Sony Discman DIY 3D Printed Replacement Lipo Battery

After fixing my two Sony Discman players the next natural progression was making rechargeable batteries for them since oem ones are difficult to find, expensive, and barely work given that they are nearly 30 years past their prime. Requirements for the design include: usb rechargeable, higher capacity than the originals, easily/cheaply 3D printed, and drop in replacement. So let's get to work seeing what I came up with and the design iteration process.

    Thanks, happy with how quick and cheap they are too. I'll have to make a few more, as it seems these players are battery hogs and even with the extended capacity still only last around 3-4 hours.

    Hello! Thank you for sharing all these online ! I appreciate all your hard work ! However I have a question, I tried to order the battery board on JLCPCB and they told me it's the board was not accepted. "Failure Reason: the clearance between slot to slot or outline require 4mm at least in case of break off + slot width need 1mm at least, kindly replace with new file." Could you help me with this ? Thank you!!

    Do you plan on making another batch of these ? I could clearly use a couple for my discmen. I could provide you with the exact measurements of the original battery if you still need them. I have two dead ones. Let me know.

    Sorry, it'd probably take longer for me to order all the parts and in the end you'd still have to source and solder your own lipo since I cant safely/cheaply send that through the mail.

    Really, really great work!!! -- Unfortunately the gerbers you included no longer pass the default audit for JLCPCB (9/2021), the slot with must be >= 1mm and the board/board edge are too small.

    That's a problem, I tried getting them vscored originally to increase the total board size and they couldn't do it. The whole board probably needs to be redesigned to integrate an outer pcb frame that's routed to the panelized boards with bigger clearances.

    @sjm4306, I noticed that the Li-Po battery I am using at the moment (it's only 450mAh, I ordered a 1000mAh one) is (logically) dropping below 4V quite quickly, resulting in 2 bars battery life and a premature cutout as the player considers the battery empty while it is actually not. Since the Li-Po batteries are normally 3,7V I am considering to add a step-up to keep the voltage around 4 volts until the battery is empty and the step up switches off. Before experimenting with this, what is your experience with the larger capacity Li-Po's?

    A boost/step up converter will allow you to extract most of the energy in the lipo (at the cost of 10-20% being lost to inefficiencies in the converter). All good things have a downside though since the battery indicator will always show 100% right up until it cits out with no warning. As for a larger lipo, I was actually thinking of making a bottom mounting larger battery with at least 5000mAh with dedicated usb for charging while attached. It should only add a few mm in height to the player but run for substantially longer.

    @@sjm4306 Found and ordered a 1000mAh cell and installed it together with a step up and a low-drop diode in the output to avoid charging from the adapter. I have around 2.5 hours of continuous play time. Not bad at all. Going to design 2 stackable PCB's with charger and step up and a connector for the battery so it will be an easy build for anyone who wants to do this.     Will this work on a d-25? Also the Ebay page just brings me to the home page are you not making these anymore? Depending on how much I'd love to buy one if I don't figure out how to make one myself!

    The d15 and d25 players are very similar so I'd expect it'd be compatible. I did a small kit run but it was a bit of a pain having customers sourcing the lipo batteries themselves as it would be prohibitively expensive/difficult for me to ship live batteries.

    I'm a little worried about what hoops I'd have to jump through to mail lipo batteries and I imagine it'd cost me more to make them by hand than I could reasonably charge.

    Hello, I made one for my Sony Dz555 discman and its working. But how much playing time do you have? I have only 2 cd's and its empty.

    That's roughly what I get, 2-3 cds from a full charge. Keep in mind there's no boost regulator to extend runtime down to the last drop of available power and even with that you are mostly limited by the relatively inefficient circuitry of the discman.

    I initially did but quickly gave up when I thought about the logistics of sending lithium batteries through the mail. Then I thought about what if I just sell the rest of the kit and have users source and solder their own batteries but that seemed like a nightmare waiting to happen lol.

    What would happen if you plug the usb charging cable AND insert the battery into the player, then keep it that way (assuming it's physically possible)? Would it continuously discharge and charge while powering the player, or it wouldn't charge at all?

    If the usb current were higher than the discharge current drawn by the player then it'd charge but at a slower rate than if it were only charging. Otherwise it would drain but just slower than if it were just running on battery alone.

    @@sjm4306 assuming the charging current is higher than the draw, what would happen once it's fully charged? Are there any downsides of keeping it constantly plugged in? Sorry for all those questions, but I'm not sure where to look for this kind of info.

    Once it's fully charged the lipo charger chip tries to trickle charge the battery with some hysteresis to keep it at the termination voltage. What would likely happen if the player were also drawing its normal operating current is the battery would cycle around the fully charged point. Short term nothing bad would happen as the charge controller would prevent overcharging, but long term this oscillation would eat into the total lifetime cycle count of the battery and reduce capacity. To prevent this you would need to add circuitry/complexity to detect charged status, cut off the battery and directly route power from usb to the player.

    I referenced the service manual to find the supply chips' part numbers so I could look up their datasheets to make sure it was fine. I've been using the battery for over a year without incident.

    Aye you cool bruh really like the knowledge videos that you bring out i wanna start doing the same. One question though my seagate 2 tb hard drive my ps4 doesn’t read it and i bought like over some months ago do you have any idea why it doesn’t read it and how do i fix it?

    IIRC 4V, it's two series lead acid 2v cells.

    Very good idea, had the parts lying around so modified the design a bit with cooling vents as the charger can become quite hot. Printed the casing from PETG as it withstands the heat better. Only had a 400mAh battery lying around so need to order a 700 mAh lipo that fits the casing.     Found it, actually it is a D-250. Battery holder is just a bit to short so modified it. But, player fired up and shut down. The laser gear was ceased. took it out, cleaned it, added some new grease and it plays smoothly again. Happy bunny!

    So long as you apply the required 5v to the usb input to the lipo charging board that I used in this mod then it'll work. Just whatever you do, don't directly attach 5v to the lipo battery itself, this could cause it to puff, vent and/or ignite!

    @@sjm4306 I mean it in a way that you put a CD in it and then what, what do you press to power on the machine. I got my Sony d-150 from my dad but he was not sure if it was broken or not and he says he's forgot how to turn it on

    I don't mind selling the parts except the lipo. The reason is sending batteries through the mail is not cheap to do properly and if done improperly I can get in a lot of trouble. So in general I don't even want to mess with lipos in the mail.
