How I install longer studs with bigger knurl diameter

I needed longer wheel studs to be able to use a spacer due to the tires rubbing the inner fender and the only ones I could find in the right length were a bigger knurl size. And this is how i installed them.

Numbered and Lettered sized drill bits have more sizes in between. This is what machinists use.
Putting grease (Just a Little) between the washer would reduce friction a bunch. Also, another cheap idea, find a semi truck or school bus repair shop. Ask if one of the service techs have a usable kingpin bearing sitting around you can have. Offer a 12 pack or buy a pair outright from the parts counter. I have 6 or so that I use for this reason and also in my tool box with pullers and pushers. They work great as well like a large Torrington bearing inside a thick housing. DK, ASE master tech since 78, retired.

I don't have a reamer, but I'm going to give it a try! my knurl size is .594" I think I need to drill out the hole to 37/64" really not sure!

It's a good idea to test it on a scrap piece of steel before. The drills generally have some play plus the fact that its done by hand is not helping. You can drill it close to the final size and then fine tune it with a round file in place of the reamer. You can easily get a good round file for a few bucks at Lowes or HD, they are used for sharpening chainsaws.
Would it possible to sand down the studs knurl 1.2mm so you wouldn't have to drill out the axle holes?

That would defeat the purpose of the knurl. 1.2 mm would likely make it smooth and would allow it to spin when you torque the studs.
Do you still have those old wheel studs? I need 4 studs with .463 knurl. I cant find them

I am going to take a look. If I were in your situation I would get the .468 that summit sells. I suspect you would still be in the correct interference range with that.
You said you took it out of the freezer?

Yeah. When you put it in the freezer over night the metal shrinks a few thousands of an inch making it easier to install.
