Everything you need, and need to know. AW4 to AX-15 or NV3550.
If you have any questions about any of this, don’t hesitate to just ask in the comments. Worst case scenario, I don’t know the answer. Note that I’m not as intelligible with older, pre-1996 years, but I might be able to help. If you’re asking a question be sure to please specify what year you have, as there are tons of seemingly unimportant differences with every model year.

He used parts mostly sourced from a TJ and has been tremendously helpful in figuring this all out.     I had a lot of fun, and headaches swapping an NV3500 into my 98 Durango a few years ago. Used a mix of Dakota and Ram 1500 parts. Eventually sold it and took the easy way this time-love my 97 XJ that came stock with AX-15.

    This is the best video series ever on the xj manual swap. I'm going to do mine soon. I wanted to tell you mine is a 01 and I was looking at it and it don't have the hole knock out for the clutch master it does have the 2 bumps for the studs to mount it. So I will have to drill that out with a hole saw. It is a late 01 probably the last of them. I thought you would like to know this info. Keep the great videos coming.

    I wish I had the time to find a manual donor jeep when I was doing doing the engine+4wd swap on my 01 2wd jeep. The head ended up letting go before I could find one so I had to go with an automatic donor. It had really low oil pressure even before that so it needed replacing but it was still running fine 20w50 before that happened.

    Do you think the low oil pressure and cracked head was caused by the engine being overheated at some point? And did you ever fix that low pressure, or do you still just run 20W-50

    @@WAEMIDIV It had a really bad rear main leak so I think they ran it out of oil. If thats what happened, it probably cooked the head too. I put about 10k miles on it running 20w50 and it never had any rod knock. Probably could have drove it like that for a while had the head not cracked. But I swapped a 98 motor into it and it runs flawlessly. I'll probably rebuild the one with low oil pressure.

    Amazing video.... A couple of weeks ago we finish a Nissan Pathfinder manual transmission swap into a XJ 😬😬😬😬 yeah, crazy but works AMAZING. Ton of work tho'.

    What made you chose a Pathfinder transmission?? I don't know ANYTHING about Nissans, is it 6 speed or something? It it rated for more power?

    @@WAEMIDIV The reason was that down here (Costa Rica) an AX15 is like $2000 almost, with no transfer, is crazy expensive, the Dana 44 the same. So, a friend of mine was looking for ratios and number to compare with the AX15 and found out that the Nissan Pathfinder was similar in numbers so he decided to go for it, especially because of the fact that here Nissan are everywhere and he got it for like $150 with transfer case 😬

    @@WAEMIDIV a 93 year model was the one he found in Facebook marketplace. But I guess any other model will work, transfer is left sided as jeep, driveshaft was build part nissan part jeep, cross member custom made and the most tricky part was the belt housing adapter plate to make it compatible with the 4.0. was a ton of work but at the end he didn't spend 1100$ on that 🤭🤭🤭😅

    No, there's a notable cutoff between 1990/1991. Some parts may work but many won't

    Thanks for making it clear up front that the AW4 is a fantastic transmission; one should really know exactly why they're doing this swap before even considering it. The AW4 has a better overdrive for freeway speeds than either M/T, and it can haul heavier toys to a campground. A manual swap is really just a fun project for personal preferences, or like you said, for those who realllllly want to squeeze all the possible power out of their engine

    oh it is fun... you have a lot more passing power but that comes at the cost of MPG. The RPMs stay a little bit higher with the manual's steeper overdrive gear, so that means you lose a small amount of fuel efficiency for more torque in 5th gear.

    @@WAEMIDIV technically speaking doesn’t the 5th gear also work for better fuel efficiency when you aren’t passing cars? An example of what I mean would be low rpm’s at 70 or 80 mph when cruising? Or would it stlll be at a higher rpm no matter what gear at those speeds

    @@juanvelaz8971 I'm saying the manual's 5th gear will always be steeper than the automatic's 4th gear. The manual's overdrive is 5th gear, the automatic's overdrive is 4th gear. We are comparing overdrive gears specifically between the transmission types. With the Automatic, cruising at 60mph will have you at exactly 2,000 rpm. With the manual, cruising at 60 will have you just above, at about 2,100 rpm.

