I’m pretty sure you’re jackshaft is not lined up straight. There are 2 tab washers that need to be installed correctly or the pinion gear will not engage the clutch gear . Get 2 new inner and outtter washers and reinstall them correctly so they are locked into the jackshaft groove

This style Harley aftermarket and OEM units are Denso starters or clones, used in millions of vehicles. If yours shits the bed you can take it to a local automobile starter repair outfit if necessary to get back on the road. Always fit a manual pushbutton end cap even to new starters. It's good insurance, not because of any design deficiency (distinguished from shitty manufacture for which there is no excuse), but because it's an advantage if da noid doesn't function for whatever reason including the little Bosch starter relay or wiring or the starter pushbutton. If you have one you don't plan on fixing, tear it down per various KZread videos and get a feel for what's inside.

Just had a similar problem - The solenoid winding was shorting via the inner sleeve to the plunger. The arc marks are very obvious when the plunger is removed. The extra current draw caused was not enough to trip a breaker and the compression releases still worked (off the starter relay output where it connects to the starter), but it prevented plunger travel and thus the contactors making. This starter let me down big time, and the only way I was able to continue my trip was to fit a manual start end cap. The company that I purchased it of in Canberra had more failed Spyke starters in a box, and one on an $80,000 bike that they couldn’t deliver to the customer because it wouldn’t start. This is a design and QC issue with Spyke Inc. There is no way it should happen in a starter in its lifetime, let alone after only 50 starts. Please also note that Spyke was very quick to remove the description of my problems from their Facebook page. Until such time as Spkye addresses the insulation properties of their starter windings, and winding to inner sleeve, I’ll never fit another one to my bike…ever!

Had exactly same issue with my FXDL 1999 TC88. My solution was to release a bit of torque on the center bolt. it was too tight ... work every time now.

Thanks for the tip 👍 just ran into the same problem on a 88 ultra classic. I found when you torque the long bolt it deflects and puts shaft and coupling in a bind. Lock tight on the threads 5 inch pounds of torque and locked the washer, working as it should 😁

Its only supposed to be in there snug. try cleanin out the bolt hole threads and use blue locktite. maybe replace the bolt.... good luck.

Never buy the HD after market starter . Always fix your starter . All balls sell drive (65.00) clutch, ebay sells solenoid (24.00) parts and brushes.

Did you solve your problem? I have the same problem, but if I remove the bushing support on te jack shaft, it starts ok every time. I tried aligning the bushing in different position doesn't seem to fix it. My starter is Ultima 1.75kw starter with push button. Using the button works good every time. Seems like solenoid isn't strong enough to fully engage gears

I have a 2001 fxd dyna. the starter turns but quit engaging. I have starter out ,cleaned it up and tested continuity at solenoid terminals. everythging checks ok. but why wont this POS engage. HELP!

what would make the starter act like it is bogged down? itryed jumping it with a car battery and it does the same thing. iwent as far as using a different starter and it does the same thing.they both work fine when not on the bike.

bought a bad starter the fields in the starter arent laying where they should, you could replace the starter silinoid but if its brand new jus take it back and swap it out for a new one

I have an 03 electra glide with a problem. Had to take apart the primary and once I put it back together the starter bolt that you were putting the wrench on in this video keeps spinning out when I hit the starter. Is there a trick to getting this tight enough to not spin out?

The coupling on the starter spindel probably fell off and u didn't realize it or u put it on backwards

Video can be deceiving, nonetheless, sure appears bushing is wasted.

That starter isn't designed for use without the primary cover supporting it, but few owners have scrap covers to mod for testing. When you have to rotate a starter that suggest the commutator might have issues. These are all Denso OSGR variants and quite easy to work on.

Your brushes are fuct. Or at least one of em is. Had the same thing happens to mine a while back. Easy fix

1gear rolled back then hit the start button. Problem fix.

Its a dead commutator on the brush end of the starter armature. Best solution? Replace the entire starter motor

That sucks. Send it back.

Your starter clutch is gone out. Get a starter clutch kit from HD and your problems are over, this is a very common problem.
