Fixing my VW T5 Van AC System - Edd China's Workshop Diaries 47

Hope you enjoyed this week's episode. Meanwhile Paul and I are getting ready for our humanitarian aid mission to Ukraine with Yorkshire Aid Convoy so please help us raise funds to pay for the the aid and the fuel to get it there. Yorkshire Aid Convoy's last trip cost over £10,000 in fuel alone so every donation counts and helps to make a real difference and get the aid right to where it's needed. You can donate using these links... gofund.me/64b7e068 www.justgiving.com/fundraising/workshopdiaries? Thank you to everybody who has donated so far, it's great to have your support!

Great episode, but as I was watching you take out all the bolts and hoses, and disconnecting all the wires, I couldn't help but think that you would do less work--and spend less time--to get the engine out of a Beetle. (A REAL Beetle--air-cooled.) I'm not sure that's really "progress" on VW's part...

As an aside- if a fan has uneven fan blade spacing, it is usually to reduce noise issues. The fan will not have a regular frequency which can cause resonances problems and annoying buzzing or beating.

They are just a bit trickier to design as the blades have to be placed so that the centre of mass stays on the fan axis so as to minimise vibration. I suppose it’s only done if you find a noise problem otherwise keep the fan simple.

As an ex Spanner Juggler, this is why repair cost so much everything is buried behind or under several other components, engineers verses mechanics, Engineers design things that some poor sod needs to fix eg the Mechanic. Good job Edd. I can understand why some just leave the aircon not working and open the windows.

I'll also add that manufacturers, especially VAG, design their cars in way that only certified mechanics are intended to service them. The average Joe at home doesn't have a lot of the specialty tools necessary for something as simple as a door lock module replacement (requires triple squares, VAGCOM programming, knowledge of only turning door lock retainer screws part way, etc). The days of a simple truck that can be fixed with a basic tool set have long sailed.

The lengths some manufacturers go to in order to save money in assembly is astounding. I've no doubt that engineers pointed out the near impossibility of repairs, or at least the very complicated sequence to repair. As a comparison, about 25 years ago I worked for a couple of different car dealerships here in Australia doing things like pre-delivery inspections and fitting accessories over the course of about 6 years. I mostly worked on 3 brands. Subaru, Mitsubishi and Holden. The Subi and Mitsi were dead easy to fit genuine aircon systems to. This was a time when here in Australia, even though it's hot enough to justify aircon straight up, it was still an option on many models. In rough terms, somewhere between about an hour to an hour and a half from opening the box of bits, to driving the car out of the workshop. That included fitting thr compressor and bracket as necessary, any belys and pulleys, the evaporator under the dash - in both cases, that was a less than 10 minute job on it's own - all of the pipes, sondenser, receiver/dryer, plugging in the wiring (very straightforward on both) fitting up the vaccuum pump and testing, charging the system and testing for output temperature. Nice easy job on brand new vehicles, systems designed to be fitted and worked on independently from assembly. Holden was another matter altogether. If you bought a Commodore without aircon and wanted it fitted, the car was in the workshop for nearly two full days. To fit the evaporator under the dash, the entire dash had to be removed. The time Holden said the job should take for that dash remove/refit alone was 8 hours. I saw two of these have to occur where cars came without aircon but it was required, and I never saw a dash removed and refit inside of a complete work day. With TWO Holden factory technicians on the job. These guys weren't stupid or slack, it was just that much of a job. Now, unless you're buying the very bottom model of the very cheapest cars on the market, I don't think anything comes without A/C these days. I wonder though how many of them will turn out to be like this job for Edd though. I'd estimate he's at least 8 to 10 hours deep in the job now, fitted heaps of new parts but it's still not right. And he's no idiot. It's worth it to him to keep going because he doesn't have to pay for labour, but as has been said, I wonder how many owners will get a rough estimate to start with, beginning at somewhere around $500 or so to budget for a few hours worth of labour to diagnose and repair, and an educated guess at some parts and even then balk at the thought of it escalating to $1500 to $2000 or even beyond when good old windows open was largely good enough for our parents.

