount and only needing to make a simple bracket out back. I did need to make a new bung for the fuel petcock which is to be expected. Overall this was a very easy swap with no fitment issues to make adapting it any harder than it needed to be. It is rated at 3.4 gallon but I feel has a useable 2.7 due to the angle it sits at on this bike. On a bike with stock suspension it would hold more.

    I hope everyone enjoys the video as this was a fun project to finally complete so my friend can enjoy it! All parts used are linked in the description so be sure to look there first thing. I had some extra fun with the montages and music because in the end my videos are better when I enjoy making them.     Well if you work on old bikes stuff ALWAYS goes wrong so you have to expect it. This one was just an issue of trying to get by on the cheap

    I had a black 96 1400 intruder for $6200. Mustang seat, fat bob harley tank, lots and lots of chrome. Had 18k on it when I bought it in 2006. Was a great bike with loads of power. Great highway bike. Sold it in 2014 for $7500. Cheers

    Having had tank issues myself that are finally resolved after cleaning, rust removal, welding, cleaning, more rust removal, more welding, and then Caswell tank liner, I'm glad this worked out! Bikes don't like rusty gas.

    Definitely worth doing to this beauty! Love the delicate surgery. Just a suggestion: when discarding parts, it is de rigeur to toss backwards over the shoulder with cool disregard for the consequences. Enjoyed the video.

    I put a Sportster tank on my sons intruder 800, just used a piece of round tubing for front mount ,also did a solo seat and swingarm mounted fender

    Very nicely done. The Honda tank adds to the already-good chopper style appearance of the Intruder. I wouldn't worry about the diminished capacity. This is a bike for cruising, not a 1000-mile Iron Butt Ride.

    I had rebuilt the front brake in a previous video but the bike sat for a year and the fluid deteriorated. The owner removed the system for now. My XS650 chopper has only a drum rear brake, no mirrors, and no horn. Choppers aren't for everyone

    You should look up electrolysis if you’ve never heard of it. I work on old bikes all the time and they always have rusty tanks. I use that method to clean them out all the time and it has saved me a lot of money. It’s very interesting to watch and see how well it works too. I have both of these bikes but my intruder is the 700. I’m in the process of cleaning out the rebel 250 tank and a Goldwing 1000 here soon.

    I am a VS1400 lover, and even that I don't like hard tails is not my ride so do with your back what you may. Now, I have a 02 I have put Jardine wheels, twin sisters mufflers, and custom rotors. I want to make a fuel tank but I want to gain gallons, not lose. I am sending fabricate on a harley fuel tank the same sistem that the Suzuki ingeniers put on the bike, after several years of practice on working on them is not a problem for me. Thanks for the video was very entretaining.

    Yes I did. Still has a neutral safety but I bypassed the clutch, sidestand, etc

    The Kawasaki GT750 (Shaft drive) I got 2nd hand was one of my all time fav bikes... a beaut.. BUT the tank edge seals on it were skank.. rusted and leaked.. the only bike I ever owned that had tank probs.. 😗Finally got a custom one and cured the issue.. but on the original you could run your finger along the seam and oh yeah.. there's the leak.. so yeah know where you are coming from re this..

    Its obviously not as safe as having a front brake but you change the way you ride to be safer than normal.

    They can definitely be a pain. Ive had to sync them many times due to simply moving the rear carb and having the cable get out of adjustment.

    Hi! how did u placed those saddle baggs? i have 93 VS800 also kinda stripped down and i am thinking about putting them under the drivers seat as well.. heat is not problem? how many litres they are? did u had to cut a part of that side covers?

    They are simply draped over the fender. No solid mounts needed and heat isn't an issue as they are designed for this use. I do not know what size they are because this is my friends bike

    When using the angle grinder how do you keep metal shavings from failing in the tank ? Problem starts all over again doesn't it ?

    You can see I first had tape over the hole. Then after I had to cut the fitting off and cleaned the area I flushed the tank. I just didn't show that part.

    I was close to buying one of those once. Good to see some info about them. I was wondering, why does it need a fuel pump? Aren't most motorcycles just gravity feed from the fuel tank to the carbs? I know with fuel injection it won't run without a fuel pump, but with carbs, all that's needed is enough flow to fill up the carbs' bowl.

