Time for another update on BugZappa, the 1000hp 4 wheel drive Tesla powered race car. It may look like a humble VW Beetle but a Volkswagen it is not. It's a Voltswagen!

Since the last episode we've upgraded the power steering, moved the front Tesla motor 4 inches forward, along with the pedal box, which meant we also had to move the steering system forward too. All this means that taller drivers can now fit in the car comfortably. The bodywork is now all on the car too. The AP racing calipers are on the rear along with Wilwood EPB calipers as a parking brake. Allipsort has made some high performance radiators for the front and rear. The front radiator cools the batteries, the larger rear one cools the motors/inverters.
Aero is the next on the to-do list. But the main question is do we go paint or wrap?

    love it - but time to get it going Moggie. Wrap gives great flexibility in graphics but i do think the sort of spherical shape of the roof may make that extremely difficult however the sides and the flatter panels not a problem. The added benefit is the wrap takes and withstands stone chips a lot better than paint does.

    I was imaging more of an oversized 911 style whale tail, but I don't have a 1000hp VW to keep on the ground. Your wing is presumably going to need chassis attachments with the forces involved, it will be fascinating to see where this goes. Like a few other people in the comments I am also a Mouser customer.     I would keep the front radiator as high as possible to protect it from anything flying to the front of the car. I would just add "guide" in front of it to direct the air upward... I would use wrap instead of paint as it works better with fibreglass being smooth vs. metal that has imperfections for paint to stick on...

    Have you thought about putting a splitter in the front? Having an airdam is more useful if the underside of the car is very rough, but if you want downforce, you want to increase the speed of the air going under the car so that the pressure is reduced - ground effect. Also, for spoilers vs wings and aero in general, Julien Edgar has some great content on KZread.

    I love Mouser! When my eyes were good enough I used to build synthesiser modules for eurorack systems, and Mouser were my go to organisation for components. Good pricing and speedy delivery. As for the wipers, it’s a Pike Peak car, so better put some on the side windows! 😎

    To prep that fiberglass shell for paint is very time consuming, yes its a race car so quality isn't as important, but a wrap just makes sense and you have all the options available to make a really funky design.

    A few years from now when we have much denser batteries and hub motors this build will suddenly look so old-fashioned. I can't wait for ultra fast hub motors to replace the need for axels

    Hub motors are great, but I think for a racecar the unsprung mass of them are counterproductive. On the other side gokarts have no suspension at all and are fast as hell, so definitely worth a try

    Most racecars in the US are mostly wrapped to ease repairs. Also, you should consider a bigger front splitter, you need good downforce on the front too!

    Don't forget to put some front indicators on the top of those wings. They might cost some air flow problems but will help with the look and also judging the width of the front when driving.

    Something to look out for is the rear radiator ducting may have different inlet pressures because one is rammed and the other is a naca. The naca may have lower pressure and could turn in to an outlet. You probably have enough flow through the top.....

    i did see in wheeler dealers thare is a wrap they spray on the car, and they can peel it off to and reyouse it. think it's interesting. This way you can change the color easy and hope it's easy to put on sponsers as well. looking forward to this racecar 🙏

    I did paint for a few years and I would wrap it. If you get good people, that car won't be a problem. Just make sure the paint under the wrap is good.

    I wonder about the aero balance of the car with that wing. Are you looking at a bigger splitter on the front or anything to reduce front lift? A bigger splitter might also help create a bigger high pressure zone in front of the front radiator and help move air through it. Another option, or an additional one might be to vent the front rad up through the hood... sorry "bonnet".

