    That's too bad it looks like you need to replace first and second gear but it's hard to say what kind of damage there is in there if you don't split the cases.

    You have to split the case and pull the entire transmission.

    The front sprocket splines on the countershaft were stripped. So, the front sprocket was just spinning. The case had to be split and a new countershaft installed. Also, there are some upgrades for the kickstarter shaft, while you're at it.

I started to strip down the engine and when I took off the sprocket I noticed a stripped counter shaft. So the transmission appears to be shifting just fine and the whirling noise was the sprocket spinning on the shaft. I still have to split the case to fix it but I am hoping the transmission gears are okay. I recently took off my Renthal 16 tooth front and went back to the 15 tooth stock sprocket. Or, possibly I had the chain too tight. I do quite a bit of dual sporting on this bike -- it is street legal -- so on and off pavement. Thanks to all for your help! Time to dive all the way in. Will probably replace the bearings while I'm down there. Holy crap. I just noticed that the countershaft is not shipping on RockyMountain or Bike Bandit. Was it replaced with another part number? It seems 23220-KCY-670 is "not available" on several sites. Looks like the later years 1999-2004 take part number 23220-KCY-671 (one digit off) but RockyMountain says they can't guarantee it will fit. My XR is a 1997.

    It turned out I had a stripped countershaft end where the sprocket connects. Had to split the case and install a new countershaft. Upgraded to the beefier 1999 countershaft that replaced the earlier ones.