    Hey Ted this bike has two carbs with one being very far above the other. The top carb is partially above sections of the tank so it needs a pump to get fuel up to it

    Most carbureted bikes from the 90s on up had fuel pumps, especially the sports bikes, as they used down draft carbs which sat up high and forward, and the fuel was held down low where the carbs would be on say a SOHC Honda.

    I cleaned my tank pretty good and my few filter on the inline is barely dirty. Should I just pull it off and put a straight line there so I don't burn out the pump? I guess either it'll burn out from sediment or the fuel filter pick your poison I guess.... Sediment seems low on this tank so I'm probably going to pull off the inline fuel filter considering it's not even dirty.... No, I don't want to burn it up

    I bought a tank for my 87 FZR 1000 that i'm restoring from the U.S Ebay, it cost a bit more than i wanted to pay but it was mint (U.S Ebay is EXPENSIVE!!). It made it as far as the airport in the US, was snatched by customs and destroyed 🥺😭.......apparently shipping fuel tanks internationally is a bit of a minefield some make it through no probs, some get caught and crushed like mine.

    You have voltage either keeping the starter solenoid collapsed or there is direct voltage on the starter cable.

    Suzi's in the UK (of course SOME MODELS) had a bad rap for the electrics on them being dodgy to ???!!! hence why some of my mates had them and I wouldn't go near them.. 🙂Slick bodywork on em.. they sure looked good BUT... hmm no...I was into Honda back then.. 🙂and BMW 'boxer' machines.

    I put on my intruder 800 tank from Daelim Daystar 125cc. Now i have 17liter tank and range over 300km and fuel guage.

    I took off off negative cable to trickle charger with positive cable still connected, touched frame, and was told I probably blew main fuse. I've followed the positive wire from positive battery to starter solenoid to find main fuse. I don't see it. Can anyone tell me where it is?

    You would know if you blew a fuse if the bikes power doesn't come on. Also if you touched the negative, nothing probably happened. In regards to the fuse box it is behind the left side cover (assuming you are working on this era Suzuki Intruder)

    @@BrickHouseBuilds I'm still searching for the main fuse. There isn't a fuse on top of my solenoid. The only fuses I've been able to find are the ones behind the side panel. They all seem to be fine. I tested my battery with the Ohm meter. It's fine, so I put the lead on the positive side of my solenoid (neg on negative side of battery) and got nothing. That really baffled me because, as I traced the positive cable from battery to solenoid, it's a direct connection from battery to solenoid. I don't understand. I should have power. I think I'll check the fuse slots with the meter next. Your thoughts. Please. By the way, thank you for kindly advising. I appreciate it.

    The only problem with the VS 1400 is the small gas tank. Why would anyone wanna lose gallons ?

    Nobody wants to lose gallons. The goal was to get the bike on the road without spending a ton of money. Decreased range is still riding the bike more than if its not able to hold fuel

    Well lining was attempted but the original take was just too far gone. A replacement didn't make sense cost wise so thats why 2e tried this

    @@BrickHouseBuilds I'm not sure that's why I asked. I had someone on a intruder forum tell me to reinforce mine or they would fail but he didn't go into detail. Seeing as they were designed with rear shocks in mind, it's not unreasonable to question whether they could withstand the amount of force that hardtail struts will generate. Anyway, I assume the answer is no 👍

    I really can't imagine you could damage those. They are very sturdy pieces and would never be engineered to being that close to failing as a suspension attach point. I've never heard of that being done or seen a bike with bent ones.

    Might’ve been able to put some fuel tank foam in the original to try to keep the sediment out of the fuel feed. Racers use it to keep fuel from sloshing around.

    Trust me it was not able to be saved. We very much like the new tank. It's alright if you dont we are forcing you to do the swap. Just showing another option.

    No offense to your friend, but front brakes are worth the trouble. In my honest opinion, 75% to 80% of the people operating a vehicle shouldn't even be allowed to get behind the wheel of a grass cutter. When it comes to sudden stopping, front brakes are a must. My 1991 Intruder 1400 needed front and rear master cylinder and caliper rebuilds it's the nature of owning an older bike. Either way, nice work .

    Couldhave just put some water and baking soda in the old tank it would have gotten the gas out or even degreaser or dawn soap or dirt

    The old tank had a failed old liner, many many holes, and tons of rust. It wasn't saveable. I clean rust from almost every bike in the shop but this was too far gone
