How to Make a Crusader Knight Helmet Out of EVA Foam with Free Templates Great for Cosplay Beginners

In this video I'm going to go over How to Make a Crusader Knight Helmet Out of EVA Foam. Plus I have Free templates available on my site that you can download and build right along with me. This is a super easy project especially for those cosplay beginners or more specifically those wanting to learn the basics of foamsmithing. This helmet can easily be crafted out of EVA Foam in a couple of hours and you pick up some of the key fundamentals to the building process. I also go over the painting techniques used in this build including the heavy application of flexbond for a unique metal look and hand painting with acrylics.

    Hi from South Africa ... we have been following you for quite some time now and love everything you put your hands to, creating the most stunning pieces. We have downloaded the helmet template and i have just completed it. Problem is that i did not have the correct foam, when we purchased it the supplier actually gave us the incorrect type not EVA but we have found a new supplier who specializes in Cosplay. Wish we could buy from you but perhaps we will be able to do so in the future once we are up and running fully. Please keep on giving tutorials and we appreciate and value what you do.     WOW, I wish this product was about when I built a wearable horse with reins. I wore a seat belt harness with 4 hooks, braces with hooks to attach the battle horse to just above my waist. Then lowered the Templar style body armour made of Cardboard. Then the gloves, the inflated swinging Mace set off on inflated wood handle. The the savage oversized Boars Head, extended jaws with dripping big...BIG Boar Tusks with red fabric swing ing in the breeze, handkerchief sized, torn and tattered from one Tusk. That Boar's head had its own Silvered Helmet crafted upon it. I wass the Forerunner of the Dog knight in Game Of Thrones I just realised. The Mountains brother. All the frames, of horse and helmets..I made one similar to yours in your tutorial made of slivered bamboo rescued from the gully below my apartment. Look at the Monty Pythons sketch of the mounted kings on horse doing battle. Thousands of used house listing sheets were used. About 50 litres of Papier Machè...mixed in 1 litre batches, perfumed with Egoist by Chanel..the smell of un perfumed glue...don't mix with disinfectant...it never lessens even when dry. Lastly armour curtains were fitted to the horses sides an chest and flank. My friend's GASPED when I rode out to Challenge the 40th BIRTHDAY boy who wanted a Mediaeval 40 th Birthday party. Most turned up in good costumes. Some slackers didn't. One guy wore a white long night shirt. He painted a red Templars Crusaders cross on the front..he'd mad a Kettle style helmet from a metal lettuce collander. With numerous dents and dings...that were there before he wore it with a strap of chin leather. Used some of the holes to hold Kookaburra and Cockatoo feathers glued in place. He ALSO mate a sword that morning out of ½inch square steel...even a hand guard from a steel cup crafted to weld to the pommel. He was my intentional squire. That was 30 years ago. I'm making helmets with kids at a kid camp..I was going to glue paper to a balloon for 10 kids...kids that no one gets on with. I was once a kid like that. That HD foams the go. I'll be looking for some today. I live in Sydney, Australia. Any hints where I cold acquire some? I congratulate you mate...awesome sharing. I've always wanted to be a prop maker. I'm a Toolmaker...the next best job. I can make anything. I share my knowledge too. I still have that boar's head somewhere...the horse's head too. In a suitcase in the buildings store room. Onya all who make stuff. Kudos to the original shared.

    A friend made a helmet of this type with thick card. When it came to rivets he used split peas for their nice domed shape, looks pretty good too, not as "real" as yours but still acceptable!

    Foam itself is durable and great from a lightweight alternative to metal and leather. But it is just foam so it’s not like you are going into actual combat

    A couple of different ways you can burn them in with a heat tool, or heat the foam and press a design in that will emboss the surface. Check out my how to make foam look like leather video and it will explain the process

    I think it would be to thin and wouldn’t hold its shape very well. I’d go at the very least 4mm but try to find 6 if you can

    Quick question Steve: doesn't the Flexbond and paint mix act as a primer on the foam? What would be the difference if you had directly applied the antique pewter on top of the Flexbond-paint mix?

