    Mike! I’ve been welding 20 years now and I’ve done aluminum fuel tanks for a few. I have a lot of experience and I’m from eastern Pa. If you see this in time, I’ll be home this weekend and would help you if you wanted. 4043 should be okay because that takes a little more heat abuse. 5356 is stronger but it doesn’t have a high operating temp range.

    that gap is actually going to help.. mig or tig, get a copper spoon, well we call it a spoon , HF sells it in the welding section, think copper band in the rear of the weld section, the aluminium will not stick to it when you doing your root (1st) pass .. then get a stainless steel wire brush, ONLY use it for brushing the already clean or just fresh welded aluminum, do not let it be used for anything else.. welding aluminium tig or mig sounds diff from other welds, its normal, it will sutt up alot (black ash) its normal .. ive done alot of old harley engine repairs even w wire spool mig using the copper spoon to build it up.. years have gone by w no issues (on cast engines) obviously prectice on other cases/alum metal w the same gaps so you can get the hang of it.. good luck, it will be fine .. btw I use the omnipro 220 from HF , going on 6 or 7 years its great !

    Burn over the area with the tig torch on ac with cleaning turned up on the welder. The Hz or balance to 60hz or maxing cleaning. Then clean all the soot off with a new ss brush. Lay a bead on one side to fill the gap before joining the 2 halfs. Never want to fill a big gap because it will skrink a lot more. Do a build up on one side then weld them together.

    That mark that looks liked a crack is called a "meet mark". It happens when the material flows through multiple paths at the same time during casting, the leading face of the flow will cool slightly and when it MEETS up with material flowing from the other direction it forms a visible seam. Structurally its not an issue, but it can leave a visual mark.

    Tell your buddy to clean the interior glass of his vapor blaster with fine steel wool and coat the inner glass with ceramic coating. It would help him see his parts much better.

    Boil the cases in a turkey fry setup with dawn dish soap in the water. The oil stays trapped in the metal and will give you bad welds. Also, before you remove the part, use a hose with fresh water to push out the oily water. If you pick the case straight up after boiling, the oil residue floating on top coats the cases😊

    Been TIG welding on diesel fuel tanks (aluminum) for the past 12 years. This is a difficult repair!!! You should take that old scrap case, cut out another section, and try to weld it in there before moving to the actual case. USE A CARBIDE BURR (for aluminum) if you get some contamination in your weld. Treat it as if you're a dentist. Mad props if you can pull this off while learning how to TIG.

    Mike, if you want to get contaminants out of aluminum, especially cast aluminum, like petroleum products or whatever for welding you start with what you did then preferably go to sandblast then as what's done typically for powder coat, it's called "degassing". So first soak parts in acetone (if possible) for 20 minutes then put in an oven at 450 for 45 minutes then cool and soak in clean acetone for another 20 minutes. Now your part is clean of all contaminates except of coarse whatever was manufactured into the casting originally which you can do nothing about.

    Yeeaaaah!!! Im so happy right know. First im shocked at how many people wanted silver wheels. That what i wanted as well. The final graphics are sick. And my original thought was blue bumper, black heal kickers, but with the silver wheels it ties in nicely with the bumper, heal guards, exhaust, handlebars, and shocks. Cant wait to see it go together. Look just like my 250 i had. 👍👍👍👍

    Definitely watch some videos on welding cast. Jodie from the welding tips and tricks channel is great. I bought 4047 filler for welding a warrior case based on his videos. Worked ok. Get a stainless brush, bake out the impurities with the torch at low amperage. Stop, bush, repeat. Once you get some filler in it seems to get easier and will weld better on your 2nd pass. Justin from the fabrication series also has some great videos to watch.

    Try and weld the 2 bad pieces together for practice. It will allow you to know the angles so when you go to the 2 good pieces you will be familiar with it.

    When it comes to Welding Cases! Billy Lane is the Best Case Welder on The North American Continent! The Man can Build Weld's over Fist Size Holes! On old one hundred year old Panhead cases and reshape it to Spec! It's Amazing to watch the process! And for Michael to attempt this! Well you have to start somewhere! Before you can either Fail or Learn! Simply just balsy! And I admire the F. out of his Tenacity!

