DR650 Front Fork Rebuild and Upgrades
In this video Tom goes over the steps needed to rebuild the forks on 1996+ Suzuki DR650. While also upgrading the fork springs to a stiffer set from Cogent Dynamics and adding a set of Cogent's DDC's (Dynamic Drop-In Cartridges) Why DDC's? Well, DDC's don't stiffen your ride, they help manage the quality of the ride. A stiffer spring can make a world of difference and keep you from bottoming out but, the DDC's will control the forks when you run into a bottoming out situation or even just riding over uneven terrain or braking hard to help prevent rapid dive of the front end.
Tom also goes over the installation of a Warp9 Fork Brace and new fork boots.

What's your opinion on progressive springs? I considered doing what you're doing but feel like getting completely new modern forks would be the better option for being fully adjustable and maintenance wise. Love watching this stuff though, you guys really deserve a million+ subs

Progressive springs are a great addition to any bike. We see them being more suited to the mild trail rider or those that are more street focused. There is a lot of debate around whether or not straight rate is better vs progressive. It comes down to what you're wanting out of the bikes suspension. Modern forks are awesome and work immensely better at higher speeds than the damper rod system found in the DR650. The key take away here is at higher speeds. We've tested RMZ450 forks and DRZ/sm forks on the DR650 compared to a set of modded stock forks (correct spring rate & DDC's) like you see here in the video, and to be honest, there wasn't a noticeable difference other than high cost to convert your forks over. The DR650 is a big & heavy dual sport. How often will you actually be going fast on single track trails? By all means, if anyone wants to convert their forks over, please do so and have fun. The inverted forks work great, we just can't justify the extra cost for the added performance we may rarely see.
I just got the bike...almost 1000mi in 2wks! really gellin' with it but I took the brace off because it takes away so much wheel travel. I noticed a difference at higher speeds and want it back! Anybody have issues with the brace smashing the fender up???

The fender braces for the DR will contact the fender if you're approaching full stroke of the forks. You may need to look into upgrading your fork internals if you're reaching that far into the stroke. Give us a call if you have further questions. 541-688-9543

Thank you for the Comment! We love the fork brace. Is it a necessity..? No, but it really stiffens up the front end. I feel turn-in can be made more aggressively along with higher speed riding stability. DRs 4eva!!
Is the front wheel as bent and as cracked as it looks at 1:30?

Yes, when we bought the bike it was bent and cracked where the factory seam comes together. That is why we threw a new set of wheels on the DR and part of why we did a big overhaul on the bike. Can't have a wheel wobbling off going down the trail, haha.
So i did this with my bike ddc's and all and when i sit and put weight on the bike the front drops 1-2 inches lower then the rear. Is this because i didnt cycle the air out correctly? Whats the correct method for that? Or is it something else?

Thank you for the comment. You can bleed the forks by pulling the fork springs & DDC's out, then with the forks in the upright position, pull the upper tube out and then collapse it back down. Repeat this step multiple times. If there is air in the system, you will see excessive bubbles as you collapse the fork. Eventually, you will get some gurgling but, there shouldn't be any air bubbles. Next, I would increase your spacer length to increase the preload.
I have a zero mile bike so I can skip most of that can't I? Basically just drain them and pull the springs and drop the cartridge in?

What’s wrong with the front fender it already has on in the video?
Bleed fork numerous times before checking oil level, waste of time otherwise

Thank you for watching but, it's not a waste of time. This is a practice that serves two-fold. First, we want all riders to utilize this technique in the event there is an air pocket down in the fork that would prevent the proper level of fork oil from being achieved. You can pour the proper amount of fork oil into a measuring device and achieve the same result, but not every rider has means to a measuring device. Second, by cycling the forks you're ensuring the fork is functioning as it should. It's better to catch it at this stage of the repair / upgrade, than to bolt everything back together only to find out down the road that something wasn't assembled properly. Let's not forget that trapped air can get hot under friction and prevent oil from lubricating internal components properly, leading to premature wear of parts.

@@TeamProCycle gosh I think you just repeated me, or misunderstood me, bleeding forks is critical step or you will not have a good functioning fork. Checking oil level before doing that step is meaningless

We're sorry that you feel that way but, for some riders' fork braces have proven beneficial. With that said, not all riders will notice a change in performance for their bike and riding style. @@TeamProCycle Well trust me I could tell you fork braces are not “crap” but I would be lying, they solve nothing but your other products from Cojent do. I stand by that advice to all that are interested.
