How to Make a Custom Hardwood Name Puzzle

In this video I walk through the process of making two-tone custom name puzzles by hand (no automated tools). The specific puzzle made in the video is made with quarter sawn hard maple and walnut. These are a great gift for infants and young children.

    On the "D" how did you leave the center piece on the bottom part? Did you just glue that down?

    Hi Mark, yes after I cut it out I glued it down to the base. I used the letter to make sure it was aligned correctly.

    this turns out so great! was it hard to hide the holes you drilled to fit the scroll saw blade through?

    Thank you Trevor. the placement of the holes is important but if you use a small drill bit and poition the holes thoughtfully they are difficult to see in the final product. It also helps to file and sand the letters after cutting.

    Hi Nick, it's been a while since i worked on this project but I believe it was an 1/8" drillbit and a No. 7, 11.5 TPI blade

    Hi Yolonda, I use General Finish, salad bowl finish because it is non-toxic. Better safe then sorry with kid toys.

    Hi Sonia, I cant find this specific brand online anywhere to send you a link but but it you do a search for double sided film tape there are a lot of options, 3M is a good brand.

    I especially like the part at 5:06 where you talk about the dowel plugs and you say you cut them flush except you actually show how you cut them about 1/4 inch longer than flush; and then at 6:11 where you said you "hand sanded" with a random orbital sander while everyone knows "hand sanding" doesn't involve any kind of power tool. NICE!!! You did all that to see if we were paying attention, right? Did I pass the test? lol

    Great video. I tried the same puzzle but coloured the letters with food dye. The colours came out nicely but the letters expanded and wouldn't fit back into the board they came from. Is this normal? Thanks from Melbourne, Australia.

    If the food dye was waterbased or you added water to it then it will make the wood fibers swell and the pieces may not fit. I haven't used food coloring before but have had good sucess with dye stains. I would love to see a picture of your puzzle if you're willing to share, my email is info@cravecraftonline.com

    May I ask how long it takes for you to create one puzzle & How many would you say you can you make from the hours of 9-5?

    Hi Kayla, the time depends on the details of the order but typically around 2-3 hours per puzzle. I do projects on the side, not full time, so ussually work on them durning the evenings. Is there a specific reason you ask?

    If you use a small blade and cut very slowly it should turn out pretty well. The kerf (blade thickness) will leave a little more wiggle room for the letter but it shouldn't be too bad. Let me know if you have any other questions and good luck!

    can this be sanded with just one tool for beginners who dont have all of those? maybe just sandpaper or belt?

    Hi Charlotte, yes you can sand the letter by hand with sand paper. It will just take a bit longer. I would also recommend using a file or wrapping sandpaper around a thin object like a screwdriver to get the inside of letters.

    I typically make the letters around 3" tall and the width depends on the font (a bold font is important so that the letters dont break at a thin point). The base is ussually 1/2" bigger then the letters, so 4" by whatever width is needed.

    Yes, it is a scroll saw. I bought mine from Rockler Woodworking but there are a number of stores that sell them and they are also availible online.

    Hi Shaughndre, the only tool you really need is a scroll saw and sandpaper but it is useful to have a random orbital sander.

    @@sb_rugz I reccomend using hard wood (I typicall use hard maple, cherry, and/or walnut). You can mix and match wood types to get the color combination that you like.

    I use the smallest drill bit that my scroll saw blade will fit through and place it somewhere like a corner where I can sand it away or it otherwise won't be noticeable.

    Hi Sherry Ann, sorry for the slow response. I typically use a No. 7 or 7R blade with 11.5 teeth per inch (TPI). The "R" stand for reverse because it has a number of teeth on the bottom that cut up instead of down which gives a cleaner cut on the bottom face. You have to make sure you keep more down pressure when you're using a reverse tooth blade though, especially with hardwood, because it tends to skip around more if you don't. I'm happy to answer any other questions that you have.