@White Monkey, yup and it was only luck that the compressor kicked in after its replacement as seen by the relief by dancing around when the gauges started to move. Didn’t show the new compressor being spun over as it would have done the same as the old one. No technical diagnosis, just replace with shiny bits?? Not one of his better videos for me, I will stick with Mechanic Mindset, ATS’s Bernie Thompson Scanner Danner and Steve at Simply Diagnostic to fill my tiny brain with expert diagnostic techniques. This was a Halfords special, weekend DIYer repair in comparison, but that is only my own opinion which usually means nothing anyway.

@@21jimmyo I would like to think so too, but if that is the case, how many hobbyists have a bench power supply or compressed air. I would have thought he would show how to fabricate a protected circuit with insulation protection on the terminals to avoid shorts when powering components on the bench. So I can’t make my mind up which way they are pitching this particular video (others I’ve seen are fine, but very few would be able to afford a laser cleaning rig😳), which is why I was confused with the direction this and the previous AC video took. Hardly a diy job as to recover R134a you need specialist kit and an F gas handling certificate as a minimum. He also has the luxury of a ramp and workshop, if it is directed towards professional mechanics/technicians/grease monkeys or what ever you want to call us, it falls woefully short.

Quality German engineering. The same materials as any other vehicle, just assembled in a way that is unnecessarily complicated. I bet if you found the manual to replace this fan the first steps would be; 1) Clear calendar for 6 weeks 2) Clean workshop area and polish tools 3) Check spring tension on bonnet release latch 4) Check for corrosion on cooling assembly bolts and screws. 5) Scrape corrosion sample and send to laboratory for analysis on torque required for removal.

I chased a fault in my old car's AC for months before I just gave up. I feel the frustration Edd, I do. (One day the AC just stopped working and nothing I did made it work. System held pressure fine. Relay was fine. Temp sensor replaced. Switch in the dash replaced. Fans replaced. Nothing. I gave up. A few months later, the AC just randomly kicked in again, without me doing anything. I was driving along and suddenly I could smell that faint AC air smell. I stopped the car, turned the AC button off and heard the click of the compressor pump, turned the AC back on, sure enough, the click from the clutch again. Worked all day. Was marvellous. Then the next morning, nothing again. Oh well. Car ended up being scrapped a year later when I got a newer car.)

As usual great video. Paul has a super memory. My comment is related to your tool Ask Ed section. One thing to remember is if you are going down the route of air tools as I did you must have an adequate volume of air storage. I made the mistake of purchasing a 25litre compressor and a load of air tools and on using my air grinder it emptied the tank in about two seconds. And the compressor could not keep up with it. It’s ok with nail guns etc but not any rotating tools. I now have to make the decision of getting an add on vessel for extra storage or a larger compressor. Just a warning for any of your subscribers going down my route

Side Note: on Heating and Cooling. I made a comment on a previous video. Towards the end of the comment I mentioned how I needed to replace my heater core in my 2009 Nissan Frontier. Turns out there was a leak in one of the hoses that heads through the firewall. Cheap fix, thankfully (around $30). Then one morning when I got home I had steam coming up from under the hood on the passenger side (right side here in the States). The other hose (a mix of plastic and metal) gave out. Replaced that too (new parts don't contain plastic, just aluminum), a $20 dollar fix. In all that I discovered that the heater core wasn't working because I had enough coolant to keep the engine temp down, but not enough to flow through the heater core. Once everything was back together and I had the right amount of fluid, the heater worked great. Just goes to show how 'diagnosing' a problem can take a bit, but persistence ( and the clue of steam) gives way to getting it done right. Thanks Ed for that. So now I don't need help replacing the heater core, so you can just come over for tea and biscuits. It's Florida, so wear shorts.

If the system is working correctly the gauges should respond instantly the engine is started with the aircon switched on. Depending on the outside air temp you should see something like 200+ psi on the high side and about 10" hg on the low side. The low side pressure must never fall below 0" hg or air will be sucked into the compressor through the shaft seal. With a high system pressure differential you should have icy cold air at about 5 dec C at the air con outlets on the dashboard. All vehicle air conditioning systems must work the same way due to the gas laws of the refrigerant in use. If you can't obtain a pressure differential (per the video) I would head for the t/x valve to see if it's stuck open.

