This old pulley can be saved do I need to sleeve the boss or will the seal work if I just skim it?

I would have grind the groove out to clean it up and then add some weld or braze build up and re-machined it. Nice Job.

Good call. I did wonder if it is a bit too far gone. I have set of modern groove belt pulleys from a Citroen that I might just fit. The Jeep purists will howl but I find V belts don't work that well with alternators.

That does look like a pain to fix. For that rough band maybe use jbweld to build up the worn part, then lightly skim it and use fine sand paper to polish it. Something like that. You could be an evil sod and remove the spring from the seal and shorten it then screw the ends back together (tighter gripping).

I like the evil ideas- keep them coming. It is $80 plus shipping for replacement pulley. I will also learn something if it doesn't drip. The selas have a large tolerance on the shaft diameter that they will work for but I couldn't find any specification anywhere. I phoned the bearing seal shop and they didn't know either. I suspect it is a big tolerance as they don't seem to specify it anywhere.