    You mentioned and interesting quirk with the manual paired with the np242 that i hoped you would touch on a little bit more before the he accident and Im very sad to hear that. I am planning on doing’s the same swap. I just out in the np242, and am currently gathering all the other necessary parts to swap in the manual transmission. Do you feel it is still work it, or do you think the quirk is enough to reconsider? Again. Sorry about the accident,m. I do appreciate all the information your providing.

    it never really bothered me, and most people never even noticed it. I would've absolutely made a follow up video if my life's work wasn't taken from me. I just came to realize the NP242 itself wasn't really worth all the trouble. I hardly ever used full time mode, anytime I did, I could've just used part time with some careful driving. It was nice to have yes, but not a necessity

    These are great videos thanks for making them. I am in the middle of my 5speed swap. I need a new inner shift boot i have one but it has 2 holes in it not to bad but it bothers me. Where did you get yours? I looked online. I cannot find any new just used ones worse then mine. Thanks

    The website I found was selling new old stock of them finally ran out. Enough people ordered them and now they're not made anymore. The only way you could get a new one is by using a TJ tunnel cover and boot

    Thanks for the trip down memory lane lol Having completed the swap in my 01. I’m looking for pcm options and being on the opposite side of the globe and no 4.0 xj manual in Australia. I have a tj pcm with the matching features 01 , manual, 4.0 all the pin out seem to match but one electric fan run. Question What are the chances of a XJ like mine and a PCM like that? Come on Give it to me straight Like 1 in a million ? give it to me straight

    Well I have no idea what the production numbers look like in other countries, or how many of the total Cherokees made were exported. But as briefly mentioned, I understand only about 1% of the 2000+ models were manual, I've only ever seen 2 for sale, ever, and I own one of those 2 now. I'm not sure if the export PCMs were any different either. Certain countries had certain laws and regulations that might change them in certain ways. So it might range from extremely difficult to almost impossible to find an 01 PCM for a Manual

    Heads up: 2001 Cherokee XJ 4x4 2 door listed for sale Rapid City, SD on Facebook Marketplace for 2,200. States “needs a little love”. That’s code for they overheated the engine from their trip from WA to SD or maybe not. Who really knows right. Looks clean from the few pics. Probably stolen 😂🤣. Saw this morning May,11 2022. It’s black like mine.

    So my 95 XJ Sport (Bumble Jeep) already has the AX15. My problem is that I have an SYE to install and can't find what double cardon driveshaft to use to replace the slip yoke driveshaft. Do you have any info on this? All of the SYE installs I've been able to find are done with the AW4 and just use a front driveshaft out of an AW4 4x4 XJ. Thanks for any and all help.     The driveshaft length is determined by how much lift you're on too. I don't delve into aftermarket modifications very much, I couldn't tell you. You'll have to measure it and perhaps order a custom shaft from Adam's.

    I didn't see anywhere about mounting the slave cylinder master to the fire wall? Is it bolt right in or do you have to drill the holes in firewall and nut and bolt it?

    You have to drill the holes, but there are provisions marked where they need to be. Part 2 is linked in the description, that's where I actually document the process of the swap

    I have OEM 93 Manual transmission, and decided to change 231 to 242 to get the full time 4wd mode. 2 points of note: 1) the donor 1993 242 actually had a short input shaft (I verified with micrometer). I had bought short shaft from Novak, but didn’t need it. 2). I’ve been struggling to get the Azzys to work on my manual with 242. It worked with the 231 fine, but 242 has caused issues with angles and getting leverage correctly. If you get the azzys working with AX15 and 242, please share the configuration; both I and Bryan at Azzys are stumped right now.