Great perseverance to sort out the problem Edd - and informative too. I got rid of my 2012 T5 after changing the alternator cost nearly £500 because the garage had to remove the whole front of the van to do so. Stupid design. Not to mention a ridiculously complicated and expensive wing mirror replacement. Now got a more simple 2009 T5 1.9 and happier with it. Progress at VW means over engineering and complicated repairs. Buyer beware.....

Ed if those screws weren't so badly corroded, you could potentially put a dob of valve grinding paste into the heads (maybe wire wheel the detritus out of them first) and then knock the socket into it - which will give the screw a death grip onto the socket so you can apply Mr Muscles to the wrench and break them loose!

13:24 Top tip: if you need to re-use the part and don't want to risk cutting into it, you can drill the heads off a screw with a good, sharp drill bit. Especially a Torx or hex head, as it centers the drill nicely. The tapered drill bit will reach the shaft of the screw before it starts cutting into the material. This method also doesn't create any sparks, which can be nice in certain situations. Do not try this with a worn drill bit, as it will wander and cut into the part.

Vairiable displacement compressors do use the pressure differential and the valve bleeds the required pressure to the back of the swash plate to get it to change angle. I believe teh signal is normally a PWM. The unit on the front of teh compressor will have a shear mechanism built in in the event of a compressor failure disconnects the compressor main shaft from the drive, this is new as in teh past the clutch could just slip. My guess is thats what made the compressor 'spin' so easily you were only driving the outer part of teh coupling. A good practice is to run your compressor on a regular basis even through winter as it keeps the oils moving around the compressor and prevents early failure especially in VD Compresors as they are always spinning. Refrigerants carry the oils - eg R134A which circulate through the whole system and only used for lubricating the compressor.

That dead fan and blown fuse may well be the reason the air conditioner isn't working. I have a VW Jetta that had a seized fan and blown fuse. For that reason, the air conditioning did not work until I was driving on the highway. On the first really hot summer day after I bought the car, it also overheated in stop-and-go traffic. At that point, airflow alone did all the cooling. Once that mess was fixed, the engine stayed cool and the AC worked.

A couple things that you may consider with doing another radiator fan replacement. Id replace both of them as the work to do one was pretty time consuming. Also, before putting it all back together would be to test the fans just to make sure the new fans work. They sure put that unit in together as one and a pain to take apart.

Hi Edd and John I can certainly feel your frustration on doing all that work only to find yet another problem. I have a 1959 MGA roadster and have bought the Vitesse Mazda 5 speed full synchro gearbox upgrade for it. There are two ways to take out and replace an MGA gearbox 1 as you have done in the past remove the engine but in this case with the gearbox still attached. Or 2 remove the seats, all the wooden floorboards and tunnel and disconnect the gearbox from the engine and remove it from the cab. I decided to do the latter as the engine was running spot on and I didn't want to disturb it. When I got the old gearbox off and out of the car I decided to remove the flywheel and change the main seal while I was there. It was then that I noticed that the teeth on the ring gear were badly chewed up on one side. Not ever removing a flywheel and starter motor before I assumed that the starter motor engaged the teeth from the engine side back and heated up the flywheel, removed the ring gear and flipped it around the other way as the teeth are in good condition on that side. I put the car back together again and everything worked ok and I drove it for a few months. It was then that the starter began playing up and not cranking properly. After viewing some progress photos that I always take so If I forget how things go back together I can check I realised with horror that the starter engages the teeth on the ring gear with a pulling action not a pushing action as I thought. Apparently someone else had already flipped the ring gear in the past and muggens hear had flipped it back on the damaged side. SO I had to pull it all apart again and take the gearbox out again and re flip it and refit it all GRRRRRR. Oh well at least I'm getting to know my MG and have ended up with an MGA that can keep up with modern traffic on the freeway. Thank you Edd and John for your wonderful channel and for inspiring us home backyard mechanics so we can work on and repair our own cars.👍
