Broken Exhaust Manifold Studs

While I wasn’t entirely successful with this attempt to extract the broken exhaust manifold studs, I learned it’s best to start with a welder rather than attempting to remove them with heat and an extractor.
In the next video, we replace the cylinder heads completely and install all new hardware.

i have a 1999 ford explorer xlt with the 5.0 V8, i had my right side exhaust manifold go bad but turns out the gasket just fell apart… but going into it a week in advance every day id soak the bolts and studs with WD-40 and when it came time for me to get the job done all the bolts and studs came out easy enough with just a small bit of force to just break them loose… and i only had two of them that needed a little force… the rest just came out easy from the amount of lubricating i did. I’m just glad my attempt was successful because i know how these jobs can turn from a few hours into a few days if something goes wrong.

Are you going to get the PI heads off the newer 5.4 2v engines? Or just the old stockers? Glad to see this thing getting more love

Just ol stockers for now, trying to keep it as cheap as I can lol
That sure can be a nightmare to do. I did my 2002 5.4.. The nuts weren't recognizable, I had to torch them off then remove the manifold in pieces with air hammer.. Fortunately for me the remaining stubs all came out... I feel your pain :(
Rookie question here - would it be worth trying to double-nut the studs to remove them or are you just better off welding a nut and backing them out?

That particular one was given to me as a gift, and I haven't been able to find the exact same one since. The 3 valve is the one with variable timing cams correct?

Even with the hiccups you had this seems like a much simpler job than the 3v. I had my passenger side one crack and spent two days trying everything to get that thing out without an engine crane. Ended up having a shop do it how your supposed to by lifting the engine up, complete fail. I’m still trying to figure out what Ford was thinking with that stupid design

Yes, that one in particular is really bad. Fortunately it's not in use and has been replaced with a new one. I suppose whoever did the work just left it there lol

I believe it's a conversion.
I saw a video on replacing these studs and when they snap off, the gentleman drilled the first couple threads out of the cylinder head and it’ll spin right off since the only corrosion is at the end. Not the best way to do it but may be worth a try? kzread.info/dash/bejne/k2R1pNSsaLGrfbQ.html I have never dealt with it but if you’re going to replace the heads it’s worth a try first. Absolutely! I’ll usually ‘countersink’ the edge of the aluminum and use left hand drill bits to spin them out.
