AC evaporator replacement on a 2006 9-3 Aero with 88k miles. Process is same on the 4cyl as the V6.

    If you are doing this job, I highly suggest purchasing a new Expansion valve, OEM mounting bracket, and the hose seals/gaskets. I was quoted approx $1250 to do this job at a local shop and was able to do it for about $200 on my own. (I have access to an AC recharge) It's more than likely your Expansion valve bolts will be rusted into the mounting bracket, making it a real mess if you plan on re-using those parts. If you Welcome a much tougher fix, here is what you want to do: -Use a small saw to cut the evaporator pipes from the inside (under the dash). You can now pull out the expansion valve with ease. You are going to toss the broken evap in the trash anyway, so there is no prob doing this. - I was able to eventually use a torch to separate the bracket from the expansion valve and tap out the old rusted allen bolts. (I purchased new ones at the hardware store, along with a generic mounting bolt for the expansion chamber. This metric bolt needed to be measured and cut down to size). Then grinded the rust off of the bracket. This process took a run to the hardware store and additional 90+ minutes) -Don't rely on the new Expansion valve to come with the proper mounting bracket. It WILL come with one, but mine did not have the proper bolt alignment holes.... so I wasted 30 minutes trying to get a bolt to thread into holes that didn't even line up.... lol doh!

    From where should I get the OEM Mounting bracket ? For some reason it does not come in the kit with the Evaporator!!

    Damn I just change the fan for a friend on one of these 06’s and now helping with the AC problem and I have to take this damn fan out again 😂

    This is great! Thanks so much! My mechanic tried to change the expansion valve, it wouldnt come off even with the bolts already out, and prying it out with a crow bar, it looked like it was completely stuck on there, he said the corrosion must be pretty bad inside. He said he would have to take apart the entire dash to get to the evaporator and it would take a whole day to take everything apart. (Maybe he was exaggerating a bit?) Am wondering if I can do some of the labor myself, take apart the glove box and blower motor myself, and let him do the rest (??). And save a little money… Thoughts… ?

    Great video! Will be tackling in my 2004 9-3 soon. Do you you also need to change the A/C drier when you open the A/C system? And is there a part # for the clip that the holds the hoses/fittings that the expansion valve screws into?

    This is very helpful. My compressor just failed catastrophically and I plan to replace the whole system. Was concerned how much of a pain the evaporator would be. So far I've located all the parts but the pair of lines that run to the evap. No longer made. Any special tips on charging these when it's all back together?

    Chad, excellent tutorial - thanks. You mentioned using dye and it was visible in the condensate so you narrowed it down to the evaporator. Have you used R134-A with stop-leak and dye or just straight dye? I wonder if stop-leak would work in this case as a first step.

    Do you know if 03-11 Saab condenser can be flush or need to replace? Need compressor swap, but also got a pick pull condenser donor car had zero AC issues

    Try this under the wide dash and shallow floor pan and littered with old NLA plastic of a Porsche 928S4! It nearly killed me. I am almost looking forward to the job on my 07 Aero.

    I'm just curious how does the moisture get in there to start the rust in the first place if that seal gasket you showed looked good? my mother is going to give me her practically brand new Saab 9-3 with 20kmiles on it, I want to know if there's anything I can do preventatively to to stop moisture and rust from getting in over there?

    Mine was due to old seal material degrading in the cabin air filter housing.

    Hey @Chad Lowers, based on your video (thanks a lot!) im changing evap and expansion valve in my Saab 9-3 2007 (lift). I have a huge problem with old expansion valve, one of these 2 screws is rusted and it stuck. Based on your exprience: Can i cut evaporator pipes from insiede and pull everything from outside? I'm worried about that plastic bracket (9:30 on your video) - it could not allow me to do that.

    so far this video is very helpful, the only problem I've encountered is that one of the Allen head bolts on the expansion chamber stripped out. any suggestions on how to get it out?

    Karol Ciesielski, it was not fun. I broke off an extractor first. then I had to drill out the Allen head to the point I could take the whole expansion valve out, then used vice grips. I also soaked it with penetrating oil the whole time. no part of it was easy.

    Unfortunately this happens often in places where salt is used on the roads. There's no other way to get it out other than destructive dismantling as stated in the replies here.

    Hi, I tried to remove the expansion valve the bottom bolt is rusted. I drilled the head of the bolt. It is still stuck. What I am missing here.

    @@cgtara Probably figured this out by now, but the screw is likely rusted so bad that it swelled in the expansion valve and is holding it in that way. I ended up drilling it all the way down to the bracket as best I could and yanked it the rest of the way out.

    Hi Chad! i got a problem with wet passengerfloor, i have changed the seal for the air filter holder and put a bunch of silicon around it, but it still gets wet on the floor, i have removed the glovebox but not the blower, when i stick my hand up behind the blower i can feel that the blower seal is a little wet at the bottom, do you have any idea where the water comes from? br

    My ac stopped working. I replaced a valve that was leaking then i tried recharging the system but the compressor wont engage. I took it to a shop and they said the compressor is bad. Do you think I should order an expansion valve or just compressor and dryer?

    You really need a Tech 2 or a scan tool capable of seeing the systems pressure values from the sensor as well as if the signal is being sent to the AC relay to engage the compressor. That being said, the V6 uses a variable load compressor and they do fail from time to time.
