The restoration of my classic Alfa Romeo Giulia from 1972 continues.
The right door sill had been finished about 1,5 years ago, now I finally returned to the project and tackled the left one. After 4 of 5 films, the new sill turned out really nice. This time the jack point was restored, including the surrounding panels (floor pan, inner sill, A-pillar).

    Thanks, Jethro. I hope I’ll be able to finish metal work in 22. There’s an annoying accident damage waiting for me in the front right corner which worries me quite a bit. It’s going to be the ultimate challenge of this project.

    @@GreasyFingers Yep, I found with mine that it was previous accident damage that was the worst to deal with... or more to the point, the dodgy previous repairs that the insurance companies presumably insisted on lowest quotes for! One sill on mine was "original" rust, the other side had an accident repair. I know which was worse to fix....

    Great vlog…I had a 74 Spider for maybe a decade (now the garage space is occupied by a 3.2 89 Speedster)…my Spider was very clean & I did a full engine drivetrain rebuild…maybe the lack of rust was indicative of our dry climate (Eastern seaboard Aust (Kangaroos not Mozart) & no salt on our roads…the quality of your work is a credit to you…very entertaining…all hail the Alfisti…👍👍

    Had the same problem with my 1966 Giulia Sprint GT, only that the coupe has an additional strengthening panel at the bottom of the A-pillar. Five layers of metal, coming together in similar arcs at the bottom where they are all welded together longitudinally. An outstanding trap for moisture and debris. We're finished with the right side, now comes the left which is even worse, because in my car the wheel well panel's bottom has also rusted out. Keep up the good work! And by the way: the video is nice. We're also filming the process on my car and I am at awe by seeing the amount of labour that must have gone into setting up the cameras and the lights to make this stint.

    I love the pink, and the two fingers it gives to the red and black powder that attacks - perhaps even was built in- to Alfa’s of a “ certain” age. And of course it is because of rust that so many have secumbed over the years , such that relatively few are now left and are only salvable with patient skills like yours

    Thank you, Hugo. In fact, ever since I use this pink primer it has become much easier to apply proper layer thicknesses. Places where there’s no sufficient coverage can be identified much easier than with the usual grey stuff. And the same is true for the base coat. Once no more pink is shining through, you can be sure you’ve applied enough.

    Johannes-excellent work as always. The Previous Owner of my 66 TI cut out the front pans and dropped in repair panels from above. It's a solid tub but the underside is a potential/probable concern down the road. I think they did that to avoid the tight quarter you were in at the 18 to 20 minute mark. It's impossible to do Fitzee's 45 degree cut in tite quarters, so the way you've done it is correct , but ever so much work. I commend your efforts. Will you consider provisioning a drain hole to allow draining and evaporation? A drain hole would also provide access for Waxoyl application every few years. Thank you for going slow and providing the names of products you are using. I like the tip on using tape to outline a cutline for a repair panel. When I see this much work on a pretty clean sedan, it makes me think I need to go back to University and take a class in stoicism before tackling my crusty GTV. Happy New Year from Austin Texas

    Thanks, Steve. Same to you! Yes, the usual way to replace 105 floor pans is to let some of the original panels stand and plug weld the new ones from above, from inside the cabin. I don’t like this because as you say, it’s a source of troubles. Drain holes are standard and additional holes to bring in rust protection, I guess, aren’t necessary, because there’s a nice big access point in the rear wheel house. If you have a long enough tube you can perfectly reach any spot inside the sill from there.

    Its always a pleasure to watch your videos. Excellent work as always and I really like that you only repair what is needed. For example, instead of replacing the entire front floor section you carefully out what was soft and replaced it with a small section. I like this approach, as the factory welds and assembly are strong and really hard to replicate. The metal treatment is after your welding work is a must and the pink paint,... ahh, its ok :) Keep up the great work my friend!

    Thanks, Anthony. In fact it’s my approach to save as much as possible of the original structure. I am, however, quite pragmatic about these things. Replacing the entire floor pan is much more work and as you say it’s difficult to reach the original standard. The pink is just a primer, nothing of it will be visible later on.

    It’s funny you say that. I’ve tried to avoid the time lapse sequences for a while now because at some point I found them too provisional and improvised. Now I’ve returned to it because it helps visualising the metal shaping and paint processes. Glad you like it!

    Hello Nathan, pleased to meet you. I’ve learned from Jethro that importing spares to SA is very costly. I guess that all parts dealers source their panels at pretty much the same suppliers that are mostly Eastern Europe based. I personally get parts from MyAlfaGroup who are a sponsor to my channel.

    @@GreasyFingers It is! And its actually a Danish invention from the 70´s... I got one, and I made a video about it when testing it that you could check out. But in short... It looks very sketchy but is really a very good piece of kit... its a game changer when it comes to sill rust and floor rust.

    Really thoughtful work. Can you describe your MIG welding set up please ? Do you use gas or just flux? I’m new welding but I want to fix my Alfa GT myself. Thx

    Thanks! MIG is actually all you need to know. It means that the weld while being liquid and therefore open for chemical reactions with atmospheric gases will be isolated with the inert gas from the bottle which is a blend of 20% CO2 and 80% Argon. I guess the gas flow is about 6 litres/minute and the wire is a 1mm standard product.

    Shoudnt you be using cooper primer for the parts you will be welding? It weldable and rust prevention. Forsch has some L233 i believe. Any way looks like my 924S in the same spots :)

    Hi Adam. I use Inox spray which is basically the same idea than copper spray, but with stainless steel instead of copper.

    Unfortunately, rust simply wasn't a concern when these cars were designed. The unibodies from this era are littered with such crevices where rust can spread unseen for years... It was only from the 1970s that engineers started designing bodies more rationally, taking rust protection into account. But before that, it was a disaster, regardless of make and model. I love your videos and the high standards of your work: I learn a lot and gain much more comprehension for huge restoration bills: it does take an awful lot of time to put these things right, after all...

    That’s very true. I’ve just recently inspected a 60ies Mercedes and it was nothing short of a nightmare. I’d be interested by the way to learn more about your research on the Russian steel legend of Alfa Romeo. Maybe a topic for a film one day? You once told me that you consider this story to me a myth. The only exception about corrosiveness of pre-Seventies cars might be Porsche, but we’re talking about “a little better” not about “good”.

    @@GreasyFingers Indeed. Regarding the "russian steel" story, it's totally made up, yes. British writers have been repeating it for 50 years, but that doesn't make it true :) The steel in your Giulia (and all other Alfas) came from Italsider, the state-owned Italian steel makers.

    There was nothing wrong with the steel itself, by the way. But if you "protect" it with just a lick of paint, it's not going to last a long time... And that was the whole idea: after all, nobody expected these cars to be around in 10 years' time, let alone 50!

    Whats your rationale for going epoxy vs zinc based weld through primer? I usually try to go for the latter since its supposed to be able to handle heat a bit better thus leaving more of the protection intact (on the backside, usually). That said its such an unsatisfying topic since you basically rely on Hohlraumversiegelung to cover the bases you cant get to.

    Yeah, that’s right. I use epoxy primer for the cool parts because I believe it’s unmatched in terms of keeping oxygen away from the steel. I use Inox spray (which basically does the same than your zinc spray) at all places that will undergo welding heat. I’m going to talk about it in the next film.

    Top quality resto work. I like your “no compromise’ approach and the methodical way that you go about measuring and cutting your repair sections.
