How to make Mandalorian helmet from steel (tutorial + free templates)

How to make a Mandalorian helmet from Star Wars! This tutorial will show you how to make this prop armor and there are free templates available so you can make it too.
I made the helmet from steel and took the green color from Boba Fett's helmet, but you can color it the way you want of course. This helmet type is the most common type of Mandalorian helmet but there are some variations when it comes to shape and color of the helmet. This is my first Star Wars helmet (and also first sci-fi armor) I have ever made, but I'll probably make props like these more in the future.
I used steel sheets from 1,0 mm to 1,25 mm for the helmet, so it’s pretty thin, but still good enough for cosplay or prop armor. You can use thicker steel if you want since the design is quite simple.

    Yes there's simple padding inside of it. You can just glue some padding in or make liner similar to medieval helmets

    @feracopictures9322 I got the rivets from a small online shop in Finland, I don't know if they ship abroad (nippelit.fi). They're also called "countersunk rivet" if that helps the search

    @@GarageKnight thanks just was curious, I’m going to check my local hardware store and I did find two diff rivets on Amazon a copper one and screw on ones only reason I’ll use some screw ones is for a section where I’ll put some electronics to house in so I’ll be able to unscrew for maintenance or change batteries.

    Great video and templates had to log In for the sub and thumbs up. Keep it up always wanted to do this but always thought it would be out of my price range but you use very simple tools and end product looks fantastic.

    A4 should be right, I scanned them to pdf format so they should work. Any particular piece you have trouble with? Notice that the back piece is only half of it since it didn't fit on paper. I can check them for any problems later of course

    No problem, happy to help! I can also print them and compare them to the originals to see that they match. And I think I'll add a scale with centimeters and inches to the templates (like some of my other templates have) so people can see if they print in right scale

    This is amazing! I would like to ask a few questions about the build process, though. 1. How much sheet metal did this process use up (ex: about 30x60cm, 60x60cm, etc)? 2. Is the hammer used in conjunction with the dishing stump just a simple ball peen hammer, or is it some special type of dishing hammer? 3. Could one realistically replace the dishing stump with a sandbag/beater bag? I don't live in an area where large logs are easily acquired, but sandbags are much easier to obtain. 4. Is one type of steel preferable over the other? More specifically is there any benefit to using stainless steel over galvanized or mild steel? Once again, congrats on such an amazing, high quality build!

    Thank you very much for your feedback! For your questions: 1. Based on my templates (link in description) you need 4 x A4 size worth of steel, meaning roughly 1 square meter. But you calculate it more precisely from the templates. 2. Yes it's a normal ball peen hammer. Lately I've used a larger hammer too to make it faster (shown in my "3 short tutorials" video) 3. I haven't tried the sand bag, so I can't say for sure, but there are videos here in youtube with people dishing metal using sandbags. And you can replace the log by attaching wooden blocks together. 4. I use mild steel and it's what people usually use. It's what you usually find in hardware stores too. I haven't worked with stainless steel, but it's harder to shape and you don't need that for this project. I personally don't like using galvanized steel since it releases toxic fumes when heated. And even though you don't need heating I just want to be sure and avoid it. I hope this helps, just ask if you got more questions!

    Love the helmet and appreciate the tutorial! I'm working on my own right now, but I'm not sure what size rivets to get. No hardware stores around me seem to have any either so I'm having to order them. I was thinking 4x6 looked about the same size, but I'm not sure. I was also curious on what exactly you're using to secure the pieces before riveting? It looks like it was just screws with a nut on each side, but wanted to be sure

    Thank you! Hardware stores don't usually sell rivets here either so I always order them online. I usually use rivets that are 3 or 4 mm thick, they are durable enough for these projects. The length doesn't matter since you need to cut them anyway, unless you can find exactly the right length. And yes those are just screws and nuts that I'm using.

    Yes it does, just add some kind of liner and/or cushions inside and it's good to go. And thank you! These things can really be done with quite cheap tools if you just be creative.

    Great video! Saw this a few months ago and decided to try something similar... What kind of paint did you use? I tried some primer spray paint but it's really easy to just scratch it off the metal...

