    Love the content, realistic garage work and project! I am on an 03 KTM 200 MXC, find new gremlins from previous ownership regularly, but its a very fun bike. I got it in January and was told it needed a top end. Long story short, I learned how to do a quick bottom end job too. I can't wait to hear what you think of the SmartCarb on there. My bike came with a Lectron H Series, but I currently live close to smart carb and really like those guys, might jave to figure out how to put one of those on my bike instead.

    Take the output wire from the rectifier that is supposed to go to/run the headlight and hook that up to the positive connection on the battery. then ground the battery to the chassis and it'll charge it. looks like the white wire on the headlight plug, but I'd double check it with a multimeter while the bike is running the be sure

    I have to cut into thick aluminum door frames to install electric door locks as part of my job. The 3 tools I use for aluminum (and steel) are Dremel w/ reinforced cutting wheels : these take a while, especially because the aluminum tends to get gummy and stick to the blade but with time it will cut through Oscillating multi tool : cut through much faster, but I am also cutting straight lines with it, not following a curve M12 cut off tool : its like an angle grinder but you have much more control, would most likely very easily make those dished/angled cuts Since you can move the workpiece around, some type of bandsaw might work for you as well. Each of these tools offer additional functionality that then further set them apart, for my line of work (straight cuts in door frames with some cuts taking place internally in the frame) id take the dremel, most other circumstances, id go for one of the other 2 tools 10:45 - cover the nuts with an epoxy, should still be removeable with effort after install so does not have to be permanent 11:28 - not something i have attempted, but you will need at the least a battery isolator for the 2 batteries to prevent the fan from drawing off the main battery while still charging from the same system. Someone more familiar with automotive/motorcycle electronics will have a better answer Shoutout Cage, enjoy it man

    Beta makes a really solid one. I plan on upgrading to a beta 200rr race edition, and they have kyb forks, mikuni carb, and a lot of goodies. Reiju also makes one, I dont know how quality it is thoug.

    @@wee535 true, i’ve heard the kyb forks on the race edition are stiff and the sach’s forks on the rr are soft, it just depends on the rider

    Sweet build and great timing as I'm rebuilding a 2009 200 this winter, too! Ricky Stator has a kit that should work. It is for 2000-2005 KTM 300s, but it worked on my 2009 200 XC-W. It's a 100watt DC stator kit, P/N RS2K3HO-B. This will allow you to charge the battery and add LED lighting more easily. The current system is grounded AC, so you either need to float the ground of your existing stator or replace it. There are a few KZread videos on ungrounding the stator. It's not too daunting for someone with mechanical skills and a decent soldering iron. But the new stator kit is clean and more powerful. If you float the existing stator, you can just replace the existing voltage regulator with a regulator/rectifier from Trail Tech, Baja Designs, etc.

    Another great build and congratulations on your finish 👏 way awesome ! Love the 200 build ( I am considering a kdx 200 build myself) for winter of 24/25 ! Last Saturday March 2nd I picked up my 2024 beta 300rx and love it , took exactly 5 months from day I ordered it !! I am 55 and have been racing mx since 1977 but this year I am still doing mx but going to run some entry level scrambles and work on some single track 😮😮😮 great video and mechanical info

    A suggestion: move the CDI box from the steering tube and either make bracket or zip tie it under the tank. They are prone to damage in a crash if the forks are forced too far. After moving it you also gain some much needed extra steering lock by spacing the radiators out further ( the rad braces may have already done this) slightly with washers and replacing the radiator cap with a normal shaped one.

    Use a cable tie to hold the heat probe in because it can fall out with the heat and vibration i cable tie mine and have never had an issue 🤟🏼 hope this help and keep up the good work ! Big love from scotland 🏴󠁧󠁢󠁳󠁣󠁴󠁿

    Sounds sooo crisp 👌 Love the KTM 200 videos!! Couple of tips; KTM has a battery box for that bike which is like 25 dollars here in Europe. Looks like your airbox has the proper mounting attachments also. If there is a chance of rain and mud, I would plug the hole you made, otherwise you might get muddy water on the top of the filter. Might not work with your tank, but those KTM's where meant to have the cables routed underneath the tank where the subframe attaches/shock mount. And PS: Your radiator louvre faces the wrong way. Looking forward to the next one, and hearing that 200 sing with a proper good rider like you!!

