Prepping And Wiring Motorcycle Handlebars

Prepping the handlebars before pulling cables through can prevent damage to the cables. There is often weld slag or metal shards at the weld junctions inside the bars that can cut the jacketing of wire while pulling which could cause electrical shorts. The video then takes you through the process of pulling the wiring through the handlebars. This will give you a fully prepped handlebar with control housings attached ready to install on your motorcycle.

    Small tip…….remove the bulky stock “jacket” covering off both sets of wires(switch control and twist grip sensor)……wrap a small strip of electrical tape every 4 or so inches all the way down the wire grouping……that way you still have integrity of wire strength, and less bulk to pull through. Trust this, ask me how I know………..it works like a charm. Needs less lube too. Also of note, you can go up to a 14 inch bar without extending clutch or brake cable lines. Sometimes just a little rerouting get you the distance you need. But, you can go up to a 14 inch bar without wire extensions.🤙

    Ok I hope someone reads this, I have been wiring bars for years and have used a few tricks but never have I greased the harness. I watched this out of the blue and put coconut oil on the harness and holy crap it went in like butter. Definitely recommend thanks

    I never needed grease on two other handlebar jobs I did. But with my new T bars I just installed, it would’ve been impossible without it. Thanks for the tip!

    Had to come back and comment. After struggling for 7 hours to get the throttle side wired I found this video. Wish I found it sooner because once I used the brush a ton of sharp shavings came out and the wires went right through. Thanks!!

    Using the proper tools, patience and a bit of research and you can do anything! Good video, should also do one showing how to crimp Molex, Deutsch connectors. As we all know the crimper from HD is high dollar (and very good), but can be done with cheaper crimpers but definitely need to be correct type/size. Thanks again!!

    Thanks for showing the complete job so far. This type of vid is much more valuable than the one's that just gloss over the process. I try and do my garage vids this way too. So getting extensions as opposed to an entirely new wiring set seems to be the way to go to save some money. Is their a down side to the extension route? Only thing I can come up with is that it adds another connection point.

    The connection point is a good observation. It does introduce one more potential point of failure. I have personally never had an issue with them or known anyone that had any issues using them. However, if the extension fails you can easily replace it by only having to remove the outer fairing instead of wiring the entire handlebar again. So upsides and downsides both.

    A problem a friend is having with his 2022 SGS is he installed the new bars, but when he plugs in the wires from each side, one side will not work? He can switch them and the opposite side will work? All he did was cut the wires and rewire them back to the same colors? Any ideas from anyone as to what the heck this might be?

    Socket Adapter 6" with 1/4" hex shank. Used both 1/4" and 3/8" socket sizes

    Yes for 12" or taller handlebars.

    It is easier to rebuild an entire twin cam motor than it is to pull wires through miter cut bagger bars. By far the most frustrating HD task I have ever tackled.