    I have noticed some small irregularities with it, but I didn't know it was being looked into, that's epic So my 1999 NP242 also had a short input shaft, which I think is enough evidence to say that all of them do, which is very interesting. I have set up the azzy linkage and I can shift through each 4wd mode, but 4-Lo is right on the edge of the pivot point and that makes it somewhat difficult to get it OUT of 4Lo. It goes into 4Lo great, but you kinda have to punch the lever to get it to go back down. I didn't think much of it, but it did take about an hour of messing with the thing to get it to work. I'll have to mention this in a video about the 242. I can't really describe how exactly I have it set up other than I used the lowest hole on the transfer case arm (closest to the transfer case pivot point) and the brass adjustment rods are both almost all the way to the short end. The transfer case arm is also at its shortest available throw and sits as low as possible on the actual mechanism nut thing on the transfer case. It works, but you can definitely tell something is a little off. I will try to document this in depth as part of a future video where I'm planning on reviewing how the 242 works with a manual.

    @@WAEMIDIV I forgot to ask what configuration you have for the shift lever. Are you using 1 lever plate, or 2 bolted together (which is what Azzys recommends for automatic with 242)? Did you use the angle position on lever plate (azzys recommends it for manual with TJ shift lever, but I had to use the angle even though I have normal xj shifter).

    @@gryffydd42 I only have 1 lever plate as I just repurposed the existing linkage I already had. I did punch out the tab for the manual install and have it angled accordingly. This linkage has been with me since I put the 242 in the first time (with the automatic) so I first had it set up for 2001, Auto, NP242. I used it like that for a year or so with no problems. For the manual swap, I punched out the tab (I had to do this for the azzy linkage on my Comanche, which has the Peugeot 10/5 and NP231) and have only the one lever plate on the lever's underside.

    thank you for making the video. I am wondering if you know why the aw4 dust cover cannot be used in place of the ax-15 dust shield? it seems like the bolt holes will line up and it appears to be the same thickness. Any ideas?

    The AW4's cover has a removable, less durable smaller section of its cover so one can access the torque converter bolts. It also does not have the upper section cutout, which is for venting the clutch dust out of the bellhousing. I'm sure you totally could use the AW4 cover plate thing but you might run into some unforseen problems I read somewhere that it "can't be done", and I suppose there are multiple ways to interpret that. If you simply cut open the top section and somehow properly sealed the bottom section, you may very well be able to use the AW4 cover. But it's uncharted territory, and a lot of work to get it back out of there if something goes wrong. So let me know if you end up doing it

I am just trying to put together someone else's failed project and it didnt come with one at all. the jeep is real ugly and only going to be a wheeling project so i dont want to try to track down the manual dust shield unless i absolutely have to. I am going to try to weld or baize the two halves together and notch the top and see what happens. I'll let you know if i run into any problems.

    4798 113 is your part number. Bryant says go to Novak Conversions, and to be wary if you have a transfer case older than 1995, they used different internal gears than the later ones.

    is there any difference in the crankshafts? after doing some research I found the automatic and manual XJ's have different part numbers for the crank in 96-98. Would you need to change this as well?

    bro if you had to change the entire crankshaft I don't think anyone would do this swap. The end of the crankshaft where the pilot bearing sits requires an additional sleeve to be pressed in during the manual swap. This sleeve may come pre-pressed in on manual crankshafts, which may explain the difference. That's the only thing I can think of though.

    Because I happened to have found a 97. Still to this day, I have only found 3 factory manual 2000+ XJs.... and I now own 1 of them. Try to find me one and then consider why I didn't get one. They're wildly rare

    I may know everything about the Cherokee, but that's where my knowledge ends. I've never driven an NV4500 nor a 4BT diesel so I couldn't say I have an opinion on how either of them will behave

    You seem like a smart guy, that power loss with the automatic, cant it be compensated with a more aggressive torque converter? Obviously driving feel would be probably "automatic racecar feel" but possible doesnt always mean smart, but it is possible?

