Trying to fix Transfer case actuator on my 3rd Gen 4runner/Hilux Surf

When I bought this truck it was stuck in 4hi. I been trying to fix the actuator but i couldn’t. By the way motor still works but the big gear inside get stuck somehow and it causes trouble.
I hope some the information that i share help someone out there.

    My 02 4 runner was stuck in 4 wheel. I took a small hammer and lightly tapped the sensor you mention with power on.... I could hear it click. Took it out...cleaned and issue solved . Good info...

    That’s cool that you put this video up I appreciate it I got a forerunner to know to that’s got some weird sounds coming out of its transfer case I’ll take a look at that keep up the good work

    The shift actuator motor needs to be "timed" with the position of that shaft protruding from the transfer case. That is why Toyota sells the shaft with the actuator which requires transfer case disassembly in order to install it and it is shipped in the 4wd engaged position. The rear differential lock works similarly. Aisin ships the actuator in the lock mode position. It needs to be installed with the differential physically locked by moving the rack inside the differential all the way one direction and then the pinion in the actuator needs its "timing mark" to line up with it. One way to look at it is that the actuator has physical limits to how far it can travel. So does the shift rod going into the transfer case. If those limits do not correlate with each other, the actuator can get to its limit before the shift rod makes it to where it needs to go, and vice-versa. 4:53 looks like a position sensor. It, too, needs to be timed to correlate with the position of the shift shaft. If the data being fed to the 4wd control module doesn't jive, the computer is going to get pissed off and go on strike.

    @@bandwagon240 I always like to follow-up on stuff. I had to re-read my own post to remind me of how this whole thing panned out. A person is kinda better off just getting an entire replacement transfer case from somewhere that chlorides aren't used on the roads as much.

    Yes@@paulstandaert5709 . I removed this actuator (I was having to tap it with a hammer to go into 4x4 and thought it was dirty). It sprung when I removed it and I spent every night for a week trying to time it all and get it back together (scoured the web also). I swear i tried EVERY tooth on the lining up the gears and still zero luck. Brought it to a shop and they said they couldn't figure it out either. The timing must be very sensitive. Here I am replacing the whole tcase and pissed that I couldnt figure it out. Live and learn.

    HELP !!!! Can someone point me in the right direction in resolving my 98 4Runner issue? When I engage 4H it goes in silent but when it goes back to 2H (disengage) the is a loud bang (like a sled hammer bang). The is a delay for about 30 second to disengage as I drive down the road. My other 4Runner does a loud click only. I don't know the history on the car but I have changed all the oil already.

    No, i purchased it with the 4hi stuck. Lever shift was fine but actuator wasn’t working.

    Well in this video is all stock suspension tires were 265 75 16 or 31s. Right now I’m on 4” of lift on 315 70 17 “35s” the video of all that is not ready yet but surely will be up in a few months.

