2005 5.9 Cummins second gen swap

Recently pulled this off with relatively low cost. Sounds much better, and that alone in my opinion is worth it. Still have a s366, but I did this first so I can get a bigger turbo later and just bolt it up.
I plan on making a better video soon, I just threw this together in a couple of minutes.
Feel free to ask me anything about how I did it/ where I got the parts from.

    I love the sound ! I have a 05 5.9 3500 with 6 speed manual 4 foot long bed dually but I wand s second Gen swap really bad to cool down rear cylinders and equal pulses for each runners and I hear most people do a high mount is that the best way to go and has to have a sneed speed exhaust manifold with split manifold 3 to one side and 3 to the other

    I recently bought a smeding sxe369 .80 exhaust housing. I'm going to do a 2nd gen swap later. But I wanna make it a .91 with t4. Where did u buy just the exhaust housing?

    I bought mine from eBay, just make sure the turbine is the same size and it should bolt right up. I know the s300 and sxe can use the exhaust housings interchangeably.

    5" magnaflow, with a 4" hx40 downpipe. Yeah it's definitely on the louder side.

    It is just the turbo mounting location/ style of manifold that the second gen trucks have.

    How did you mount the sensor on your pvc intake? I am going to be doing this very soon and am trying to figure it out so i can get it done in one day.

    P Thomer I just drilled two pilot holes, and used two screws. And the sensor had a foam gasket from my s&b that I put under it.

    Adam .T Thanks for the reply! How did you like the s366? I tow and drive in the city and i want to make around 500hp and still be a comfortable daily. I have a 2005, nv5600, southbend 1947, fass, smarty s-06 pod, 4" tbe, pyro, boost and egt gauges.

    P Thomer you're welcome! I like the s366, but I definitely would not recommend it for towing or city driving. It takes to long to spool up for that kind of stuff. It can be done, but you really have to get the right tuning. I had a very light tow tune on a super chips and I towed an f250 and it did decent, but not great by any means

    Downpipe back, I don't know of anyone who makes an hx40 style downpipe in 5" sorry.

    I want to 2nd gen swap a s300/400 63 mm . Iv got a smarty sr. Air dog 150 fuel rail plug. Did you get bigger injectors? And can it be a 2nd gen manifold I pulled off a 2nd gen ?

    I have stock fuel besides an airdog 150. Yeah you can use one of those, just make sure the flange on the turbo and the manifold are the same.

    i have a 03 with 60% over stock and an s366 and my turbo dosn't sound nearly as loud. It also has a 4" straight pipe, and the old air is a s&B. What can be done to make it sound like yours in terms of turbo whistle? Also what would you recommend for a tuner/ tuning? my egt's are too hot i cant really even get on it.

    marlinnotfish the exhaust housing is one thing, this turbo used to be a lot louder through the exhaust with a gated housing but I switched to no gated when I did the second gen swap, a good tuner for your truck would be a smarty, unfortunately I don’t know of any other really good tuners for the 03-04 trucks

    my turbo is non gated aswell, explains why its so quiet. What would you recommend i do next? Was the 2nd gen swap worth it? and what charger do you think would better suit 60 over injectors. My s366 takes forever to light.

    The second gen swap, in my opinion was worth it. I did it for like $600 or so, and all you need is a manifold, hx40 DP, and a longer drain line. Then some PVC for an intake. Mine does too, I think that;s just how it is, and I have stock fuel.

    Around $6-700, but I sold my old manifold so total for me was around $350-400. If you use a t3 turbo, the only parts you need are : A t3 second gen manifold ($200-$700) An hx40 style downpipe (Works with the stock turbo) ($90-$120) An exhaust extension pipe because the hx40 DP only goes to right before the trans cross member. ($20) A genuine cummins oil drain, found on second gen trucks, or you can get one from fleece/ whoever makes one. ($30) And some pvc for an intake. ($5)

    Can other 2nd gen style manifolds bolt up? For example the AFE bladerunner 2nd gen style iron manifold.

    Yes, any second gen style manifold will work. Just need to be sure that the flanges match on the turbo and manifold (T3-T3),(T4-T4)

    Hey man I have a 2007 and want to 2nd gen swap with factory turbo. I think I’ll just need an hx40 downpipe. Ever heard of anyone doing that?