    Yes there are aftermarket torque converters that do exactly what you describe, however not very many are made for the XJ because it's not really a race car. The one that are made I've heard a lot of negative things about and people usually seem to have problems with them

    Can you help me understand the differential situation. I have a stock 1999 5-speed sport xj. I bought it for really cheap and when I got it it had the front driveshaft removed. Some repairs later and replacement of the front differential yoke I installed the front driveshaft and now if I use 4wd it feels like I have two different axle ratios on. And after hearing about the Speedometer thing (my speedometer is 10mph off) it’s got me wondering what is going on

    If you had 2 different axle ratios you'd know it. You wouldn't be able to even move the vehicle, they would bind up immediately. The speedometer being 10mph off would mean it's not the right sensor/gear, but it would be less accurate at higher speeds and more accurate at lower speeds, not consistently 10 off. So that's a tricky situation

    @@WAEMIDIV I just recently found out I indeed do have mismatched axles. As long as I’m out of 4wd I’m alright. Now if I go in 4wd tho it’s violent especially in the snow because it drives the rear slower I believe all I know is it spins me out. Long story short I gotta put a 3.07 rear axle back in

    I have 32rh jeep tj. Guess my torque converter died today. It shakes,transmission boot overheats, stalls when released gas pedal on uphill. I want to swap ax15 which i already have. Do you think i need new "manual" starter and skid plate? Beside manual driveshaft

    I'm not very familiar with TJs so I don't have a clue about the Skid plates, but I do believe the starter is the same (assuming you have the 4.0L, I don't know anything about either 4 cylinder) You should be able to keep your starter and the bolts, should, but I haven't ever seen a TJ up close and personal.

    Sounds like there is a Computer fault or wiring problem Check that first with a Manuel you would not have those problems

    My AW4 transmission has almost 280K on it, from the looks of it never had a trans flush, fluid is ok looking but it shifts perfect!!!! I was driving aggressive in the mountains and it still shifts like a new transmission, it just blows my mind! I do plan to find a low mileage AW4 to keep as a backup. I would love to do the manual swap but I might just leave it the way it is.

    @@WAEMIDIV Well it's been a couple of months and I've changed my mind! I want to do this manual swap! I recently put in a new motor with Harland sharp rockers, headers etc.. and wow what a difference in power. So with this manual swap it's really going to be a beast, especially in the mountains! I'm now at 285K miles and it's only a matter of time this AW4 will fail, I drive really aggressive in the mountains, so doing this swap will give me peace of mind. Breaking down in the middle of nowhere will not be fun lol!! So I just ordered the pedals, bellhousing and inspection cover. Just need to find the crossmember and mount and the rest of the parts will be easy. I'm going to get the Novak AX15 upgraded transmission!! May be a few months until I begin, but I keep watching your videos and it's getting me pumped to do this swap lol

    the numbers are ODD and not very good the difference is gear for gear and that way just dose not work that will not count for the converter there is some thing called torque basing that can count the difference and indeed there is a difference it is less then ten percent interesting video and i will look for the next one have fun and the fun factor of a manual transmission will make it better to drive thank you

    That's a hard piece to find, especially overseas. Nobody makes them (somebody REALLY should, they'd make tons of money) so the only way to get one is from a donor Jeep. They rarely appear for sale on Ebay, otherwise you just have to keep an eye out

    @@Robdutton91 If you have the means to design and produce them on a slightly larger scale, you could sell them for ~$150 a piece to people all over the world trying to do the manual swap. It might be a good idea to get your hands on one for reference anyway

    Certainly possible but parts and knowledge availability would be even more hard to come by. It's the same process, but you might have a really hard time finding a 2.5L ECM for example, and I don't know about the transmission mounts for those

    @@WAEMIDIV yeah ok thanks. From what I can tell there really isn’t a big difference from the AX-5 and AX-15 apart from the 5 being in the 4 cylinders and 15 being in the 6. As I live in Australia it’s a bit hard because the 6 cyclinder manuals were never released. Only 6 autos and the 4 cylinder manuals, but I have a doner 4 cylinder one so parts won’t be a problem but just want to make sure the swap is plausible

    Oh man, I’m so divided now. I own a 2001 auto 4x4 230K km and already got a NV3550 low mileage for my swap. Then a local guy listed a 95 manual 4x4 320K km that looks quite good on photos, need to see it in person though… do the fucking swap or get the 95 (assuming it’s in good shape)??? That’s the question. Ps: I’m in Canada, even harder to find parts up here. Btw, awesome series! Thanks for your effort putting together these 3 videos!

