CRACKED BULKHEAD REPAIR SERIES - Part 2

In order to access the bulkheads even further, we have to rip out more walls in the cabins of our hurricane damaged Lagoon 450 catamaran. We find more and more damage as we tear the boat apart one cabin at a time. We also do all of our last minute prep work before hauling out in next weeks episode, where we have to straighten this 15 tonne, 45ft catamaran before we glass her back into place.
This series will show never before seen footage of how we straightened and strengthened a 45ft production catamaran, in order to be able to complete a circumnavigation. Located in Linton bay, in Panama, we meet our fair share of challenges trying to rebuild this boat from the bulkheads up...

    I’ve really got to take my hat off to you guys. Colin and Jamie, you guys are real tough nuts. Your positive attitude and determination will get you through this massive repair job and Parlay will end up being the best 450 on the water being 10x better than the day it was first launched. Many people are watching this and are learning a lot from you two in attitude and stepping up despite the monumental task to repair the damage and learning how to do these repairs. As you said, there were obvious build quality issues that were showing failures long before the hurricane damage. Many lagoon owners are watching this and checking their boats and finding the same failures. And perspective buyers are watching this also and probably changing their minds and going to the other builders for their cats. Lagoon also must be watching this and preparing themselves for the onslaught of claims and also loss of customers. Stay positive you two, you’ve got this. Look at the positive benefits in that you can rebuild the cabins how you want them and also giving easy access to all the structural and critical areas for inspection etc in the future. You guys can personalise Parlay to a much higher standard that Lagoon did. If this was a motor vehicle, the manufacturer would be doing a global recall and giving you a new vehicle.     Well we are a couple of those prospective buyers, and I love the 450S, but yeah, we are thinking of going to a semi custom producer, even if it costs a bit more.

    @@shanevillis4079 smart move. Lagoon has had many issues with the structural build quality and watertight integrity over the years that most people are unaware of across most of their models. In the vast majority of those cases the owners received no assistance from lagoon. They are well known for poor after sales support, especially after the warranty period and if not the original owner. While many builders produce boats that on the surface cosmetically look excellent, most people don’t realise that the real build quality lays in what can’t be easily seen in the actual structural construction. Lagoon aren’t alone in this, it’s just that they have the most issues as compared to the other production builders. A more bespoke builder will produce a far superior build quality boat at a higher price, but that is why those boats hold a higher price on the used market. The first one that comes to mind is Privilege, excellent build quality and all parts are built into the structure, not drop in glue and go modules. Hope that you find the right boat for you and your wife and have many years of enjoyment on it 👍🍻

    I think Lagoon should purchase your boat and do an investigation disassembly to determine how they can build a better boat. I bet all these 450 Lagoons have some level of this problem.

    Looking at the original build , it was just glued , the ply not real high quality either . Then all buried, and they have not suffered the ravages of age and rot yet .Then because she is a cat the stress on the hull is huge . Terrible design and build and near impossible to repair at any reasonable cost if you are not able to do it yourself . If you can do yourself you better have deep pockets and lots of free time . I predict hundreds of these boats abandoned in the next few decades as unrepairable. Imagine the average older owner trying to get in to fix just the steering cables ?

    G'day Colin, As a former Lagoon 450F owner and Structural Engineer, it's shocking how much work needs to be completed, when in reality, had the boat not had so many structural anomalies, and design flaws, it honestly wouldn't be nearly as bad. The proper way to fix this mess, firstly, is drop the hulls. Then you'll really see the amount of damage. You want to measure all the deviations in the floor, to determine which side has priority. Just be careful, after dropping, the boat will be wobbling and freakishly unstable mate! Obviously, you already know this. Good luck and be safe mate! Cheers from Western OZ 🇦🇺.

    I am certain to you have fixed her by now but meth methacrylate in between the cockpit floor and hull would be considered structural where 5200 will continue to flex.Great caving sequence Colin.Rossco

    Colin......I'm a fan of your channel for some time......and have never commented. I've decided to now for two reasons......First, I identify with your current nervousness about the monumental task ahead of you. As I entered college in 1978 in knew what had to be accomplished to gain admission to medical school and become a doctor. Like you, I knew I could do it.....but the journey seemed so long and arduous at the start that it intimidated me......I decided to cease thinking about the entire journey and only look ahead for 1 week at a time. It was the solution to accomplishing my goal that ultimately took 11 years. My advice is to do the same.......it is EFFECTIVE. Second, I've lived long enough and watched your channel sufficiently to know that you have the RIGHT STUFF. Your integrity (EARNING the money necessary, not asking others to pay for your dreams), your work ethic, and your honestly are all apparent. You have what it takes to accomplish ANYTHING you so desire in this life (be thankful.....that is a rare gift)........and don't be discouraged by others who lack the qualities that give you this ability. Now lay the "big picture" aside and get to choppin' on that tree.......you will be surprised how soon it falls.....! And I and thousands of others will be cheering you all the way.....!!