    The stock turbo flange is not hx40. I think it's an he351 flange. We just did a second gen swap with a stock turbo and what we did was cut the flange off of the cast elbow, and weld it right to the new down pipe. Also, you can't re-clock the turbo, so it's going to be tricky to make a custom intake. And you need to remove/relocate your grid heater relays.

    The manifold is BD part #1045947. The turbo is a box s366 with a .91 A/R. The tuner is a smarty s06 with the tnt-r tuning, and the fueling is all stock except for an airdog. There's a few other bolt ons but nothing major.

    @@timmay29 my best personal Dyno run was 498 and 900. But the numbers kept getting better with each pull, so I just think I wasn't loading it up right. I will one day eventually get some fuel in it haha.

    Man I just ordered my manifold & down pipe , going to use my stock inter cooler pipe I have a s369 on my truck I’m going to use in my swap my only question is about your intake you said it’s pvc ? How do you like it I might do the same

    I didn't have any issues with it and I've had it for years. I just used a 4" 45° elbow and an adapter to go down to the 4" inlet of the turbo. Just need to grind out some of the inside because there's an internal feature that had a diameter of I believe 3". I was able to use a burr and just make it a smooth transition. It will make a lot more sense once you look at the parts in person.

I’m excited to see how mine turns out I have dual cp3s fass 220 150overs 6.7 long block with a 5.9 head efi live & the s369 I seen your video and went through all of the comments and you definitely convinced me to just buy a manifold and downpipe instead of buying an entire kit

    @@atvboy11 it’s crazy you mention that I’ve been thinking about auto swapping , love my g56 but it’s an early model considering my trucks an 05 so it’s lowered geared and with my wheels and tires on the highway it sucks but on my stocks w 37s it’s a little better but definitely not something I’d want forever & I have 3.73s so rearend swapping wouldn’t help at 2500 I’m going maybe 85 with my 37s wheels & tires are even worse

    What are the specs on the turbo and where did you get it. I’ve got everything to do my swap but a turbo and down pipe but can’t make my mind up on a s364.5 or s366.

    It's a box 366 and I recently rebuilt it and installed a 360 bearing. I got it from Smeding diesel, originally with a .80 gated t3 housing, but I swapped to a .91 divided t4 housing with the second gen swap. If you plan to tow with it, I wouldn't go with the 66.

    Only thing I tow 90% of the time is a rzr or 2 but that is bout it. Really just a daily driver weekend toy haha. Was thinking a 66mm but afraid it would be to laggy on stock fuel but I’m having my truck efi tune next week and that guy told me that he could tune it to where it wasn’t so laggy but would still lag a bit.

    Man I have always loved your truck. I plan on doing a 366 on my XD. I’d like to be in the 600hp range like your truck is. Looks like plenty of power. 👍🏽 would love to see more videos on Instagram. Seems like you just fell off the earth.

    Yeah 600hp would be plenty I'd say. I just haven't had the time to really do anything with the truck lately to be honest. I have fuel waiting to be installed and looking at buying a s475. But I just don't have the time to do anything/ take pictures or videos haha.

    carl david yeah you can do it with the stock turbo, all you need is a second gen style manifold, a longer oil drain line, and some sort of intake. I used pvc and painted it black. And then you need a hx40 style downpipe, the manifold came from xdp.com, and the downpipe came from diesel auto power, and the oil drain line came from eBay, and its the same one that comes off of a second gen truck, I could give you the part number if you want.

    Martin Crosby I did mine for around $700. don't buy a kit, all you need is a manifold, downpipe, oil drain, and a new intake which you can make out of PVC like I did.

    Turbo only, stock fuel. Haven't heard of 130% over injectors, but if you meant 130hp, your cp3 won't be able to provide enough fuel for them either way. 90hp is typically the biggest you can go with a stock cp3.

    @@doms1260 Not exactly, I have a piece of 3" silicone hose for the boost boot, so the charge pipe can move in or out several inches. I don't have a cast elbow on my turbo as it is in the second gen style position, so the downpipe meets right up to the exhaust flange. An hx40 style downpipe should be all you need. The outlet flange on my turbo is a 4" marmon, but I believe the flange on the stock turbo is an hx40 when you remove that cast elbow.

