What does it take to ZF5 speed swap on an OBS Ford? - Project Frankenstroke Part 13

****EDIT: The ZF5 is 5 3/8" shorter than the E4OD. I stand corrected!*****
Part of the work we're calling Project Frankenstroke is converting this truck from an E4OD automatic to a ZF5 manual transmission. While this video is not intended to be a how-to, I talk about 5hw various components and the process of converting the truck from auto to manual.

    Just blew apart my E40D this morning and was immediately excited that I finally have the greenlight to manual swap it. Awesome vid, thanks for making this, i might report back with a couple questions in the next couple weeks as I gather parts lol

    I have a 97 4x4 with the 7.3 e4od. Bought it eight years ago with 220,000 miles on it, hooked a 10,000lb. Fifth wheel RV behind it and drove it non-stop from NY to western Montana (over the continental divide at Homestake pass) and have driven the absolute balls off of the truck every day since without any servicing at all. About once a year i look at the dipstick to make sure it still has fluid in it. It has never slipped, leaked or smelled burnt. In that same time my two other 5spd. Powerstrokes have had one blow up and need replaced, and the other needed a clutch.

    LUK for the win!! I have used those on all of my 7.3s with severe use, towing, power upgrades, etc... I have never had one fail. No need for a Southbend $600 Clutch.

    @@IndianaFarmer-ql7ee it's just the standard solid mass flywheel Repset clutch kit. It's spent a lot of time ahead of our 27' travel trailer that grosses out about 8000 pounds. I've been pleased with how it has held up.

    In the middle of a s5-42 swap from a idi to my 97. Waiting on my luk 1 piece flywheel to come in. Only other thing i left is my driveshaft's. Don't have a parts truck, but i have everything else like the crossmember, harness, pedals, etc. Thanks for going over all this. Has helped tremendously. Thought your area looked familiar. Lol. I'm south east of you down here by Menards.

    I did this swap 20 years ago. It sure would have been nice to have a video. But overall it wasn't difficult. I didn't bother with PCM and harness swapping, as it wasn't seriously necessary.

    I have a 1990 f350 with the 460 I'd love to manual swap at some point ,but man parts taint cheap. Listening to you talk about all the parts needed, I just gave up hope a little bit. Maybe one day.

    Thanks for watching! In all, the parts to swap to a manual are cheaper than rebuilding an automatic! By far, the best way to do it is to buy a parts truck and swap everything over, but with the price of OBS trucks these days, cheap parts trucks are getting harder to find. They're out there, but not as prevalent as they once were!

    Keep trying. There are quite a few out there in that price range and having the whole truck there and swapping things over is 100% the way to go!

    Great stuff in this video I have a 97 f350 with a fairly built up 24valve Cummins in it… I have a built e40d but it’s terrible lol.. thinking I may just swap in one of these zf5 with a good clutch so I’m not just wasting my expensive adapter plate ect anyway thanks for the vid looks pretty straight forward

    You’re way more knowledgeable then I am however… I can go on marketplace right now and find 20 7.3 zf5 s for sale with blown motors in my reasonable area. I’ve seen one with a 460 in the past year. Only zf5 460s I see are still running. So if you ever have a hard time finding zf5 7.3 parts trucks, Oregon is your state.

    If you use the zf harness on the transmission but not the engine bay do you lose cruise control? Also if you use the auto steering column?

    This is absolutely the video we all needed! Looking to do this swap next week on my 7.3, I just can't seem to get a PCM. If I wanted to keep the pcm, what would I need to do, other than jump the pins 4-12. I'd assume I'd keep the trans harness and just splice it and would it still have cruise control, 4X4 light and reverse lights? Would it drive different since the original PCM has a different fueling pattern or is that just related to the trans harness?

    Hi Robert, it's been a while since I've done this, but if I recall correctly, once you jump those pins out it will run and drive. Fuel map is supposedly different, but I doubt you'll see a noticeable difference in drivability between the two.