    Have you had the issue of the air filter boot rubbing on the spring, currently my ktm of same era is rubbing and can't seem to get any adjustment to prevent it Hasnt always which would matter but every time you sit on it, it sounds like old mans chair

    You can cut yhe headlight plug and connect it to the battery and then ground the battery to the frame that shpuld let it charge. Im believe the white wire on the headlight plug is ppwer but double check woth a meter while the bike is running

    The legendary Shane Watts used to smoke everybody on a 200 in GNCC races in the late 90's early 00's. Being light and nimble should be a benefit for enduro.

    just subscribed, I have started this same build with a 1999 200exc, this is very helpful on my build, i did start this and found this while looking around, so good to know someone has done this with future parts, i also put 2018 triple clamps, which changes the bike in so many ways my frame is being powder coated right now and am wonder what tank you used, that is my next install when i get it back. please send some info on that tank or year that it is from so i can search and purchase for myself, thanks for your help , and hopefully mine is close to the pristine condition yours is!

    Bend some washers with a bit of pipe and put them behind the nuts on the for the battery box. Spread the load out a bit more. Also if your Gona charge your battery with the stator you could make the bike harder to kick start because of the draw of energy off the stator. I’ve had it with an old gas gas I used to have

    The giveaway bikes are badass. But… I almost like to see you, Cam, Charles, and other guys with channels on here build something for yourself that are a dream bike or whatever. This is really even cooler because you are building it for a special purpose (hard enduro) and it’s like a restomod, with the newer forks, bigger tank for a different bike, and the custom fan setup and smart carb. I would think you can get very low profile nuts with thread locker on them they would stay and not catch the tire.

    4th place in the open A class is a very respectable position, the 200 is an excellent bike and should work well for hard enduro just make sure you have good clutch components in it, as someone mentioned earlier a jigsaw with a good metal blade will easily cut aluminum plate, keep the blade lubricated on thick material so it doesn't overheat and load up with material on the teeth.

    Factory KTM off-road did a similar mod to the shrouds back in the day. I think they did it to prevent the radiator from getting messed up if shroud got ripped off.

    I own the same bike (older model) and I have used it for hard Enduro, my advise is to go to a 12 teeth front sprocket 48 in the back, it will make it wild. It's the perfect setup for hard Enduro. It climbs hills in second for days 😎

    A metal bit and a jig saw would have done nicely. Clean it up with a curved hand file. Also, I have a tusk fan on my gas gas. The sensor cam out eventually in the rad. It would back out and I would have to push it back in with my finger. I actually used stainless safety wire through rad to lightly keep it in place. To charge the battery the headlight is likely AC. You will need to take the headlight connection into a rectifier (small) and convert it to DC. Once you measure voltage to insure the output is good, then you can fuse it (so you don't burn the bike down) and connect the positive output of the rectifier to positive side of the battery. can use the frame as a ground, but make sure you have clean connections at the sub frame to frame as well a good negative ground strap. I think the kickstand rubber on the shroud will work fine. I know they do that for some of the mounts on bullet proof installs. Also, for the seat bolt, run a small piece of duct tape over the hole. It the bolt backs out you will capture it and also keep muck out of the cavity. Ran a 06 KTM for many hours.

    Congrats Cage! Man I wanted to enter so bad, but I didn’t think my bike would be done by then so I didn’t enter. And with the charging system for the battery, a rectifier will convert AC power to DC power, if you have a constant voltage in the range of 12.6-13.5v with the engine revved up, that system should be able to charge. A voltage regulator would be very good to add, since the voltage will be capped around 13.4 protecting the battery. I’ve seen rectifiers have voltage spikes up to 20v which would harm the battery.

    In addition to that since it’s for a headlight the amperage will probably be low and the fans might pull more amps than the supply for the battery, none the less it would still be a charging system even when the fans aren’t running. So things better than nothing.

    If you dont already have a die grinder you should invest in one. Its like a high speed dremel that is pneumatic. Ingersol Rand makes some good ones, thats what i use. It would do a clean job cutting through that aluminum, plus much more just watch yourself when using it.

    I am new to the Motocross/Enduro Scene, can anyone tell me why his KTM does not have lights and things you would need for the street? I thought when riding Enduro you need a motorcycle that would be able to also legally ride on the street. Sorry if I am a bit confused here

    I knew I should’ve gotten a smart carb instead of a lectron…. Pulling the slide out everytime to adjust the needle is a huge pain which I thought I wouldn’t have to do…. I’d much rather turn a knob on the smart carb to adjust

    Sir please for the love of your motor use a different pre-mix then yamaha lube, it is one of the worst mix oils there is!! Now I know there will be some haters but y’all do your homework, both coming from a engine builder and racer I recommend there’s a lot better mix oils,
