What you do really reminds me of Allen Millyard's builds. Amazing engine mashups with extremely basic tools, although you seem to be doing similar work with even more basic tools. Always impressive to see a truly creative, driven, engineering mind at work make amazing projects without a commercial grade workshop/equipment.

I truly admire the craftsmanship and creativity. Comparing your workshop to some of here in Europe, you get a lot more done with a fraction of the tools, bravo. I have some crazy ideas myself too, I was planning to build a 600cc or 1000cc supersport/superbike, and making it a one cylinder, but with the same horsepower ratio. A 250cc engine with 40hp is nuts, if we take moderate superbike spec. Maybe a future project for you aswell, would love to see how you build more.

If you bake the aluminium inside some super fine, almost dust like sand, you'll be able to remove quite a bit of the oil that's causing all that porosity. Not easy to achieve, but it does work. Also, you should clean all the surfaces you weld on with a stainless steel brush that's only for aluminium, and nothing else. Your welding is good, but the castings make it difficult.
