You can also cut into the foam and heat it up and the cuts expand, but just cutting it and putting it on looks better

What blade are you using on the band saw?. I have the same band saw, but when I try to make any cuts it always wants to cut away from my lines I try to keep it straight but it proves not. That's why I think it's the blade. I see you cutting it like it's nothing, I just can't seem to keep the pieces straight.

I don't remember off hand but it's one of the default blades it came with and I know you would need to adjust the tightening aspect.

How about the rest of the armor? It looks simple enough to do . I made a jedi costume, and making a storm , or clone trooper would give something else to do.

I am in the US. The sizes I used fit on 8.5x11 inches. I am not sure that helps or not.

it's EVA Foam. In my case, I bought it off of Amazon and the thickness is 3/8ths of an inch.