    Thank you! I used enamel paint, the same you use with miniatures. In hindsight it might not be the best option as it comes of quite easily and it's hard to get it smooth looking. But all mandalorian helmets look worn out so I guess it's okay haha. Anyway for my next sci-fi helmet I'm going to try some other way to paint it

    Is this made with stainless or another type of steel I'm thinking of making one myself but don't know what type of metal to use for a shiny finish without paint

    It's made from 'mild steel', it ain't normally shiny, but you can easily make it shine. You can see examples in my other videos, all are made from same steel. I have just polished them using angle grinder with different polishing disc and polishing paste. I have examples of those discs in my other videos but you can google "polishing flap disc"

    Thank you very much! I actually made it myself from a normal chisel. Just use angle grinder, a file etc. to make the edge blunt. It doesn't have to be perfect, just blunt enough so it won't cut the steel or make sharp dents in it

    No I can't afford an English wheel lol I just used the ball stake I showed in video. But a tow ball is good and cheap option for that :)

    If one the pieces seem good and fits your head, then don't change it but focus on the other part. Is the other part longer, shorter or taller than the other part? There are different techniques to fix it. If it's too short, you can place the piece on some solid surface and then hammer it from top. This should kinda "undo" the dishing part and make it less deep. If it's too long then you need just dish it more. And btw if you use a larger hammer, not ball peen hammer like in the video, you can shape the whole piece much easier. I show it in my newer helmet videos. A small hammer only shapes a small part of the piece, but with a large sledgehammer type of hammer it's easy to change the overall shape of the whole piece

    Hammering that dome and getting it right isn't easy, you have great skills. What gauge of sheet did you use, and where do you live?

    Thank you! Yes the dome part is the difficult part. But if you watch my "3 short tutorials" video, you'll see that lately I've used a larger hammer on those kind of parts. It makes it easier. I used steel between 1 and 1,25 mm. Except the ear pieces were 2 mm. Using 1 mm was kind of experiment, I think it was too thin. It makes the job faster, but you might also accidentally bent the pieces when assembling. I live in Finland

    I want to build my own Armor but I want to use thicker plates. how much harder it gets using 3mm plates have you tried it out?

    The thickest I've worked with is 2 mm. It's much harder than 1 mm but it's still ok to work with. But I think 3 mm is too much if you are working without heating equipment. 2 mm feels really durable already, I used it in my great helm build. In this Mandalorian helmet I used 2 mm in the ear pieces by the way. I guess 3 mm is okay in straight pieces or in pieces that require only simple shaping. Dishing a 3 mm plate cold or making those cheek plates like I did would be really hard if not impossible without heating. Like I said I've never tried it, but when comparing 1 mm and 2 mm the difference is huge. But if you can find a small piece of 3 mm steel you can try it out of course.

    @Jango Fett No problem 👍 if you make it out of 2 mm steel it will be very durable and I promise it will not feel like a toy. For reference my great helm, which is about the same size, weighs 4 kg. That's more than average medieval helmet weighed and you could use it in medieval battlefield lol

    Clever use of rivets to make it feel like it's a welded piece. Great job! I only have domed rivets in my inventory right now, but after seeing this I'll likely invest in some flat tapered ones. Also, where did you get that countersink? All I have is one that's typically meant for wood, so it doesn't work well for metal.

    @@shooterman40 Hey, there's no dumb questions. At about 6:26 in the video he shows off the tapered rivets he uses. These, combined with the countersunk holes, make them look flush to the sheet steel. It's a cool trick if you don't have a welder, but want to make the helmet look smooth like it's been welded.

    I buy it from a local store. Some hardware stores might have them too. But there are online stores too like amazon and ebay, search for sheet metal.

    They are 3 mm. I always use 3 or 4 mm rivets depending on project. And hey good luck on making it!

    Earpieces are 2 mm. Otherwise it's 1 - 1,25 mm. But 1 mm was too flimsy, use at least 1,25 mm

    Also, I’m printing on a 11x8 inch piece of paper for the templates at 100% large and it still seems small, is it the right demension?

    I use "mild steel" it's the most common type of steel people use for these kind of projects. Most of the helmet is 1 - 1,25 mm thick, but ear pieces are 2 mm (looks better imo). I suggest using 1,25 as 1 mm is a bit flimsy. And I've added a scale in templates, so you can check it prints out right.