    Don't know which stage you're in right now, but have a look at the book of the Gougeon Brothers on Boat Construction. You will find a treasure of info and techniques there to fix this problem permanently. I've been in sailing for over 45 years now and never liked the Lagoons and similar designs. Met a couple of them too on my ways on Atlantic and Med. They always came in limping in port with structural problems after a little rough ride. They're simply build structural too light to face really rough weather. But, I think you can fix it better than the builders could ever do it. The book I mentioned above has (if I remember correctly) a whole segment about bulkheads, especially those for catamarans. Also look at the part they have about how to use interior modules to increase longitudinal stiffness, which ideas can help you to work out a plan for the bulkheads. To attach the bulkheads to the hulls, use epoxy fillets and cover that with fibre mats using epoxy for the laminating. Do NOT use Sika, since it stays flexible, which you don't want for the bonding to the hull. Oh, and if you didn't remove the old bulkheads yet, try to keep as many pieces as you can, number them, so you can use them as a template to make the new bulkheads. DM me if you want more info or have questions. Can also provide you with a copy of the book if you want. PDF. By the way, I once crewed on a 126 feet Ortona Navi ketch called Parlay!

    One issue on these production cats is after you fix this and make this strong the next weak point breaks . You see them rip travelers off the deck for example . Thing is there is no safety valve of heeling and the loads can be HUGE. You are not flying a hull and she is not going to go any faster . While there are good cats out there that can take it this is not one . It is a sunny day costal cruiser .

    @@faircompetition1203 Yes, they're rental pontoons for the Moorings. Designed to scratch around the coasts and hold on for 3-5 years, after they are sold to dreamers for too much money. For what he has spent on this one, he could have bought for example a Pahi 63 (Wharram design) and truly cruise the world. This Lagoon will get destroyed if he runs into some serious heavy weather in the Pacific. As he says himself (I believe), everything happens for a reason. What happens with this boat is an alarm bell for him not to push this project into the Pacific. Up to him to listen to the warnings or not.

I worry when people confuse them with a blue water boat for sailing the world . These things are going to be a nightmare when they get 25 years old and start to suffer the ravages of age and rot . Poor quality and difficult to fix added to expensive to even store by the square foot .

Before this happened the respect and admiration for Colin's capabilities were beyond what most of us have witnessed and now we are witnessing how his capabilities are being tested and stretched to the max.     Give Caesar what's his, the fact that they stepped up, and put themselves out there to help you with the technical information of your repair says a lot. Many companies would not touch this kind of stuff with a ten foot pole. For many good and bad reasons. So, kudos to the entire team behind this boat's construction, that's a stand up thing to do. We need more like them, and their attitude, in the world. It's something we lost once Bernard London's infamous paper set sail into the minds of the industrial complex and later found roots into our modern civilization. This boat would've likely been scrapped, making even more waste, not it's given a chance to become something else and thus keep something that wasn't fully broken in the cycle, which is something we should all strive to do more, lest we want to never enjoy the things we see around us in the future.

    You know, if you're dealing with screws from behind I would suggest using magnets to find those screws, then using hole cutters to cleanly remove the entire screw and the surrounding wood. Then you have a nice hole to easily plug later.

    I think that Colin has it all in hand as he is no fool. He will no doubt be using multiple jack stands on the hulls and the bridge deck to level the vessel and get the hulls and bridge deck plumb. He wouldn’t level the stands as the boat isn’t all flat level surfaces. Better than a laser level for plumbing the hulls to each other is a water level, simple to use, cheap and 100% accurate.

    These boats like most boats are built from the shell bottom up in layers . That's why it's a nightmare. Back off all the hard ware and bring in alot of level stand points . Then repair with glass and glues and fabric.

    Look if they are working with him on this i think its a show of what to not repeat in construction or they just wouldnt show interest so yes i think its a learning experience and other lagoon owners may or may not experience they same damage or was parlay victim to multiple bad situations that we just dont know about unless that data is revealed how would we be able to make an assumption that this was poorly executed or design flawed from the manufacturer i say lets give them the benefit of the doubt and say at this point they are learning as much as we are about this issue and hope they rethink this to make it stronger, safer, and a better ship all arround there reputation as a cat builder designer is depending on it

Still, this is a French company that will likely declare some kind of bankruptcy protection, simply because making repairs to all of the boats (not damaged in hurricanes) with the same issues will be way more damaging than BK... It's looking more and more like this is a rich man's pontoon boat only suited for lake sailing.