    My question is everyone says pin 4 and 12 need to be jumped on harness but mine is pin 4 and 3 from truck side bothe are r/lb and jumped it starts. Why is that and I have a jumper from 3 to 9 that is brown now what it the difference here

    I recently got my hands on a 97 zf5 7.3 powerstroke that i thought was original but soon found out it was swapped from auto when i realized backup lights and 4x4 indicator lights didnt work. I did some reading on forums and found out i have the auto pcm/ wiring harness with a bunch of transmission codes stored but the “check engine” light turned off. Do you know what wires i need to tap into to get the back up lights and 4x4 indicator lights to work? The sensors are both on the transmission and transfercase and i can buy the pigtails to connect to them. Just need to tap in to the correct color wires. Any idea? Any help is greatly appreciated! Btw great video. I was curious what all was done to mine when one of the previous owners did the swap

    I'm swapping a complete cab/7.3/ZF5 from a 1995 F250 2wd onto a 1997 (late 1996 build) F350 7.5 gas 4x4. I know I have to find a 4x4 ZF5/flywheel, pressure plate, new clutch, but the existing front drive shaft should bolt right up- correct? Other than that, anything else you can think of that I will need? It should be easier since I'm replacing the entire cab, pcm, and wiring. I thought about putting in the ZF6 too, but it sounds like you don't think that is worth it. Thanks!

    Hey there, great screen name and avatar, by the way! 🤣 The drive shafts will swap, provided that both trucks had the same transmission (auto vs manual). The transmissions are about 3.625" different in length so the front won't be the same unless they were both manual trucks. In my opinion, it isn't worth the added effort and expense to do a ZF6 swap versus the ZF5. The only real difference is the addition of a creeper gear (LO) in the ZF6. Being as yiur truck is a 4x4, if you need a crawler gear, it's only as far away as a shift to 4 low. Swapping the cab and harnesses will make it a lot easier to switch from gas to diesel, for sure! You'll also need to swap the rear harness for the selector valve, the selector valve, fuel lines, tank sending units (or modify the gas ones to work without the in-tank fuel pumps), and the fuel filler necks (bigger opening for the diesel pump). Good luck with your project! Sounds like you've got a great start.

The rear I was already planning on having the shop adjust and balance. Yes, I forgot to mention I will be swapping tanks ect from the 95 as well but good to confirm all that is needed. I appreciate the help and reassurance! It's the first cab swap for me but I finally have time, a lift, and a great workshop set up. I worked all my life outside under a tree in the dirt so I'm pretty excited to start having some fun in a decent place. Subbed and thanks again!

    Be sure you put a 1 or 2 amp fuse in line to switch on master cylinder, the switch is a fire hazzard!

    Very informative but I have a question if you don’t mind. 5 speed swapped my 94 f150 5.0. I installed the manual trans wiring harness when I out the trans in. It starts and drives on the automatic pcm the truck came with, but sometimes takes twice to start and will cut fuel in 3rd and 4th gear sometimes(not always). Put a pcm from a manual 94 5.0 truck and it hardly runs and will eventually die, any ideas?

    Do I need to swap the rear for the one with the zf5 because I have a e40od with a 7.3 idi factory turbo. And im swapping a cummins with a zf5 in it and got a parts truck to donate the zf5 and the rest but I sold the rear not even thinking about it and now worried im sol with the rear

    It's not bad if you're mechanically inclined and have some tools (a transmission jack makes it a lot more manageble). Aside from actually getting the transmission into the truck, it's just little details to do a good job.

    Another nice video my man! I did my swap back in November before I hit the road. I have bought a spare 42 diesel front case I want to get a 42 460 guts and put em in. Do you know anything about that? My trucks a tow rig only and the 4.14 1st just isnt low enough with my fully loaded 5er.

    I haven't built one that way myself, but I've driven / towed with one (Big Red). It was a towing machine! S366 and stage 2s helped as well... 😉

    @@Turbotalkin yes, I would. It puts 1-2-3 real close together to get a load off the line and then it's a bigger step to 4. If you wind it out a bit in 3, it works like a champ.

    If you jump pins 4&12 on the auto transmission harness would you still need the sensor or would it think it's in park? I would be using the auto ecu also it's the 5.8. Just trying to be sure. This video has been very helpful.

    I can't say for sure that the gas PCM is the same, but with the jumper installed, it does think the truck is in park. The danger there is that without the sensor, it can be started in gear.

    Another well informed video. My buddy has done a swap and can’t get his cruise control to work. I’m not sure what type of wiring harness he used. Does the wiring harness for the zf5 include wiring for cruise control or do you have another suggestion on where to look for a common issue regarding that when doing a conversion. Thanks

    I've got a 92 Bronco with a 5.8L that I want to do this swap on, however I've got the electronic 4x4 setup. Will I still be able to use that or will I need to convert that to a manual 4x4? I planned on using the transfer case currently on the bronco for the swap.