    @@GarageKnight ok, I know where I can get some steel that’s really tough, it’s the same thing that my sword is made of and it’s bullet proof, but I don’t know if it’s mild steel, I’ll look for mild steel, thanks

    That's probably some high carbon steel, it's much harder maybe even impossible to form without heating equipment. So mild steel suits much better for this

    my dome wont form properly, the shortest part wont round out. could be many things ive done wrong. first, i dont have a dishingstump, so ive used a large metal pipe and just hammered down the hole while moving the sheet. and second, i'm using a 3mm aluminum sheet. it was the closest things i could find at my workplace

    What do you mean by the shortest part? The middle area or..? I've never used pipe like you said so I don't have experience on that, but I think it should work if it's correct size. Also you could try sandbag if you don't have a dishing stump. And might try a larger hammer too (like in my "3 helmet tutorials video")

    @@MrFjordbak The middle area is always the hardest. I've recently started using a large hammer for, it has worked for me since it kinda bends the whole piece more effectively

    By any chance do you have the measurements of your current helmet. So far I started the dome and I would like to see if it is some what close to yours. Mines about 9.35" (23.9CM) (Front to back) X 8.4" (21.3CM) (Side to Side). Thanks.

    It's seems about right, mine is about 23,5 cm (front to back) and 19 cm (side to side). So there's only minor difference in side to side measurement. But I don't think it matters, it's just a bit wider. And you can use the templates to make cardboard cheek and backplates and test that it fits, that's what I did when I made the templates, hope that helps

    Thank you. I'm just wondering is it a fairly tight fight on your head? So far I have all the templates drawed onto 16 Guage sheet metal.

    @@jamesk6270 It is pretty tight yeah, especially in side to side way, but there is still room for padding. For reference my head circumference is 59 cm and the helmet circumference is about 70 cm. If you're uncertain, I really suggest testing with carboard pieces first.

    Steel is better. Aluminium is easier to shape since it's softer, but it's also more fragile and it can't hold it's form (in the shape of this helmet). Or you would have to use very thick aluminium but I don't have experience on that and don't know if my methods would work in that case

    I used 3,2 mm since the store where I bought the rivets had them just that exact size, anything between 3 and 4 mm is good I think.

    I don't have a link, but they're called "flat head rivet" or "countersunk rivet". You can of course use something else and then just file the surface smooth like I did with the ear piece, but those rivets certainly make the job easier. And hey nice to hear you're building it!

    @@GarageKnight Thank you so much! Yeah, I've got the (very) rough version hammered out. Sadly, my ridiculously long nose sticks out from between the two cheek plates, so I'm going to have to figure out a fix there :P, but your instructions are amazing, and it's so cool to see the helmet almost put together :D I'm trying to get my kit ready for the mercs. Finished with shaping the torso armor and have all the other pieces cut out and mostly shaped (jumpsuit is done too). The bucket is the last piece. I really want to make it out of metal, but I don't know how to weld or own any welding equipment (or live in a place where I could use it), so your design is a real life-saver. I've been hammering sheets of aluminum outside of my apartment complex. Neighbors come by to check on armor progress :P

    @@waverlygarner6189 No problem I'm glad to hear my video helped you :) One of my neighbors also asked some time ago that what is that loud banging coming out of my garage lol. He was a bit surprised but also excited. And I know you already did the top part but if you need to make it again I have short video about dishing the plates. I realized myself some time ago, that using a large hammer makes the job much easier and faster. I know it can be difficult at first, I remember spending hours with my first helmets. But few days ago I started a new helmet and finished the top part in less than two hours. And I'm also planning on doing a Mandalorian chest armor btw. And I just checked the mercs website since you mentioned it, lot of cool designs there

    Of course, all the tools I used are shown in the video: - a vice - jigsaw - ball-peen hammer - planishing hammer (not mandatory, it's just lighter than normal hammer) - chisel that I modified (made them blunt and round) - power drill (I also used a handpunch in the video, but it is not necessary) - center punch to mark the drill holes - few files for metal - rivet setter (if you use round head rivets for the ear pieces) - angle grinder - heat gun for visor I think that's all. There are some pieces that are not really tools, like the exhaustion pipe. Do you want to know the specific model of some tool or something else? Hope that helps
