Pretty cool. Wouldn't Delrin have been easier to machine? Also Red Beard Saws makes a foam filter for the 4910/501 (originally meant for the 400) that kinda resembles what you are doing.

I tried the Red Beard 400/4910/501 foam air filter on one of my saws today. Turns out it's too wide in the up/ down direction to work with the Red Beard filter. The phone filter that he makes is meant for use with the 400 air horn. And since you have to cut a hole in the cover or not run the cover at all the height is not an issue.