    I just got done "rebuilding" one of these motors. Also, I "rebuilt" a rear differential lock actuator, but the housing was just too far gone to make it reliable. Ultimately, the reason for failure of each unit was the same. This is how I disassembled the transfer case actuator: I left it in 4wd for whatever reason. This motor was intermittent, but since Toyota sells them in the "4wd position" I decided to go that route. I imagine that it wouldn't matter which position it is in. If the actuator and transfer case is in 2wd, make sure the vehicle's buttons and levers want it to be in 2wd. I took off the cover that closed up the big plastic gear. I then marked the gear to the case with a paint pen. Take note that this gear slops around with that cover removed. Try to keep the gear "centered" when marking its position relative to the aluminum housing of the actuator. I then removed the bolts that attach the actuator to the transfer case. I did this so that I could rotate the actuator to gain access to the pinion gear and cover on the opposite end of the shaft from the big plastic gear that was just marked. I marked the "rack" relative to the actuator case. The "rack" is the big rod that physically shifts the transfer case via the actuator. Ensure that when this is done, the actuator is still the same distance from the transfer case as though it was still bolted up.... keeping in mind that the mounting points of the actuator and the bosses on the transfer case won't be lined up after rotating it. When rotating it, don't force it. Its not really meant to be rotated, but it won't hurt it if you don't go all cave man on it. When that is done, remove that pinion gear. Also note that the plastic gear thing and shaft will tend to fall out while all of this is happening. Then, like in this video, remove the entire actuator by sliding it off of the "rack" or "shift shaft" or whatever you want to call it. At this point, you can do whatever you need to do to it to fix it up, but once it is re-installed, just make sure that gear's timing mark that you drew on it is in the same spot as well as the position of the rack. Then slip the pinion on there, and seal it all up. But, in my case, I discovered that the motor magnets in both the diff lock actuator and the transfer case actuator came loose from their housing and that is why the motors of each wouldn't chooch or would chooch unreliably. It *is* possible to just remove the steel part of the actuator which contains the motor magnets without removing the actuator. If the vehicle owner didn't have the predilection to drive through really deep water and you aren't in the salt belt, I would take my chances of just removing the steel motor housing and inspecting the magnets. They all need to be equally spaced apart. Even if they are spaced apart equally and still glued in their proper places, I would still fill the gap between magnets with some kind of epoxy to keep them from moving around. The one I just fixed was a salt belt vehicle, but the internals were in excellent shape, although the seals between the steel motor housing and the aluminum actuator were looking sad. But like many adhesives, after 22 years, they tend to let go. For example, the best way to get super glue off of something is to simply forget about it and come back a few years later at which point it will likely just fall off.

    I have a 3rd gen surf and I had this magnet issue. Mechanic went in and got everything glued up epoxied and figured out but not she’s say the actuator has an alignment issue, and it’s still not engaging 4x4 how it should. Is there a way to make this work still or is the alignment through off past the point of return, he’s telling me I should just get a new 4x4 actuator. Not even sure where to source one out. Anything advice would help. Thanks

    @@ianbriscoe1686 It's easy for said mechanic to say, "just get a new one." Well, they are over $1,000. However, if you buy an entire used transfer case, it'll probably come with the motor of which I would recommend taking a look at the motor magnets before anything else. Your existing actuator is not beyond hope. Although I am unable to provide you with a procedure to get it back together right, it will require a degree of thinking to get it back to normal again. There has to be a way, especially since Aisin originally put them together somehow. The position of the shift rod has to correspond in some way with that big plastic gear inside the actuator which has a rotary switch mechanism on its back side. I guess what could be done is to pop the cover off that plastic gear and adjust it one tooth at a time until the truck is happy with it. Service manual diagrams and such don't seem to be commonplace, probably because the proper procedure for removal of these actuators is to remove and disassemble the transfer case.

    @@RolinMotoSC I am assuming you have it all taken apart and then found my little write-up, in which case the "home" position of the actuator has been lost. No, I have no pictures, but if I am right, this is how I would try to proceed. I am not certain that pictures would be accurate enough to be able to get it right again, since the gears are so fine-toothed. I would start by fixing the motor and getting it to run reliably. Then I would re-assemble the actuator and not install it on the shift shaft on the transfer case. Then, plug it into the truck and try actuating it with the 4wd shift button. In theory, it will actuate and stop itself in the appropriate position. I believe that the big plastic gear is a position sensor in itself and as long as those contacts are in good shape, you can get it back to a "home" position this way. Note that the 4wd light on the dash probably wont work because I think those lights are turned on with the proving switches in both the front axle actuator and the switches mounted on the transfer case. Once you have it in the 4wd position, if this works, unplug it and try getting the 4wd light illuminated in the dash. The engine will need to be running to engage the front axle since it is vacuum actuated and then push the shift shaft into the 4wd hi position....wherever that may be. I do not know where that is, and you will have to test that. Then, my big write-up above will get you situated. It's either this, or a used actuator that is already toast or liable to fail in the same way after the factory glue loses adhesion after 23 years or $1,000+ for a new one from Toyota. It would surprise me, however, if someone contacted Aisin and see what they have to say. They make rear diff lock actuators that fail in the same manner, and are more reasonably priced, although still expensive. The overall designs are similar. My fix by glueing the motor magnets in place is still holding up. I used this "Pliobond" stuff and also filled in between the magnets so they stay spaced apart.
