    I vacuum form as part of my job, try shimming the front end up so the undercut is aiming more vertically towards the release angle

    Yep, we did that some of our other bucks. After a certain point you have to put filler underneath the buck to prevent the plastic from wrapping around underneath the buck. This buck has such severe undercuts on the front and back it is a real challenge compared to our other bucks. Changing the angle on the front makes the back even worse. We now have this one down so well we don't need to raise the front at all.

    Also make your forms in multi piece forms (disassembles from the inside or collapsible)

    just use compressed air to release from mold

    For DIY this is probably a good idea. In professional settings bucks are normally attached to machine. Compressed air is a little hard to utilize then. You have too remove from platform first which takes time. It all about quick production, so better to play with settings that get you quick turn around for next part.

    Two part epoxy resin with aluminum powder is used.

    @@SabulaTech so only resin and aluminum powder ... I thought there was also mixed cement inside.

    What if the form was heated on the rim piece? It might come out easier with longer cool time