    The '95 won't have everything you need, but will have most of it. You can't use its clutch pedal, mount adapter, ECM, CPS, and might not be able to use the transfer case without a different rear driveshaft because it has an internal slip yoke. Some of these things may be near impossible to find, and if this '95 is in good shape I wouldn't tear it apart. The only reason I felt the Lettuce Jeep made a worthy sacrifice is because it had the equivalent of 510,000 km on it with holes in the floor and a cracked frame. If you find a manual Jeep in good shape, try to keep it as is and fix er up

    Thanks for replying. I decided to keep my 2001 beauty and do the swap. I can’t thank you enough for putting together all the information and filming all the process. Wasn’t for that I wouldn’t be considering to do my swap without finding a manual 2001 XJ donor first which could easily take years to happen. I’ll get a TJ’s clutch/break pedal assembly from eBay or the same local junkyard where I got a NV3055 and NP231 J from. It seems that they both were taken from the same 2000 TJ and they might still have those pedals. I’m a welder/fabricator and modifying the pedal levers looks like one of the easiest parts of the job. I’m also going to swap axles, Dana 44 high pinion on the front and Dana 60 on the back, both from a F250 1978. Going to fabricate also 4 link suspension front and back. Can’t wait to get started and put everything together! It’ll all start with beefing up rails with Ironman’s stiffener complete set that I’ve already ordered. Btw I also own a 2001 TJ MANUAL:-)

    Could i somehow make my 2wd ax15 off a 97 work for a 2001 with 4wd? Ive heard people say it needs a longer output shaft can i just rebuild the trans with one? It needs a rebuild anyway

    Converting a 2wd transmission into a 4wd transmission is practically impossible, as not only does the whole output shaft need to be replaced but you need a different external casing to mount a transfer case to. You need a 4wd transmission in order to do that, and at that point, may as well just use the 4wd transmission.

    @@MileytheJeepV2 I know it's hard to find parts, but it's really a matter of keeping your eyes open and having the money saved if an opportunity presents itself. Bookmark Craigslist results, check marketplace daily, and maybe broaden your search to include TJ parts and in more locations. You may have to make a road trip to get some of the rare pieces

    @@WAEMIDIV I have a 2000 I’m thinking about swapping but when you were talking about transfer cases and the shafts and drive shafts. I got the jeep stock I put a 6.5 inch lift with a set of 95 axles from a 5 speed manual I have the 8.25 rear end. A transfer case from an automatic 231 I have the rough country rear drive shaft and the new out put shaft for the transfer case because of my lift idk if I will have an issue with the ax15. As you said with the shaft lengths and driveshafts and rear ended options.

    @@chrisk4177 There's a lot of blanks that need to be filled in here. So I'm assuming your Jeep originally had a Dana 35 and you swapped in a Chrysler 8.25. I assume by transfer case output shaft you mean you installed a slip yoke eliminator kit with a double cardan driveshaft. If that's the case, there may or may not be enough slip to allow use with a manual. I don't know anything about aftermarket lift kits, driveshaft geometry, etc. That stuff is all very custom and I don't modify my Jeeps beyond stock-ish. You will need to find your own driveshaft measurements after you get the transmission in the Jeep, there's no way I could know that exact length

    Then make sure I get parts correct Ax15 I’m guna try to get it from a 2000 that way I can get the transmission mount and bracket Clutch kit Brake and clutch pedal Hydraulic kit Throw out bearing and other parts for the tranny Try to get an ecm from a 2000 if not send mine to that company tel them what I’m doing Could I also get the tcm out of the 2000 mango jeep in stead of doing the wire bypass for the reverse lights ?? Flywheel and the silver thing behind the flywheel Am I missing any other parts maybe ?

    @@chrisk4177 If you get your parts from a donor 2000 it won't have an AX-15, it'll have an NV3550. Manual models don't have a TCM, the electronics don't even communicate with the transmission at all (beyond the reverse switch). The only other way to get your reverse lights to work without making your own single circuit is to use the entire engine bay and transmission wiring harness from a Manual Jeep that already has the circuit on it. You need to make a custom circuit because the wiring does not exist on the automatic models, not because of computer programming. I advise you to read the description and check out the linked document that lays everything out in text and not speech.