    Hate to be the bearer of bad news, but you've got a lot of work to do to make that rear wing work! The hardest trick with downforce which scales with the square of speed is trying to get a decent front to rear balance.. All the things you do at the front absolutely need to be balanced by similar forces at the front. You wing is way out back so is actually going to move the centre of pressure (and centre of drag) waaayyyyy back as speed increases.. Now, some rearward movement is useful, because you can set the car up to be a bit more "Pointy" in slow speed turns, and then to increasingly push into understeer at higher speed, which is what suits most normal drivers, esp as with DF, any Yaw destroys that DF, which makes crashing something that can occur in an instant! Unfortunately, getting positive DF at the front is going to be very hard indeed, especially to balance that massive rear wing (of course PP race is at high alt, so low ave air density, so the wing isn't as big as it would be for sea level events). You're going at a minimum to want a front splitter about 5 times the size of the one one you have now, and the downside of that is the car will now become incredibly sensitive to changes in rake (and dynamic changes in rake, ie during braking etc) The only way you'll get a balanced chassis is to concentrate on the underfloor aero but unfortunately this is really difficult to get right and hugely sensitive to setup changes. If you can afford a wind tunnel session, then at least you can get some baseline data to start with, but "Just guessing" with aero, esp underfloor aero really doesn't work. PP is a very high average speed (>75mph) track and unfortunately as an amateur team / driver, it's very very hard to get something with a high DF to mass ratio set up and working correctly, as crashing the thing whilst trying to get it all working is a very very real posibility, and you have little experience of driving a high aero assistance car i guess. Given you have a 4wd car, and a high power to mass ratio, personally i'd either completely ditch the aero for your year one attempt (or scale it back, or make sure it is easy to remove), as IME it's going to be more of a hinderance than a benefit unless you can really spend a lot of time testing, ideally in a wind tunnel, but at worst on a test track with some proper instrumentation (ie load sensors etc) The other thing you are absolutely going to need to do is to work out how you are going to repeatibly precondition the battery and force cool the battery and motors. Towards the end of the track, when you are very high (finish line is at 14,110 feet!) your LTRs are going to be fairly useless and your motors and particularly your inverters will be cooked as they have a low thermal inertia. Mostly people use some form of phase change evaporative cooling (ie CO2) as this is going to be the best bet in terms of mass penalty and low cost, and you probably can't get your inverters or motors cool enough at the start tbh The battery will be a trade off, it has high thermal inertia, so you'll find there is an optimum starting temperature that will be slightly too cold to start with, hit perfect temp in the middle of the run, then go overtemp towards the end. Make sure you can precondition to this temp before your runs, ie you need specific pit equipment and cooling system dry breaks etc to do this. Anywhich way, you're gonna have a lot of fun, and PP gets under your skin, no matter what you are driving!! (PS i was on the engineering team of the VW IDR, which as you probably know was quite quick at PP 😉 )

    We’re definitely planning on a bigger splitter at the front but for that we’ll have to wait until we get it into the wind tunnel. At 130 mph a Beetle has 120kg of lift at the rear axle from our previous wind tunnel time, which is a lot more than most cars, hence the big wing at the back, to overcome this lift AND give it some down force instead. Unlike a lot of cars a Beetle starts with a terrible rear end lift problem at high speeds.

    @@ElectricClassicCars yup IDR was a pretty mad project to develop! One thing you might want to look at is having a reasonably dynamic basic Front / rear Torque split. On IDR we actively measure tyre normal load (through load cell on spring unit) and dynamically apportion torque to each axle based on trying to keep the torque ratio the same as a the normal force ratio at that moment in time, ie to acheive a constant tyre slip value at either end of the car, where that slip is speed and handwheel angle dependant. So for example as you accel hard at low speed, the torque moves backwards to avoid excessive front tyre slip, and when you brake, particularly at high speeds where the increase chassis rake moves the aerodynamic CoP right forwards, you can hugely ramp up the front regen, whilst still keepign slip consistant which is key for driver confidence. In this way you are effectively using all of your tyre mU at all times

    @@ElectricClassicCars Ambient pressure at PP is on average 30% lower than at sea level, so lift is comensurally less, and as aero forces are square of velocity, you'll find that the lift might not be as much of an issue as you may think.. Not sure what your static mass is (guessing around 900kg with driver?), static split looks to be about 45R/55R at a guess with your battery location, so lets say 500kg static on rear axle, so realistically at the sort of typical critical ave cornering speeds at PP (~80mph), you'd be looking at ~32kg of lift and a reduction in grip of just 6%.

    Do you have to register that car with the DVLA, if you are only running it on race tracks? Also what do you have to do when you take the car abroad to Pike Peak? What are the legal requirements?

    what's sad as much fun as I would have in that bug . at 6'2 with a bad left leg Im still not getting in that way hahaha ..     Any reason why you need such serious brakes instead of relying mostly on regen braking and one-foot driving? Is this setup better suited for racing?

    Because when the battery is full you get no regen, plus turning regen off when racing gives the battery more chance to cool down. 👍

    Regen braking generates a lot of heat in the motor, batteries and controller, so I think you definitely need normal brakes assisted by regen

    @@ElectricClassicCars Thanks for the reply. That's the only thing I dislike about my EV is how when I have a full battery suddenly stopping it is different because it turns off regen until it loses some power

    Remember the soundtrack from the 'pod racers' scene in Star Wars? Was that not exciting? With whining straight cut gears (transmit more power without side thrust), it's going to sound a bit like that. It will on a movie soundtrack anyway!