    Hey man I'm in the process of purchasing a 07 5.9 and I understand the concept and I own a 01 that'll be my donor. But if you could just make a video showing the turbo side (passenger) and go through how you dealt with the intercooler plumbing. The rest I understand. Thanks

    Its relatively simple, all you have to do is swap manifolds, use an HX40 downpipe, you may need to get an adapter flange for the exhaust side of your turbo. You can use the same oil drain line that is in the second gen. You need to fab up a custom air intake, I used some PVC. Then you need to run the intercooler piping. Now that, is going to be difficult if you use the stock turbo. This is because in order to retain the use of the wastegate, you can't re-clock the compressor housing. So you need to weld up a pipe in sort of an S shape in order to run down to the intercooler. If you use an aftermarket turbo, all is well and you can just reclock it, cut some pipe off of the stock charge pipe, and then use that.

I appreciate the replys, the only reason I asked myself is I saw no one else caught this......they all asked the same question instead of this one.

    @@colto8284 Yeah, you can keep your stock charge pipe, you just have to cut it to length, and there is a smaller diameter that I cut off, and I basically ran it the opposite way, so the bend is closest to the intercooler.

    @@cranomics ur gonna need more supporting mods to hit 700hp sorry buddy ur gonna need a FASS pump at minimun or else ur gonna drain ur rail pressure at full throttle and get no real gains

    Awesome build! i have a 2003 HO cummins i'm looking for a tuner any ideas? i have a monster ram intake manifold and a 4" tbe. people on the forums have been saying smarty but i'm more interested in the edge since it's touch screen.

    Smarty would be the best way to go. Because it's more customizable, and you can get a udc tune later. Smarty did come out with a module with a screen not too long ago also. I have the Smarty with the edge insight, which is just the screen so it's much cheaper. weston kloiber

    Full bolt-ons, fluidampr, smarty S06-TNT-R, airdog 150, and the s366. Probably around 21-2300.

    Adam .T I'm assuming you're running it on a t4 and not a t3 with adapter. But have you done any fueling upgrades? I have 90s and I'm getting one from my brother. I just don't want it to be too smokey. It is on his automatic but I have the 6speed. And he runs really high egts just cruising at 75... like 900.. but he's running the t3-t4 adapter and I'm not sure if that is what's causing that

    I've got a t4 manifold, and stock fuel. unfortunately it's pretty Smoky, but it clears up when the turbo lights. My Egts at 75 are less than 800 for sure. Probably like 650-750. And the highest I've seen them ever get to is like 1250. Donnie Morrison

    I'm using a BD pulse manifold. Any second gen style manifold will make it sound like this.

    Gothca I just was curious because usually with the 6.7L a lot of the 2g swap manifolds you get it makes the truck sound like a wet fart lol 😂 yes I know this a 5.9 common rail but just was using that as an example. But thanks I appreciate it! And like I said you should make another video soon🤙

    Sneed Speed exhaust manifold is the best out the it it is 2 half’s all ported polished and when they get it perfect they weld the two halves together to make the ultimate manifold it cost a little more but you get what you pay for. Iam getting all my parts from Fleece they have a complete kit down pipe and all .

    What turbo setup do you guys use in order to use the same turbo on a 3rd gen and 2nd gen manifold? I want to get a 369sxe myself but don’t have the cash for a full 2nd gen swap right now. What would I need that would work with the stock 3rd gen manifold and the 2nd gen swap down the road?

    @@outdoorkiller8703 You can use basically any aftermarket turbo. However, its more difficult to use one if it has a waste gate because you have to re-clock the front and rear covers. And with a rod running from the exhaust housing to the compressor housing, that makes for a challenging install because those have to stay inline. The same thing happens if you try to use the stock turbo. It can be done, but its really hard to make an air intake fit, and your charge pipe will be at a weird angle unless you make your own also.

    carl david it makes it easier to run a compound setup, and it dramatically lowers egts, and it decreases spool up time

    carl david I just pieced it together myself, it’s a lot cheaper than buying a kit. All you need is an hx40 downpipe, a second gen style exhaust manifold, a longer oil drain line, which you can use the ones for the second gens. And something for an air intake. I just used some pvc and painted it black.

    carl david the turbo is a box s366 with a t4 .91 a/r non-gated housing.

    That's the exact manifold had before in my previous videos, it does not sound the same, nor does it perform the same.
