Workhorse Owners Don't be Stranded by Brake Line or Caliper Failure Get Back on the Road With This

Workhorse Chassis owners I'm getting more and more calls from W22 and W24 owners about Rubber brake line failures that intern cause the caliper to lockup destroying brake pads and rotor at the same time. Costing you lots of money.
With this kit you can quickly get yourself back on the road.

My W20 developed a slight pull to the right on initial brake application. I flushed the brake fluid and bled the system, no luck. I watched this video and checked my drivers side lines and wouldn't you know it, quite a bit of rust! I loosened the clamp with a screwdriver, then checked the other lines. Took it for a drive today and she brakes straight ahead, no more pull! If you have a W20/22/24 you NEED to check your lines. I was amazed at what I found. Thanks Kevin!

Nice work Kevin. I can’t tell you how many times I’ve seen this issue across all types of vehicles. It seems once the hoses with these mounting brackets start getting a little rust on them it’s not long before the brake is dragging.

Hi KC. .more great and timely info as I’m on the road , front right brake hot hot, but my fronts were changed 2000 miles ago with new hoses to the hard point . Got it cooled enough to hit the campground. After a 45 degree night, it was cold. Took a screwdriver and pryed apart as much as possible. At each rest stop to let the dogs out, I used the heat gun to check, to my relief, no more seizure, puzzled but will be prying those old clamps a bit loose for the return trip. Definitely going to put that bypass kit on board. ALWAYS SOMETHING, even when I did the preventative maintenance, it still bit me. Appreciate your videos and friendship! Hope to see y’all in Cowtown 😂👍

Super job Kevin on getting to the actual root cause of my brake problem!!! When I had the problem you showed in Dec 2022 you had suggested that the brake hose might be the problem - but I just did not see how the high pressure rubber hose could disintegrate to the point of failing. Seems I may have correct about the rubber - while totally missing the clamping effect of the rusting metal bracket around it that you uncovered. Who knows how many brake calipers Bosch has replaced thinking they were bad when in many cases it was simply a rusting hose bracket. They could have saved $$ by simply replacing hoses! To clarify the sequence of problems & repairs I went through on my 2005 Winnebago Adventurer W22: Summer 2017 - Mileage 48,500 - Had LF brake lock up - Extreme heat, strong pulling to the Left. Cooled down by spraying water on rotor. Lock up went away. January 2018 - Mileage 49,600 - Bosch recall performed. I had new rotors & pads replaced then as well. So new calipers, pads, rotors, brake fluid, hub seals all replaced. But NOT the hoses. December 2022 - Mileage 82,200 - After trip down East coast pull into FL CG to hear squealing with heavily pulsating brake pedal. Determined RH rear caliper had locked up, wearing down pads to steel, severely overheating rotor. Cracked & warped rotor, destroyed pistons in calipers. Rebuilt caliper with Freightliner rebuild kit (new pistons & Seals), installed new rotor & pads (both found at local O’Reilly’s), new brake fluid. In talking with Kevin at the time he suggested it might be the brake hose - but I did not listen when I should have as an $18 hose from Rock Auto would have fixed the problem. May 2023 - Mileage 83,750 - Driving back North discovered in a PA CG (routine inspection) that the RH rear caliper had AGAIN seized up, wearing pads down to the steel. BUT - no symptoms. Braking good and rotor not warped or badly scrapped up, but the caliper pistons again destroyed from heat. So this time - on Kevin’s advice again - I replaced the RH rear brake hose along with a new caliper (NAPA) and pads. Sent old brake hose to Kevin for evaluation (in this video). Continued driving to New England for the summer with no other braking issues. October 2023 - With no other symptoms or even badly worn pads on any other wheels I replaced the remaining 3 brake hoses and brake fluid on LF, RF and LR wheels. I also installed new brake backing plate tie bars on all 4 wheels as a preventative measure. (Seen in Photos above) These tie bars were used on OE Ford brakes using the same components except that they used the same calipers but bored out to 73mm (instead of the Workhorse 66mm). My thinking was that all these OE Bosch brake systems were drilled and machined to take these tie bars, so they were designed for them for a reason. Never fitted to the 66mm systems - just the 73mm ones. I figured that since they bolt right on - stiffening the braking backing plate where the pads hit while braking - that they can only help the brakes. So I put them on. Probably not needed, but it’s done now. Have since driven 3,000+ miles to CA with brakes feeling great, and no other lockups or problems. So - thanks to Kevin’s investigative desires he has apparently discovered the REAL cause of these Bosch braking caliper lock-ups - The rusting wrap-around brake hose metal support bracket. Amazing job Kevin !!!!!! If I had listened to him sooner, or had known about this problem I could have replaced these hoses years ago and saved myself A LOT of expense, problems and headaches. These brackets can easily be loosened with a screwdriver, as Kevin shows, to reduce their clamping /squeezing on the hose. I will also be coating my new hose brackets with Mobile 1 Synthetic grease to help keep water out of them and preventing any future rusting. BTW - these Bosch brakes were widely used on many Workhorse chassis - especially school buses, which is why parts are so readily available for them at NAPA, Advance Auto, etc. Rock Auto still lists all the brake hoses for the W22 chassis at a good price of ~17- $18 ea. I have ordered all new hoses from them and found the quality to be excellent - easily as good, or better than OE for a faction of the price. Also as Kevin mentioned - for years I have used Mobil 1 Synthetic grease to wipe onto parts prone to rusting. Thinking is that while this grease may attract dirt it does not dry out like petroleum greases, and can easily be wiped off. Much better to have grease there 1st to repel water and prevent rust - which ultimately is a FAR worse problem to have. Hence the red grease seen in photos above around the plain steel brake parts. Finally - In doing research on repairing my caliper lock up problems I came across some who have upgraded their Bosch 66mm calipers to the Ford 73mm calipers. Also found these parts listing ate Oemy’s - www.oemys-performance.com/whparts1.htm#brakes Thanks again Kevin - Bosch should pay you for your investigative work!