    Good question. Yes flexbond is a type of primer. my force of habit and workflow always calls for a dedicated primer to be used before any spray paint. The primer actually bites into the layer a bit and gives a completely matte surface allowing the antique pewter to adhere better. It is possible that a direct application of the pewter to the flexbond/acrylic could chip or rub off

    Reheat with a heat gun to get the foam to curve or do my 2mm strip technique. Glue a 1/2” 2mm strip of foam to the backside while it’s curved that will help it retain that shape and it won’t flair out

    Nice helmet. Does CA glue really hold the foam that well? As durable as contact cement?

    Of course! Contact cement is good for heavy movement or large areas, but the foam will rip before the super glue bond gives. Plus if you go through a bunch of my builds I use both frequently I prefer a double adhesive method

    You’d better off building it out of cardboard and skinning it with the thin foam. Otherwise no because 6mm is really needed structurally

    I only have 3mm available where i am would it work if i do the same? ​🤔 Or maybe if i put the 3mm and another 3mm together it would create a 6mm foam..@@SKSProps

    @@Has6409 3mm on its own would be very thin I’d try to stack them if I could. But 5-6mm would be preferable

    Use whatever you have but 6mm is a must for the helmet itself 2mm for the details

    yooo sick helmet but when I printed it it didn't fit my head do you know what percentage of size I should print the pattern for a 60cm diameter

    It should already be enough to fit that size my head is 59.5 cm. Worse case up the scale by 3% And you did watch my how to print templates video

    Hey I have a slight issue I have made the helmet twice and both times the lower cheek area puffs out making it look like a pyramid any solution for that?

    Apply a little heat with you heat gun and try to reform the foam for a flatter shape. you could also do that and glue a small strip of 2mm foam to the inside while it’s curved to the desired shape. This will give the foam into the new shape

    You’re just going to have to scale the template down in adobe acrobat or adobe reader when you print it Regular size it setup for approx 23.75” head

    helmet looks awesome, but I really don't know how to print the template. It opens in a totally strange format (neither letter nor A4 or anything similar) and is not printable unless I resize (which of course I don't want to).

    You need to open the PDF in Adobe acrobat or Adobe reader then click "poster" in the printer settings this will scale the PDF properly over several pages

    But how am I supposed to print that one out? the pictyre is so big. Even if i cut them up in photoshop they are too small? cant you put out templates that are the size of a regular paper? a4 paper

    You follow the directions and open the pdf in adobe acrobat or adobe reader and click poster in the printer settings that scales it properly regardless of what size paper you use

    Awesome! Ps the hot glue gun and the 2mm rubber dont go wel together: the heat shrinks the tin material

    Thanks! If you are going to use hot glue don't use a high temp hot glue gun use a low temp or the "super cool" surebonder gun. But I would still recommend a medium gel super glue to these options

    Thank you for this tutorial! i do have a question however. could i use 12 mm foam for the base of it or would that be too thick? or if i am able to use it would i need to change the size of the template? unfortunately im not exactly in the position to buy 6 mm foam lol

    You’re welcome! 10-12mm might be a bit to thick for this build my only issue would be trying to get the curve of the helmet to stay. But you could always try and let me know 👍 I think the size of the helmet would still be ok without scaling up. But if you did I would go to much

    i made the helmet out of 12 mm foam and it worked out pretty well! the only thing is that you will have to heat form the foam in some way, i used a hair dryer and it worked pretty good. in terms of the shape of the helmet it looks pretty good but the bottom of it is flared a little bit and i blame it on the fact that i probably didn’t heat form it enough. other than that it was super simple to make and the template was perfect! my boyfriend loves the helmet lol

    @@SKSProps Just found it (i think it's my printers fault Because i tried the poster and it didnt work out.) However i will not give up! I learned at school how to put stuff into scale right now i have the template in A4 (small) what scale is it set on? I could measure everything and make the scale bigger :)

    Paper size doesn’t matter open the pdf in adobe acrobat or adobe reader and click poster in the printer settings that will scale it properly regardless of the paper you use

    i downloaded adobe and when I print it printed the entire design on a single page. I unclicked the "fit to page" setting and now it only printed a single page with part of the template on it. Hopefully I can figure out what I did wrong. I am brand new to this hobby and have only made one helmet before today.