    Clean the surface and your tungsten rod with acetone prior to welding. You can set your machine to “clean” the surface, go slow, take your time, and melt the impurities out at the surface then add filler rod. Grind your tungsten to a nice uniform point

    You are a hell of a lot more braver than I am when it comes to doing things like this. My ass would have been like “there is no leak, it functions the way it should, SEND IT!!”… but I most definitely understand WHY you are trying to do this, you want things to look the best they possibly can. I’m most definitely a suspension you. I can put a motor together and make it work, but I’m definitely NOT an engine builder or fabricator. You’ve gotten pretty damn good at all of this ATV stuff. Watching your videos from 5/6 years ago to now there is an INSANE progression. I’ve learned a hell of a lot just from watching your videos, from mistakes to fixes, there are always lessons that I learn. Now if I can get as good at engines as I am with suspensions I’d be pretty damn happy, but I just don’t build them as often as you do. Anyway, I just want to say that I appreciate your videos and all you bring to the ATV scene. Maybe one day I can get you to put together a 400EX motor for me, it’s my backup quad for XC racing that I run in muddy or super hard packed conditions and the 250R I’m building will be for all other conditions…. I really should trade that 400EX up to a 450R but I haven’t completely decided on that yet.

    Acetone is your friend. Clean the surfaces and your filler rod. Run practice beads on the junk case's edge and use 20CFH of gas with a #5 cup. Don't see a tungsten grinder and you'll need one to bring your tungsten to a pencil point to control your arc so it doesn't walk on you. Blast the HZ and wear ear plugs as higher HZ will give you deep penetration--- oh yeah, that's what she said. Good luck!

    Preheating cast befte welding will help. But cast is difficult to weld. After welding you are supposed to cover the pieces with sand to slow the cooling. When they cool off too fast the material becomes brittle and will break.

    Hey Mike, Graduated HS in 1990. Rode the Suzuki 250/500 back when they were brand new. What an era to be a kid! Loved every minute of it, very thankful looking back. I LOVE the 400 Rendition! Wow!! Blue/Yellow/Silver is the right way to go! Thank you! lol!! Side note, practice doing TIG welding on the old cases. Heck, weld the old piece you cut off onto the bad donor case. Be SURE to ball up the end of the Tungsten before welding Aluminum. Great video!! You Rock! 👍🏽😎

    I wouldn't have sawed the housing halves. I would have milled out the damaged area and welded in a piece of round material. I would then have milled a new bearing seat into this. This would have weakened your housing less. But I still wish you much success with this project and keep my fingers crossed that everything works! By the way, I would have clamped the rims of the quad in the lathe and then smoothed them with sandpaper or whatever. So, good luck and keep up your interesting videos. I really enjoy seeing them and find them very inspiring!

    Love the video . I spent 400 in my cases but they leak oil from the clutch mechanism next to the chain. It sucks🥲

    Some say put the cases in acetone to clean them before you do anything as they use to it clean them to do cerekote too so may help clean them even more but they look clean to me

    Hey brother, I have a Vulcan welder from Harbor Freight and knock on wood it has been a very, very good welder. It's easy to use, multi functional, and all at a fair price. Also, good on you for trying to learn a new skill. Master craftsmen are not built in a day, it's a life time of learning and honing your craft. Good luck, brother.

    Shaping up great Michael 👌 Keep that rs3. Run the newer one when your riding but please put the rs3 on for photos and reveal video. The older exhaust suits the quad far better 🤤

    Great video Mike. Always look forward to your next video. I've been TIG welding dirty cast aluminum a long time. Best tips I can give are to pre-heat it some with the propane or map gas. And adjust your frequency in such a way that gives you a little more cleaning action. Don't turn it down too much, but there will be a sweet spot you'll find. And when you get to an inclusion, try to stay on that spot with the torch until the inclusion pulls out. If all this works and you achieve a sound weld, it won't look like a stack of dimes because of "working" the inclusion out. The pre-heating will help a bunch. Good luck. I look forward to seeing how it goes. Pretty cool idea trying to fix the cases that way.

    Great video Mike, can’t wait to see the results. Btw, I just recently bought a Eastwood 180. It can mig steal up to 5/16 , can’t remember tig specifics. But I’m sure it would be great for u. I went one step above the average hobbyist even though I’m the average hobbyist. On some Tim Tool man shit lol Unfortunately I shattered my pelvis and broke my back in Nov. but I’m walking really good already, hopefully a few weeks and I start doing more. I paid 500, the guy on the phone gave me an awesome discount just cause. I called and purchased it after lots of questions. He was very patient and helpful and I called back twice asking questions and the wait time wasn’t long and they are courteous and informative. The tig extension is an extra 200. I haven’t got that yet. Thought u might be interested for future. I’m dying for a ASPCA rip video. I’ve been a little sad cause I/we haven’t seen one yet. Anyway ur awesome Mike and I love the creativity and ingenuity u come up with in ur videos. Maybe since we are almost kind of off the rails, how about we put a stroker rod in it, and a higher compression piston? Nothing too crazy just a bump up you know what I mean make 450 keep up with the 450s. Just a thought. In the future, maybe you can find a four stroke and do the same thing you did with the banshee and 250r, that would be cool.