Just returned from an 800 mile roundtrip to Oregon to have the windows replaced with double laminated glass on a 2003 Winnebago Adventurer 35U W22 Chassis. Pulling a tow dolly with a Lexus ES350. Started to get nose-dive to the right. The last 2 hours home was in rush hour traffic, stop and go. Could smell something burning. 30 miles from home pulled into a Rest Area and smoke was coming out of the driver side front wheel. I slowly cooled it with water to avoid warping. Made it home safely. Took it to Les Schab Tires and they inspected and caliper, rotors and pads were toast. Took a week to get parts and on reassembly the brake lines crumbled in their hands. Couldn't find replacements, so they made them. After paying the $2200 bill I started home and on the way the ABS light came on. Took it back and they ran a scan and got Code 74 Excessive Isolation Time and Code 86 ABS Indicator Lamp Short To Battery. While stopping, in that last 1-2 mph, tires would chirp. They have no idea what to do, so they will research and get back to me. I took it home to do some other things and decided to do my own research. I found your video with the Master Cylinder cut-away and how to move the slide valve so the switch fits into the notch. Using your techniques I got it to move, checked it with the caliper and put the switch back in place. The ABS light went out, but I have not road tested yet. I will wait for them to call me and take it back for them to run a scan again and that will give me a chance to road test. When I am finally satisfied that it is right, I am going to go buy a boat...that way I will go broke twice as fast.😁

I seldom ever see any rust on anything. Thanks for this video. I know it took quite a bit to do all this.

Hi Kevin. I choose to do the brake upgrade instead of letting workhorse replace mine with the same size. The upgrade almost doubles the brakes and it cost about the same. I did the upgrade at 2019 at it still works great and I have had some hard stops! I also replaced all the brake lines with OEM lines. I sent you the link last year, let me know if you need it again. Thanks for all your help..

I have a 2008 CT COACHWORKS 8.1 Vortec W22 chasis with 5,347 miles (not typo) has flashing battery on dash . Flash on 3 seconds off 3 seconds. seller installed 4 new batteries and 200 watts solar after paid when i picked it up. Took it to GM and 3 RV places. No one knows anything but i got 4 new CHEAP batteries that he set up as 24 Volts. The coach drives perfect everything works just that sound when battery light flashes.

Thank you for sharing this information. You are a great source of information for our RV. Thinking out loud, would the salt and moisture from different climates change the issue? I live in a mostly dry climate so I wonder how bad my brake lines have rusted. I will check in a few days because it's raining here in AZ.

Kevin, wouldn't you need to bleed the brakes after opening the lines? I would be concerned about additional fluid loss from the open line or debris entering the line after driving down the road. Of course I do realize that this test was done for educational purposes.

Great video, Kevin. Thanks It looked like steel braid reinforcement was severely rusty as well to the point of losing all integrity. Especially where the clamps were securing the break line. Probably, as you noted the lines are very old and it would be a good idea to replace the all to error on the safe side.
