An Unnecessarily Heavy Box w/ Epoxy & Aluminum Honeycomb Accents

Last year I was commissioned to create a gift for an engineer. Here's what I knew: He was an aviation geek, hexagon lover, and (almost hypocritically) a connoisseur of horrendously over-engineered designs. This is the story of how I designed a wildly impractical box.
Blending typical woodworking techniques for making a box with some composite materials (aluminum honeycomb and epoxy), I came up with a design that both looked cool and felt substantial in hand.

    For future reference, if you use a thicker board and resaw down the middle. Then, cut the 2 boards into thirds. You will be able to have a close wrapping grain pattern.

    Hexagons are the bestagons! Beautiful project, cheers for sharing! That honeycomb came out really great. It added a lot of interest to the piece and really transformed it from "meh box" to "wow look at that box!". Great work as always :)

Also, I LOVE that you left the texture on that epoxy honeycomb, in my usual obsession with making everything as linear as possible, I likely would've machined off that texture, but the piece is so much better with it. It almost adds an organic quality to it that really gives it character.

    Very nicely done! I loved the texture of the honeycomb. It's been said before, and I agree with Mister Forest, the resaw down the middle trick will get you grain matched around the entire box.

    Absolutely gorgeous! Hexagons are awesome. I know you wanted it more opaque, but that was really nice how it was - just enough to see through, but not all the way. The frigate birds were a nice touch.

    Amazing. The only thing I would add would be a hinge for the lid and a chain stay to hold the lid in the open position. Ohh and obviously an internal LED to shine through the honeycomb.

    I love these build videos! Great content and outstanding work! You can Use a box fan to help the curb exothermic reaction on the epoxy, just place it on one side it’ll help. And use the straw trick to get glue and export squeeze out in corners

    Winston, your channel is by far my favorite CNC channel! The way you bring things to a point without being too CNC-geeky* is just great! I sorely miss your longer and more detailed video formats of old, though. Please make more of those again and generally, please make more videos! You can put as much Carbite 3D pitching in there as you (or they) like - as long as you make videos :D. *like e.g. NYC-CNC. Great channel, but somewhat stressful for a beginner/hobbyist whose native language is not English. Have to stop their videos every 5 mins to look up some CNC expressions...

    oh that aluminum honeycomb brings back memories. I was an aircraft mechanic in the Airforce and i was ordering a replacement latrine door and to my surprise they wanted $10000 for one. Ya thats five zeros after the one....... WOW.

    Very cool! I'm shocked you used totalboat instead of the multiple other choices that are actually deep Pour resins. Total boat is a bit dated. There are resins out there than can do 4".

    I see you whipping around those perfect pieces of aluminum honeycomb... where did you get those? I'm searching my ass of for it and it seems to be quite impossible to get them in "normal" sizes for a decent price.

    How would you create both tool paths; one for the miters and the other for the edge chamfer in carbide create?

    You would need to do the math (basic trig) to figure out how far to radially offset a contour to follow, and also how deep to have a V-bit go.

    Green lines usually denote “fixed” lines. Right click on a sketch line and select “fix/unfix”.

    many epoxies have an etchant you can order to improve bonding to aluminum and certain metals. Consult your epoxy seller.