    Colin and Jamie, you guys are both legends! I'm not a sailor but I discovered the channel about a week ago and just binged every episode. I'm jutted and excited to have caught up to the latest episode. I know nothing about boats but reading through the comments (and obviously watching your reactions to the issues you've found) you've got some work ahead of you! My wife is tired of me talking about Parlay Revival, saying "I wish I was there with those guys sanding and grinding and getting filthy", I'd be there in a heart beat if I could! Love the hard work boys, keep it up!

    Barefoot Sail & Dive is another great example. As is the one where a married couple Expedition Evans have done something similar (dismantling a large monohull, fixing the disconnected hull/grid/keel then reassembling).

    Major expletives..... I was getting claustrophobic just watching you squeeze into that space. I have been stuck in similar spaces before and it's pretty freaky when you need someone to pull you out by your feet. Please be careful and plan for the possibility of being stuck or getting a cramp etc... Good luck with the rebuild, cheers Rustie 🦘🍻🍻

    More likely they know there are issues with these boats, so more of a PR excercise for them. Obviously this boat has been through a hurricane, but the lack of quality in original construction means choosing one of these for offshore use , even when new, is a crapshoot. No way you should be able to pull the boat out of shape just by the rigging screws, rigging failure should occur before anything structural in the hull pops.

    @@skaraborgcraft it seems the boat was previously damaged based on the “repairs” Colin has found. Who knows the full history of the boat. I don’t know if this is an inherent Lagoon issue or not, but either way, it would be easy enough for them to wash their hands of this. But they aren’t so that says something at least. Other rebuilds I’ve seen, the manufacturer has basically said “get bent”.

    i don’t blame lagoon or any other mainstream cat builder to launch boat designed for mooring instead of sailing performance and endurance. This is the way they are used. but here the « fix-it score « is close to zero.... i wish Lagoon will offer new partition wall able to be installed without opening the deck ....

    @@faircompetition1203 they are not . thin and soft plywood for finishing. and despite the massive geometry displacement of the structure, the partition/cabinet wall was either intact or bend like a paper sheet . means there are not on stress area or completly unable to hold any compression load

    @@damientelle Yep , stronger than new for sure . One thing most people do not realize is none of these boats were symmetrical out of the factory Funny story , was at a regatta and walking by a guy with a J22 I think it was . Anyway he was reinstalling the mast step and set up a Laser to line it up with the keel , rudder and chain plates exactly . Yup that is when he found out the boat was not even close to symmetrical. Looked pretty shook up . I explained to him none of them actually are . J 24 is know to not be for example . Just put it back where it was . Have that on my boat , changing out the deck organizers when I do the no skid so I carefully measured where the starboard and port one was . Yep not even close to the same . I swear at the factory the guy just mounted them without measuring .

    Triple the strength of all repair points..if you're going to repair it, turn it into a superboat.. I don't know how you managed to get your massive gonads into such a tight space..reversing was obviously even worse. Best of luck...your buddy is a hero so you're blessed already. The boat breaking like this + a lightning strike just before a Pacific crossing..either an angel was watching over you or is trying to tell you something. Fix it good.

    Is Colin like super attached to this boat? Cuz let me tell you, if this was me I'd be looking for chainsaws at this point. I would NEVER trust this boat again. No single human can visualize all the forces at work on a complex hull like this. Deforming and ripping full on sheets of marine plywood? That's crazy. You can never be sure that this thing doesn't turn into a garbage scow during a rough night at sea. And I say to that, not me brother. Not me.

    Demo everything at one time, take all interior cabinets needed then some! access holes in cabin floor to more easily repair! Giver hell boys! U got this!!

    Leaving any emotions aside, from a solution point of view a detailed and efficient repair plan is needed, and I see Colin is developing one, aided by Lagoon. That's the tough part, everything else is just much hard work. Guessing, Lagoon is very interested in an efficient repair plan as well, as this topic grew too large by now. I could imagine that this will be the first 450 with inspection hatches to reach all structural elements and allow repairs without crawling into such dangerous holes. The new interior will likely be modular and the result will be the best 450 ever and serve as a blueprint to repair others. Plus an epic story, of course. Nothing is too hard for a true engineer!