    I believe the BW1356 transfer case will bolt directly to the ZF5. You should be good

    I believe Mike is correct. Many of the F250's used a BW 1356 transfer case as well (though they were manual shift) so you ahould be set to go! Good luck with the swap and thanks for watching.

    i enjoyed the video , i wish i had a standard in my 97 2 wd 7.3, but cant afford it livin on SS, MY PROBLEM WITH e4od,is it shifts in & out of od , sometimes it does fine , i have replace 3rd bralelite to LED & tail , , . lites too.they say that might affect trans, have heard a bout a resistor in line for the led's , the truck is stock, atf is clean no funky smell to it , ant advice would be appreciated , Thanks

    Hi James, I'd definitely take a look at getting the LED lamps that have the resistors built into them. The truck needs those to know when the brakes are on for things like OD and cruise control. I put (non resistor) LEDs in my tail lights thinking it wouldn't affect the trans (since it's a manual) and now my cruise doesn't work unless I have trailer lights connected to the truck. I also get a faint glow out of the tail lights any time the truck is running (even if the lights aren't on). I need the resistors too! Good luck with the truck, they're worth preserving!

    @@diymechanictv1233 Thank Ya Sir , there's a transmission man , seem to think the clutchs in torque conv. might be worn out , but sometime she shifts out like normal , next time it maybe act up , got me puzzled , The truck is clean with 245 k , tink im goin to put the orignal 3rd brake lite back in it , see what happens , appreciate Ya Sir !!

    I'm working on a 2000 excursion zf5 swap out of a 2000 f250 I don't think my cruise control is going to work after I'm done but it'll be a manual that'll put a smile on my face

    Do you know torque specs for the solid flywheel and pressure plate? And where can I get better bolts? Mine came with Chinese bolts that snapped at the torque specs I found

    Has anyone ever reinstalled a zf5 and it's cross member? I'm having a hell of a time and can't find any videos on how to get the cross member back in, even with the transmission jacked all the way to the floor of the cab, and both brackets not in yet

    Supposedly it helps a little. Mine has never been all that noisy anyway (unless I really lug the engine down with the clutch out). It's odd how some are really noisy and others aren't.

    No issues whatsoever paiding a 47 and an IDI. 47 was just an updated design and has a slightly different set of gear ratios. It's a good transmission (the better of the two options, in my opinion).

    What is the purpose of jumping pin 4 and 12? Is that so the truck will start? I swapped a 95 auto and still have the auto pcm

    Yes, that bypasses the neutral safety switch built in to the transmission range sensor of the automatic transmission.

    @DIYMechanicTV I'm currently helping a friend over the phone to do his ZF swap. He lives clear across the U.S. ... I'm racking my brain to remember how the ZF crossmember bolted up, like as if at least one bolt hole per side already exist, and what all he would have to drill. I did my last ZF swap about 20 years ago, so I'm a little fuzzy on the details... 😄 Great videos, by the way!

    I got a 97 f super duty with a zf5 -47 it has the driveline brake it looks like it’s the same mating surfaces does that sound correct? Also the doner truck is 2wd so it doesn’t have the wiring for the transfer case, so would you know off the top of your head which pins it is for the transfer case (from the connector under the hood back)

    Any chance you think some kind of spacer or washers would work to take up the slack in the rear driveshaft? Also, you think I could modify the existing crossmember to make it work? Trying to scramble to get this truck together and get it off my landlord's property to the land I just bought about 100 miles away. After that, I don't mind collecting the rest of the parts to get it right. Thanks.

    Modifications can be made to make the crossmsmber work, but the difference in length (3.625") is too much to "fudge it" that far.

    How did you reconnect reverse lights? I did my swap have pigtail for trans but havent got to the reverse lights yet.

    For reverse lights, it is easiest to have the transmission harness from the manual truck.

    I have a 1997 Ford F-250 with the 7.3 powerstroke. It was a auto and Somone swap it to a 5 speed it’s runs and drive ok it still has the auto pcm in it. I was gonna take the pcm out to send it to have it re program for a manual transmission would I still have to have to us that jumper wire?

