There is one significant problem if one were to be using a diode laser. Diode laser spot sizes are not round like a CO2 laser, they are in fact, rectangular. Steve over at “Hobo With Wood” has a complete discussion of the issue. If you are going to cut boxes with a diode laser, I highly recommend his discussion about diode kerf tests. He has a slick way to deal with rectangular spot sizes to produce tight fitting tabs and slots.

Ive never had any issue doing this with a diode. That laser dot size is insignificant in the cutting of something like this.

Hi how are you!! I'm considering buying a diode laser cutting machine. However, I realized that caution is needed when dealing with MDF. Furthermore, I am wondering whether this precaution should be extended to other materials, especially since, regarding MDF, which is not widely discussed in Brazil, I had to seek information abroad. Although it is a topic that is rarely covered, I was concerned to discover that there is evidence that MDF may be linked to cancer, due to the gases that are produced during the laser cutting process. Unfortunately, I was unable to find information about the gases emitted when burning other materials, such as cardboard. Would you have any knowledge or information about this? Furthermore, I would like to know if there is some kind of exhaust cabin for this equipment, which is capable of filtering and cleaning these gases before they are released into the environment. Look at the answer I already had about this (if you're scared, just don't do it because everything in life causes some kind of harm to your health). A tip for box-makers that want to eliminate/sand/take off the burnt fingers that show at the corner joints. If you are using a 3 mm thick wood, set the material thickness to a C-hair THICKER - ~.1mm / ~.2mm so that the finished cut fingers protrude slightly at the joint corners. That way, a final sanding will remove the burnt ends and make for a "prettier" box..... You will need to experiment to find the right material thickness setting, but, for a box with clean joints, it is the way to go.... The burnt finger look is cool, too....

I'm confused by the example. If both tabs and slots are simply copy/pasted using the same original box, then where does the kerf number come into play? In both your and Louisiana Guy's example, both sides are losing the same amount of material no matter what number is used because the source shape is the same. Wouldn't we have to reduce the width of the slot, or increase the size of the tab, to make up the material lost to the kerf? What am I missing?

The amount of kerf is figured into the width of the tabs. Go rewatch where the measurements come from. I show it on a note while doing it.
