How Wire EDM Works: Part 2

Carl Sommer, president of Reliable EDM, explains what takes place in the wire EDM process: ideal cutting conditions, skim cutting, surface finishes, and what happens in the on and off times in the sparking process. There is live footage of wire EDM cutting and skim cutting. Shown are also things done that conventional EDM machines are unable to machine.
Wire Electrical Discharge Machining has revolutionized machining. Things that were once impossible to machine are now being done with wire EDM. With wire EDM we can cut any conceivable shape up to 45 degrees taper with accuracies of +/-.0001".
Any electrically conductive material can be machined with EDM, even tungsten carbide. An added benefit of wire EDM is that exotic alloys can be machined just as easily as mild steel. Since the wire electrode never comes into contact with the metal, wire EDM is a stress-free machining process.
Sommer, president of the largest EDM job shop in North America, has co-authored with his son Steve, a mechanical engineer, Complete EDM Handbook. The handbook is free at their website.

    Please i'd like to know in the case of those very long specimen how the dielectric fluid can develop the required thin layer between the wire and the work piece Can really the pumps that is delivering the dielectric fluid cover all this length or there is another technique

    +flack youe I BELIEVE those are made with a horizontal mast system, so it's actually a hella long x axis.

    +Brad Gefroh The only reason I disagree with you is because everything he shows is a vertical wire edm. Also the work piece he shows being cut at 2:05 is as long as those bars and is being cut on a vertical. I have also never seen a horizontal edm but they may be out there.

    He mentions in another video that they cut longer pieces by, "laying them down vertical", which is what makes me say that. I also know they make horizontal EDM machines, I've never seen a horizontal WIRE EDM, but horizontal ram EDMs are fairly commonplace. The showpiece there is about 22" tall, while those bars at 5:25 are 40", then the caption at the bottom says, "now up to 52 inches". A 52" tall Z axis would blow my mind.

    does higher boiling point of the metal effect the cutting time when using wire EDM?

    how do you keep the "chips" from ionizing the water? I understand chips are filtered out, but is there also an electrical or chemical process that further removes dissolved metals?

    They first use small-hole EDM. If wire EDM is a band saw or scroll saw, then small-hole EDM is a drill, and ram EDM is something akin to a broach.

    How do you start the wire on those long pieces? Are they pr-drilled with a very long drill bit?

    Small hole edm, we have two drill mates at work. We can drill holes .010 to .125. it's really amazing that we have drills that are that small!. Anything over .125 you can just drill a hole through the work piece if it hasn't gone through heat treatment.

    They probably started with a solid rod and a thick walled tube, one for the male the other for the female cuts, it goes to prove that the precision that can be achieved with this process is beyond anything ever seen before.

    How did you get the little hole through the core to thread the wire? Was it gun drilled or EDM?

    We have two machines called drill mates at work we use to put holes into our parts. The drill mates can drill holes .010 small and can go over .125. if it's a big block that's not hardened steel then you can just use a regular drills and put a hole through it.

    +José Pimenta simply tell mastercam you are using a .010 diameter end mill for simple non-tapering cutting paths.