    You need to kinda create a factory type set up ! Strip it all out clean ! And go to town with improvements, there’s no other way. Entirely de rigged , almost entirely empty. No shortcuts

    If you guys would have crossed the pacific like that, you would have ended up like sailing zingaro. Their cat litterely broke in half. I surveyed a lagoon 440, an a Fp 46 bahia, and a 40 manta last year. All had stress cracking. I am litterely batting 0 on every fiberglass multihull I surveyed. A couple people told me to look at trimarans. Because the horizontal distances are shorter between the hulls, they are much stiffer and less prone to stress cracks caused my excessive movement. From an engineering standpoint, that makes since. Right now, I am looking at a steel tri to hopefully get away from the stress cracking. If I find them on this vessel, in will probably go to a mono. They don't crack in half. Good luck on your repairs!!!

    If lagoon were really stepping up to the plate, they would load it onto a ship and take it back to the factory and rebuild it properly or give them a new cat. There are many lagoon owners that are now checking their boats and finding the same failures, albeit not as severe, and trying to get the repairs done with no help from lagoon despite being contacted. Some have already started legal action against lagoon from what I’ve heard. Don’t be fooled to think that lagoon are giving any assistance from the goodness of their hearts. They are pooing themselves as Parlay has a large social media following and this is going to have a huge impact on their businesses which is already resulting is loss of sales from what I’m hearing.

    @@gwizzler that’s a very good rule and ethic to live by. I’m sure that Colin and Jamie won’t say what they really think on SM. You are making a wise decision to look away from Lagoon, of the 3 main production cruising cat builders Leopard builds a better quality production cat than the other 2. And they test sail each boat in the wild southern ocean off Cape Town SA. Lagoon has had these issues for a long time and not limited to the 450 either. If one does good research they will find many issues with Lagoon and also the poor to nonexistent after sales support especially if the boat is out of warranty or not the original owner. There are plenty of forums and news reports to support this.

    @@nuffsaid7952 There is no way for the factory to repair that boat. They build these completely open, once everything is inside they put the top on it and seal it up. The best thing would be to cut it up and take it to the dump. It would be much cheaper for Lagoon to just send them another boat. Parley is a write off anything they do will be pissing it down the drain. Too bad but you just need to know when to walk away.

    @@benlindner5285 it is repairable, a hell of a lot of hard work, blood, sweat and tears for sure but doable especially for Colin and Jamie. When the going gets tough the tough get going. Lagoon could repair it but it wouldn’t be worthwhile financially for them to do so. Everyone agrees that if it were possible the best would be to walk away and get another well built, sound cat. But Colin is in too deep in this cat, for him to walk away now would be throwing a lot of money down the drain, which I’m sure that he can’t afford to do. Agreed that it will never be worth the amount of money invested in it if it was on the market once repaired, but that wasn’t Colin’s plan anyway. I’m sure that once Colin and Jamie have done the repairs it will be 10x structurally better that it was when new, and they will be able to live their dream cruising along on their planned circumnavigation. It should be remembered that these build quality structural bulkhead issues are across the majority of the lagoon range from the 400, 440, 450, 500 & 620. I haven’t heard of any issues with the 560, but that may be due to nobody checking them yet. Most people here are unaware of that but Lagoon are and have known about these issues for many years. A little investigation will show that. Also there have and still are issues with Lagoons aft bulkheads not being watertight which they should be. This was highlighted back in May 2014 with a second 500 sinking due to the lack of watertight integrity of the aft mechanical space to cabin bulkhead. Lagoon avoided all responsibility on that claiming that it wasn’t a CE requirement despite their advertising at the time of marketing claiming that it was a watertight bulkhead.

    Some of your subscribers have been quick to place responsibility on Lagoon and it’s design team. From my observations, the majority of the damage in the bulkheads is most definitely moisture related. Although the plywood materials are considered “marine grade”, they’re still made of wood, a material that changes drastically with differences in moisture, regardless of how well it’s been “sealed” in resin. I wish you the best of luck (skill based) in your endeavors to repair this beautiful craft.

You are facing what would normally be a catastrophic failure of Parlay, but your never say die attitude is what many of us, no doubt, love about you.     Really bad construction that there was no tabbing on those bulkheads, just glue and fillets. Even if they were tabbed they dont appear strong enough anyway. The engineering was flawed from the start. Clearly there were problems with this boat before the hurricane damage as well. Not only was the repair attempt inadequate but they likely kept tightening the rig as the boat bent, which made the problem worse.

    @@daversj But again...it was hurricane damaged and an insurance company had written it off. There's no such thing as a bargain cat...there's a hell of a lot of stresses on them...and weight is kept low to improve performance.