    Nope! I believe if they reprogram it as a manual, you're good to go so long as you have the clutch safety switch and wiring. Do yourself a favor and have them put a tune on there while they're at it! A little tune makes a noticeable difference.

    Not sure I follow the question. It does matter whether the truck is 2wd or 4x4 (different transmissions, obviously). If the question is D50 vs D60, it doesn't matter. The process should be the same between the two. Same PCM, same transmission, same transfer case, etc.

    I have a 97 zf5 that I’m planning on putting in a 93 idi and I was wondering if I buy a 97 clutch and flywheel or the 93 clutch and flywheel.

    Either will work as the splines on the transmission input shaft are the same regardless of whether it is a 97 or a 93. I would recommend buying a Luk Repset solid mass flywheel kit and eliminating the dual mass flywheel while you're at it. The Luk kit is affordable and reliable. It's what I'm running in my truck and it has held up well.

    I have a very nice crew cab long bed 95 7.3 with an automatic transmission in it and I hate it, it does goofy things and the transmission only has 20k on it, is it worth swapping? Will it kill the value? I’m 16 years old and this sounds like a fun winter project, I just don’t know where to start.

    Hey, Thanks for watching the channel! In my opinion, unless the rest of the truck is mint and it's in all-original condition, swapping it to a 5 speed won't hurt the resale value. The wonky shifting strategy is part of why I prefer a manual over an auto in these trucks. If you plan to swap it, the easiest way to do it is to get yourself a donor truck so you have all that you need. Any OBS diesel will work. Good luck with your truck.

    Yes, the whole transmission, as well as the pedal box (brake and clutch pedals), the PCM, the hump on the floor, a little wiring, and you'll need a clutch. It's not a small project.

    There are teeny tiny little numbers on the connector, or you can look at a wiring diagram (pinout) for the vehicle.

    It should bolt right up to the engine, but aside from that, I'm afraid I'm not much help on the super duty trucks.

    I'm swapping from a 94 single cab e4od to a zf5 out of a super cab. Both 4wd. Do I have to swap the transfer case?

    Transfer case is the same auto or manual, but (clearly) the drive shafts will need to be different lengths. There are, however 2 different transfer cases which use different drive shaft yokes, but either transmission will bolt up to either transfer case.

    Pretty much same deal for ZF6? If I am going to order parts for putting a zf6 into a 96, should I order parts as if it was a 99 f350 (superduty trucks with zf6) or as the 97? I see slave cylinder is different and a couple other things....

    @@landcruiser7243 I did indeed. Definitly get the solid brass/bronze pilot bushing. I had a suppossed southbend clutch and pressureplate and the machine shop had put a normal pilot bearing in, it went out 15k later but I am unsure if it had issues from the start from me trying to shove that transmission in with the truck sideways and on gravel and plywood and everything else. Get a master for the obs, slave for superduty and steel line, not that plastic line cuz it melted on me haha. Will have to adjust your rear driveshaft length, my front is the same as it was from OEM/factory. Put a individual clutch pedal into it where it would normally bolt up, all hooks up well. Its not too bad. Crossmember might have to drill new holes for the transmission studs that go thru it.

    @@stephentran5007 Not exacty. There are two main differences between an auto and a manual wiring. One is the clutch safety switch (so you can't start it in gear) and the other is that the auto PCM is looking for the TRS (Transmission Range Sensor). You have to account for both. It sounds like you're planning to do that by changing the PCM to a manual (which isn't looking for the TRS) and then you'll either install the clutch safety switch or by jumpering it out (not recommended since that would allow the starter to engage with the truck in gear and the clutch engaged).

    No, the speedometer runs off a sensor in the rear end.

    Fueling is a little different on the manual PCM and it doesn't look for the neutral safety switch (TRS Sensor). It just makes wiring things up a little easier.

    It really depends on the condition of the cab mount bushings on your truck. I have heard (not personal experience) that swapping the passenger side of the transmission crossmember from the top of the frame rail to the bottom will allow for enough clearance to let a ZF6 bolt up with no floor pan modifications. Others I know have had to get friendly in the transmission tunnel with a BFH to get it to fit. I've never done that swap myself, so take that for what it's worth.

    Can you use a ZF5 from a 4x4 for a 2x4? I plan on keeping my F250 a 2x4 if I limit my search to 2x4 parts trucks they are harder to find.
